Hydroformability and mechanical properties of A16061 tubes on different extrusion type (알루미늄 6061 압출재의 제조공정에 따른 온간액압성형성과 기계적 특성 연구)

  • In this study, hydroformability and mechanical properties of pre- and post- heat treated Al6061 tubes at different extrusion type were investigated. For the investigation, as-extruded, full annealed and T6-treated Al 6061 tubes at different extrusion type were prepared. To evaluate the hydroformability, uni-axial tensile test and free bulge test were performed at room temperature and $200^{\circ}C$. Also mechanical properties of hydroformed part at various pre- and post-heat treatments were estimated by tensile test. And the tensile test specimens were obtained from hexagonal prototype hydroformed tube at $200^{\circ}C$. As for the heat treatment, hydroformability of full annealed tube is 25% higher than that of extruded tube. The tensile strength and elongation were more than 330MPa and 12%, respectively, when hydroformed part was post-T6 treated after hydroforming of pre- full annealed tube. However, hydroformed part using T6 pre treated tube represents high strength and low elongation, 8%. Therefore, the T6 treatment after hydroforming for as-extruded tube is cost-effective. Hydroformability of Al6061 tube showed similar value for both extrusion types. But flow stress of seam tube showed $20{\sim}50MPa$ lower value.

  • In this paper, the mechanical characteristics and fundamental mechanism of a roll-formed tube during the hydroforming process are investigated in order to obtain the ewly localization of the tube hydroforming skills which are the core production techniques for the super light weight and high safety of the car body. Also, the theoretical influences of the material variables and the processes on the formability in the tube hydroforming are studied. In addition, the techniques to evaluate the forming limit of the bulging process of a tube are developed.

  • A tube hydroformability testing system was designed and manufactured to observe the forming steps and to provide arbitrary combination of internal pressure and axial fred. The forming limit diagram of an aluminum tube was obtained from the free bulge test and the T-shape forming test using this system, giving the criteria for predicting failure in the hydroforming process. The hydroformability of aluminum tube according to different conditions of a prebending process was discussed, based on the finite element analysis and the forming limit test. The effects of 2D and 3D pretending on the tube hydroforming process of an automotive trailing arm were evaluated and compared with each other.

And the tensile test specimens were obtained from hexagonal prototype hydroformed tube. As a results, hydroformability of full annealed tube is $5{\sim}8%$ higher than that of extruded and T6-treated tube. The tensile strength and elongation of T6-post heat treated indirect extrusion tube were more than 330MPa and 12%, respectively. However, T6 pre treated hydroformed product represents high strength, 330MPa and low elongation, 8%. Therefore, Hydroformability of Al6061 tube showed similar value for both extrusion types. However flow stress of direct tube showed $20{\sim}50MPa$ lower value than indirect tube.

And the tensile test specimens were obtained from hexagonal prototype hydroformed parts at $250^{\circ}C$. As a result, hydroformability of fully annealed tube is 25% higher than that of extruded tube. The tensile strength and strain of hydroformed part reach to 330 MPa and 12%, respectively, when the part was T6 treated after warm hydroforming. However, the hydroformability of T6 pre-treated tube is relatively low due to the decreased elongation, 8%.

  • Bursting during tube hydroforming is preceded by localized necking. The retardation of the initiation of necking is a means to enhance hydroformability. Since high strain gradients occur at the necking sites, a decrease in local strain gradients is an effective way to retard the initiation of necking. In the current study, the expansion at potential necking sites was intentionally restricted in order to reduce the strain gradient at potential necking sites. From the strain distribution obtained from FEM, it is possible to determine strain concentrated zones, which are the potential necking sites. Prior to the hydroforming of a trailing arm, an incompressible material(such as lead) is attached to the tube where the strain-concentrated zone would contact the die. Due to the incompressibility of lead, the tube expansion is locally restricted, and the resultant strain extends to adjacent regions of the tube during hydroforming. After the first stage of hydroforming, the lead is removed from the tube, and the hydroforming continues to the final targeted shape without any local restriction. This method was successfully used to fabricate a complex shaped automotive trailing arm that had previously failed during traditional hydroforming fabrication.

  • Because of the social needs for energy saving and the rigid environmental regulation, the development of light materials and new economical manufacturing technologies have been actively investigated. Recently, the hydroforming of high strength aluminum tube has attracted great interest due to its good strength-to-weight ratio, which could play an important role in lightweighting of automobile. However, the limited formability of high strength aluminum alloys is considered to hinder the active application of the hydroforming process. In this paper, the hydroformability of aluminum tubes with different heat treatments was investigated as the basic research of the hydroforming process for the high strength aluminum tubes.

  • In this study, the effect of heat treatment conditions and deformation temperature on the formability were investigated in warm hydroforming of Al 6061 tube. Full annealing and T6-treatment for heattreatment of Al6061 tube were used in this study. To evaluate the hydroformability, uniaxial tensile test and bulge test were performed between room temperature and $300^{\circ}C$. And measured flow stress was used to simulate the hydroforming of Al 6061. A commercial FEM code, DEFORM2D, was used to calculate the damage and strain variation. The calculated values were efficient to predict the forming limit in hydroforming for real complex shaped part.
