An Overview of The Commercialisation of The Spray Forming Process

  • (i) The development of a metallurgical bond during the spray forming of clad products has offered the possibility of manufacturing large rolls, including those used in hot and cold strip mills. Small rolls are already being produced in Japan. (ii) Technical developments, including the use-of-multi-atomizers have resulted in the elimination of porosity from the internal bore of a sprayed tube. Bimetallic tubing can also be manufactured and the installation of a 4.5 ton tube plant in the USA should provide low operation costs. (iii) Spray forming offers a potentially low cost manufacturing route for superalloy ring/casing components in high strength superalloys. (iv) A large pilot plant has been built for the spray forming of ultra-clean superalloys for turbine disc applications. (v) Using twin-atomizing technology, special steel billets have been spray formed up to 400mm diameter with deposition yields in excess of 90%. (vi) Al/Si alloy extrusion billets with excellent dimensional tolerances are being manufactured for large scale automotive applications. Several new aluminum alloys have also been developed, including high strength, low density and low cocfficient of expansion materials. (vii) New copper alloys have been developed and pilot plants are in operation to produce these alloys once markets have become established.

  • The carbon fiber reinforced carbon composite (CFRC) materials are necessary for the advanced industries that require the thermal resistance. And the development and research for CFRC has been in progress in the field of aerospace and defense industry. CFRC have several advantages and special properties such as excellent anti ablation, outstanding strength retention at very high temperature, high heat capacity and thermal transport, high specific stiffness and strength, and high thermal shock resistance. They have been used as aircraft brake, rocket nozzle, nose cones, jet engine turbine wheels, and high speed craft. Since the technology related to CFRC was prohibited from importing and exporting, we developed our own technology to produce F-16 B32 brake disk made out of CFRC, and then we performed various tests to observe the characteristics of CFRC-based brake disk developed in this study in view of density, strength, friction, specific heat, and heat conductivity.

Evaluation of Fatigue Crack Propagation Behavior of Nickel-based Powder Metallurgy Superalloy for Aircraft at Elevated Temperature (항공기 터빈 디스크용 니켈기 초내열 분말야금 합금의 고온 피로균열진전 거동 비교 평가)

  • The behavior of fatigue crack growth of nickel-based powder metallurgy superalloy that could be used in aircraft turbine disc is investigated at room temperature, and $650^{\circ}C$ considering real operating conditions. The direct current potential drop(DCPD) method was used to measure the crack length of material in real time according to ASTM E647. Tests were performed with various stress ratios (0.1 and 0.5). Experimental results show that stress ratio, and temperature all affect the behavior of fatigue crack growth. As the stress ratio and temperature increase, the fatigue crack growth rate of nickel-based powder metallurgy superalloy also increases. Results were compared and reviewed with fatigue crack growth rates of other nickel-based superalloy materials (Inconel-100) that were studied in previous papers. Fractography analysis of the fractured specimens was performed using as SEM.
