비조질강의 냉간 성형공정에 따른 성형하중 및 금형응력 해석 (Forming load and stress analysis according to cold forming process of microalloyed forging steel)

  • The forming load and the stress applied to dies during cold forming of automotive part using microalloyed forging steel are examined with finite element analysis. The forming load and the stress applied to dies at each process step are investigated for two types of forming process. The changes in forming process significantly affect the variation of firming load and the stress at each process step, thus it is considered that the die lift will be remarkably changed with the type of forming process, therefore optimal process design is necessary to obtain an increased the die life and to make the die life uniform at each process step.

  • The behaviour of alloys in the semi-solid state strongly depends on the imposed stress state and on the morphology of the phase which can vary from dendritic to globular. To optimal net shape forging of semi-solid materials, it is important to investigate for filling phenomena in forging process of arbitrarily shaped dies. To produce a automotive part which has good mechanical property, the filling pattern according to die velocity and solid fraction distribution has to be estimated for arbitrarily shaped dies. Therefore, the estimation of filling characteristic in the forging simulation with arbitrarily shaped dies of semi-solid materials are calculated by finite element method with proposed algorithm. The proposed theoretical model and a various boundary conditions for arbitrarily shaped dies is investigated with the coupling calculation between the liquid phase flow and the solid phase deformation. The simulation process with arbitrarily shaped dies is performed to the isothermal conditions of two dimensional problems. To analysis of forging process by using semi-solid materials, a new stress-strain relationship is described, and forging analysis is performed by viscoelastic model for the solid phase and the Darcy's law for the liquid flow. The calculated results for forging force and filling limitations will be compared to experimental data. The filling simulation of simple products performed with the uniform billet temperature(584$^{\circ}C$) from the induction heating by the commercial package MAGMAsoft. The initial step of computation is the touching of semi-solid material with the end of die gate and the initial concept of proposed system just fit with the capability of MAGMAsoft.

  • Micro parts are usually used of producing by micro-electro-mechanical systems(MEMS). In this paper, we present some fundamental results concerning on the MEMS, extrusion condition on the micro forming characteristics and new micro forward extrusion machine has been developed. In the first step, we manufactured micro dies in two kinds of sections. One is a circle section, another is a cross section. The process for fabricating micro dies combines a deep UV-lithography, anisotropic etching techniques and metal electroplating with bulk silicon based on Ni with a thickness of $50{\mu}m$. The outer diameter of Ni-micro dies is 3mm and the diameter of extrusion section is $270{\mu}m$ for a cross section, $500{\mu}m$ for a circle section. The low linear density polyethylene(LLEPD) in the shape of a pellet has been used of micro extrusion. The billet was placed in a container manufactured by electric discharge machining and extruded through the micro die by a piezoelectric actuator. The micro extrusion has succeeded in a forming such micro parts as micro bars, micro cross shafts.

드로우비드력 측정용 실험금형 (Experimental Drawbead Dies for Measuring Drawbead Forces)

  • A drawbead die for the experimental determination of drawbead forces was newly introduced in this paper. While the conventional Nine's drawbead die inevitably includes effects of a blank holding force on the measured drawbead forces, the new drawbead die excludes it by removing the blank holder contact in the dieface. Therefore, the new drawbead die can provide more realistic drawbead forces without considering somewhat arbitrary effect of blank holder with the computational procedure of forming process. The drawbead opening force and restraining force obtained by adopting the two experimental dies were compared for the validation of accuracy in the FEM simulation of automotive fender forming process. The compared section strains and draw-ins confirmed that the present drawbead die provides better drawbead forces for an accurate FEM simulation of sheet metal forming process.

  • Generally, a vertical rolling process is used to achieve extensive width reduction in hot strip mill. However, it is impossible to avoid the defects such as dog-bone and edge-seam defect. The sizing press process has been developed in response to the defects mentioned above. Especially, this study is carried out to investigate the deformation of slab by two-step sizing press. The deformation behavior of slab in the sizing press process is more favorable than that in conventional vertical rolling edger. The FE-simulation is applied to predict the deformation behavior of the slab. In this paper, the several causes of the asymmetrical deformation are mentioned for the purpose of understanding of the anvil shape. Load, dog-bone and edge-seam defect are discussed in width sizing process considering the anvil shape. And to reduce the problems generated at rougher mill just after sizing press, these are studied in this paper. The deformation behavior of slabs and optimum anvil shape are obtained by rigid-plastic finite element analyses and neural network.

  • Generally, the vertical roll process is used to achieve extensive width reduction in hot strip mill. However, it is difficult to avoid the defects such as dog-bone and seam-defect. The sizing press has been developed in response to the defects mentioned above. Especially, this study is carried out to investigate the deformation of slab by two-step sizing press. The deformation behavior in the width sizing process is more favorable than that in conventional vertical rolling edger. The objective of this study is to determine the optimal anvil shape parameters in the sizing press with two-step die from the viewpoint of edge-seam length. In general, the edge-seam defect occurs parallel to the rolling direction at both edges in horizontal rolling process after sizing press. The optimal combination of the parameters is determined by FE-simulation and Artificial Neural Network (ANN). The slab deformation in sizing press with convex anvil is analyzed by FE-simulation. The most suitable profile of the anvil is also discussed fur the improvement of trimming loss because of the side seam defect by FE-simulation and ANN.

자동변속기용 언더드라이브 브레이크 피스톤의 판 단조공정 개선 방안 (Plate Forging Process Design for an Under-drive Brake Piston in Automatic Transmission)

  • The under-drive brake piston is an essential part in the automatic transmissions of automobiles. This component is manufactured by forging after blanking from S55C plate with a thickness of 6mm. It is difficult to design the plate forging process using a thick plate approach since there will be limited material flow as well as large press loads. Furthermore, the under-drive brake piston has a complex shape with a right angle step, which often results in die unfill and abrupt increase in press load. To overcome these obstacles, a separate die for filling material sufficiently to the corner of the right angle step is proposed. However, this approach induces an uncontrolled workpiece surface between the dies, resulting in flash. This excess flash degrades the tool life in the final machining after cold forging as well as increases the cycle time to obtain the net-shape of the part. In the current study, we propose an optimum process design using a conventional die shaped with the benefit of finite element analysis. This approach enhanced the process efficiency without sacrificing the dimensional accuracy in the forged part. As the result, the optimum plate forging process was done with a two stage die, which reduces weight of by 6% compared with previous process for the under-drive brake piston.

플랜지를 가진 추력 엔진베어링의 성형공정 및 금형 설계 (Process and Die Design for the Forming of Flanged Thrust Engine Bearings)

  • This study aims to Improve the productivity in forming of flanged thrust engine bearings from two kinds of laminated sheet materials by integrating the forming processes or by reducing the number of the subsequent sizing and machining processes or by modifying the forming tools used. For steel-Al rolled blank, a design scheme for the one-step forming operation and the geometry of the tool set required is suggested and is verified its usefulness by the finite element simulation. And for steel-Cu sintered blank, the results of experiment and finite element analysis show that it is possible to improve the dimensional accuracy of formed products and to reduce the number of sizing processes just by modifying the shape and dimensions of initial blanks and flange forming dies, and by controlling the spring force.

PC기반 소성가공공정 성형해석 시스템 개발 (Development of PC-based Simulation System for Metal Forming)

  • It is well known that the quality and efficiency of the design of metal forming processes can be significantly improved with the aid of effective numerical simulations. In the present study, a two-and three-dimensional finite element simulation system, CAMP form, was developed for the analysis of metal forming processes in the PC environment. It is composed of a solver based on the thermo-rigid-viscoplastic approach and graphic user interface (GUI) based pre-and post-processors to be used for the effective description of forming conditions and graphic display of simulation results, respectively. In particular, in the case of CAMPform 2D (two-dimensional), as the solver contains an automatic remeshing module which determines the deformation step when remeshing is required and reconstructs the new mesh system, it is possible to carry out simulations automatically without any user intervention. Also, the forming analysis considers ductile fracture of the workpiece and wear of dies for better usage of the system. In the case of CAMPform 3D, general three-dimensional problems that involve complex die geometries and require remeshing can be analyzed, but full automation of simulations has yet to be achieved. In this paper, the overall structure and computational background of CAMPform will be briefly explained and analysis results of several forming processes will be shown. From the current results, it is construed that CAMPform can be used in providing useful information to assist the design of forming processes.

Development of Semiconductor Packaging Technology using Dicing Die Attach Film

  • Advanced packaging demands are driven by the need for dense integration systems. Consequently, stacked packaging technology has been proposed instead of reducing the ultra-fine patterns to secure economic feasibility. This study proposed an effective packaging process technology for semiconductor devices using a 9-inch dicing die attach film (DDAF), wherein the die attach and dicing films were combined. The process involved three steps: tape lamination, dicing, and bonding. Following the grinding of a silicon wafer, the tape lamination process was conducted, and the DDAF was arranged. Subsequently, a silicon wafer attached to the DDAF was separated into dies employing a blade dicing process with a two-step cut. Thereafter, one separated die was bonded with the other die as a substrate at 130 ℃ for 2 s under a pressure of 2 kgf and the chip was hardened at 120 ℃ for 30 min under a pressure of 10 kPa to remove air bubbles within the DAF. Finally, a curing process was conducted at 175 ℃ for 2 h at atmospheric pressure. Upon completing the manufacturing processes, external inspections, cross-sectional analyses, and thermal stability evaluations were conducted to confirm the optimality of the proposed technology for application of the DDAF. In particular, the shear strength test was evaluated to obtain an average of 9,905 Pa from 17 samples. Consequently, a 3D integration packaging process using DDAF is expected to be utilized as an advanced packaging technology with high reliability.
