평면이방성을 고려한 사각엠보싱 공정의 미세면굴곡에 대한 연구 (A Study on the Surface Deflection in Rectangular Embossing Considering Planar Anisotropy)

  • Recently, numerical predictions of surface deflection based on curvature analysis have been developed. In the current study, a measure of surface deflection is proposed as the maximum variation of curvature difference between the panel and the tool in order to account for surfaces that have high curvature. The current study focused on the assessment of accuracy for the surface deflection prediction with the consideration of planar anisotropy. As an example, a shallow rectangular drawn part with rectangular embossing was considered. In terms of the proposed surface deflection measure, the maximum variation of curvature difference, the prediction with a planar anisotropic model shows better correspondence with experiment than the one using a normal anisotropic model.

  • Machining error is defined the normal distance between designed surface and actual tool path with tool deflection. This is inevitably caused by the tool deflection, tool wear, thermal effect and machine tool errors and so on. Among these factors, tool deflection is usually known as the most significant factor of machining error. Tool deflection problem is analyzed using Instantaneous horizontal cutting forces. The high quality and precision of machining products are required in finishing. In order to achieve these purposes, it is necessary work that decrease the machining error. This paper presents a study on the machining error caused by the tool deflection in ball end milling of 2 dimensional surface. Tool deflection model and simple machining error prediction model are described. This model is checked the validity with machining experiments of 2 dimensional surface. These results may be used to decrease machining error and tool path decision.

곡면가공시 경사위치각 변화에 따른 공구변형과 형상정밀도 (Tool Deflection and Geometric Accuracy to the Change of Inclination Position Angle during Machining Sculptured Surface)

  • In this study, hemisphere and cylindrical shapes were machined for different tool paths and machining conditions with ball endmill cutters. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting is obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. Roundness values were found in least roundness error when down-milling in upward cutting. It is obtained the very little difference between 90。and 45。 of inclination position angle. The best surface roughness value was obtained in upward up-milling and showed different tendency with tool deflection and cutting force. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. Therefore, this phenomenon which is received over cutting resistance can be caused of chatter.

  • The surface, generated by end milling operation, is deteriorated by tool runout, vibration, tool wear and tool deflection, etc. Among them, the effect of tool deflection on surface accuracy is analyzed. Surface generation model for the prediction of the topography of machined srufaces has been developed based on cutting mechanism and cutting tool geometry. This model accounts for not only the ideal geometrical surface, but also the deflection of tool due to cutting force. For the more accurate prediction of cutting force, flexible end mill model is used to simulate cutting process. Computer simulation has shown the feasibility of the surface generation system. Using developed simulation system, the relations between the shape of end mill and cutting conditions are analyzed.

  • Investigated is the relationship between tool deflection and geometrical accuracy in side wall machining. Form error is predicted directly from the tool deflection without surface generation. Developed model can predict the surface form error about three hundred times faster than the previous method. Cutting forces and tool deflection are calculated considering tool geometry, tool setting error, and machine tool stiffness. The characteristics and the difference of generated surface shape in up milling and down milling are discussed. The usefulness of the presented method is verified from a set of experiments under various cutting conditions generally used in die and mold manufacture. This study contributes to real time surface shape estimation and cutting process planning for the improvement of geometrical accuracy.

It was also found out how feedrate affect the precision of the machining and also tried to study the most suitable feedrate in specific cutting condition. Tool deflection, cutting forces and shape accuracy were measured according to the inclination position of the sculptured surface. As the decreasing of inclination position angle, the tool deflection was increased due to the decreased cutting speed when the cutting edge is approaching toward the center. Tool deflection when upward cutting IS obtained less than that of downward cutting and down-milling in upward cutting showed the least tool deflection for the sculptured surface. For down-milling, the cutting resistance of the side wall direction is larger than that of feed direction. It was found that the tool deflection is getting better as tool path is going to far from the center for convex surface.

  • A new measuring method for tool deflection has been developed when sculptured surface is processed in ball-end milling. Since the vibration due to cutting forces has low frequencies, an electromagnetic sensor is used for measuring the exact vibration displacement. The amplitude and direction of vibration displacement during the cutting process is presented as orbital plot. In this study, it assumes that the vibration displacement is proportional to the length of cutting chip. Therefore, tool deflection is calculated by summing up the vibration displacement of unit chip length for engaged chip length. In addition, computer programs has been developed to predict the deflection of tools when machining sculptured surface. This developed program predicts the tool deflection per block of NC data, so that it can easily identify the parts which have the possibility of machining errors.

  • A dynamic model for the prediction of surface topography in high speed end milling process is developed. In this model the effect of tool runout, tool deflection and spindle vibration were taken in to account. An equivalent diameter of end mill is obtained by finite element method and tool deflection experiment. A modal parameter of machine tool is extracted by using frequency response function. The tool deflection, spindle vibration chip thickness and cutting force were calculated in dynamic cutting condition. The tooth pass is calculated at the current angular position for each point of contact between the tool and the workpiece. The new dynamic model for surface predition are compared with several investigated model. It is shown that new dynamic model is more effective to predict surface topography than other suggested models. In high speed end milling, the tool vibration has more effect on surface topography than the tool deflection.

자율가공 시스템을 위한 가공면 오차보상에 관한 연구 (Study of Machined Surface Error Compensation for Autonomous Manufacturing System)

  • The main goal of our research is to compensate the milled surface errors induced by the tool deflection effects, which occur during the milling process. First, we predict cutting forces and tool deflection amount. Based on predicted deflection effects, we model milled surface shapes. We present a compensation methodology , which can generate a new tool trajectory, which is determined so as to compensate the milled surface errors. By considering manufacturing tolerance, tool path compensation is generalized. To validate the approaches proposed in this paper, we treat an illustrative example of profile milling process by using flat end mill. Simulation and experimental results are shown.

To develop a surface accracy model,method for the prediction of the topography of machined surfaces has been developed based on models of machine tool kinematics and cutting tool geometry. For the more accurate prediction of cutting force,flexible end mill model is used to simulate cutting process. Compute simu;ation have shown the feasibility of the surface generation system.
