Austenitic stainless steel castings using expandable polystylene(referred to hereafter as EPS) patterns are often affected by distinctive defects associated with incomplete decomposition of the EPS as the molds are filled with metal. The quality of the castings, with particular reference to carbon pick-up in austenitic stainless steel is further influenced to a significant extent by such factors as reduced pressure, the additive by adding $Na_2CO_3$ in coating. The steel composition and microstructure were examined at the surface layer of castings, at depths of 1mm, by taking successive layers of swarf and analysis. In experiments, the carburizing atmosphere was neutralized, showing that the coating performed efficiently by decomposing almost instantly on heating and liberating $CO_2$. The upper parts of castings obtained using EPS patterns were slightly higher in carbon pick-up than other parts. Comparing the 316L and 304 stainless steel castings, qualitative and quantative differences could be found between the carbon pick-up behaviours as influence of the carbon content and alloying elements. Carbide former such as Cr makes carbon more soluble in the steel. This must make carbon pick-up in the surface layer but at the same time richer in carbon especially in the 304 stainless steel castings.
In this study, the effects of the pouring temperature, preheating temperature, surface condition and fraction of the wear resistant part on the production of duo-castings were investigated using a high Cr white cast iron with excellent abrasion resistance and a low Cr alloy steel with good toughness. The constituent materials of the duo-castings were designed to have high hardness, fracture toughness and abrasive wear resistance for the replacement of high Mn alloy steels with low abrasive wear resistance. In particular, the amount of abrasive wear of 17% Cr white cast iron was about 1/20 of that of high Mn alloy steel. There was an intermediate area of about 3mm due to local melting at the bonding interface of the duo-castings. These intermediate regions were different from those of the constituent materials in chemical composition and microstructure. This region led to fracture within the wear resistant part rather than at the bonding interface in the bending strength test. The bending fracture strengths were 516-824 MPa, which were equivalent to the bending proof strength of high Mn steel. The effects of various casting conditions on the duo-cast behavior were studied by simple pouring of low Cr alloy steel melt, but the results proved practically impossible to manufacture duo-castings with a sound bonding interface. However, the external heating method was suitable for the production of duo-castings with a sound bonding interface.
A computer program which consists of pre-processor, main solidification simulator and post-processor has been developed for three dimensional solidification analysis of steel castings. The pre-processor is used for mesh generation in a small personal computing system. The modified finite difference method is adopted for the main solidification simulation algorithm. The post -processor graphically presents the simulation results and shows the formation of shrinkage defects. Several experiments on large steel castings in sand mold were carried out. The temperature variations in casting and mold with time are measured experimentally, and the results are compared with calculation results. Several numerical examples for the prediction of shrinkage cavity in large steel casting of SC42 and SCNCrM2 alloys are compared with experimental results. The effect of sleeve and chills on solidification patterns are also studied. Formation of shrinkage defects for the three cases of experimental castings are relatively well predicted by present model.
Sulfide segregation behavior, characteristics of solidification microstructure and compositional distribution in the riser/castings junction of heavy-section main bearing support (MBS) steel castings were investigated; Sulfide streaks of A segregation were formed in the transitional region from columnar grain to coarse equiaxed grain and floated with aggregation of the dendritic free crystal. Solute segregation behaviors of elements Si, P and S were V shape negative segregation from the bottom of the castings to upper part of the riser with the reference of vertical center-line of the specimen block. Those of elements C and Mn were V shape negative segregation in the main body and A shape positive segregation in the riser of the casting. Just beneath the pipe shrinkage in the riser segregation ratio of each element was the highest, and that of S was 3.6 times higher, C 3.3 times, P 2.1 times, Si 1.6 times and Mn 1.0 times respectively. [Mn/S] ratio of the specimen block was distributed in the wide range of 20~275.
Test castings in plate, disc, and cubic shaped castings for 0.2wt.% carbon and stainless steel have been poured to examine the effects of the riser dimensions including riser neck on the casting soundness. Three empirical methods were chosen in risering of steel castings. A computer program of solidification analysis considering liquid and solidification contraction was developed to apply for riserdesign calculated by using their methods in plate, disc, and cubic shaped castings, and to calculate the position and dimension of shrinkage cavity in complex shaped casting. The potential of present method has been successfully demonstrated by comparing predicted cavity shapes with those obtained in a series of experimental castings. Three empirical methods can be used in a practical way to make a rapid estimation of tie minimum riser diameter, but they can not provide a criterion of casting soundness with shape and material on all occasions. The shape and position of shrinkage cavity can be successfully predicted both using the present method and using risering calculated by their methods regardless of the shape and cast material.
The sliding wear characteristics of the crane sheave were investigated using a pin-on-disk rig tester. The experiment was conducted using a high carbon steel wire that was upper material, also carbon steel castings that was disk material. There are various operating conditions in this work. At the room temperature, we carried out the wear test under a grease lubrication and dry condition. The results of wear test showed that an annealed-casted have lower, also the wear curves are linearly increased with increasing of sliding distance. For the specific wear rate of annealed-casted, the wear resistance was increased with decreasing diameter of wire. The wear of a wire and a disk have a different mechanism, the one is the abrasive wear due to fatigue wear under lubrication, another is the adhesion wear under dry condition.
An integrated computer program consisting of a pre-processor, main solver, and post-processor was developed for the design of large steel castings. The pre-processor, based on the AutoCAD, enables the user to produce approval drawings, casting design drawings and mesh diagrams in sequence using a personal computer. In the main solver, two numerical models were employed; one models the fluid flow during mold filling, and the other models the heat transfer and solidification. The post-processor can be used to present simulation results such as flow pattern, mold filling sequences, solidification times, temperature gradients and location of shrinkage defects by color graphics. In order to validate the applicability of the present integrated program, a series of experiments on simple-shaped steel castings were carried out. After the validation of the present model, it was applied to the casting design of the large steel anchor of an SC42 alloy. Various solidification parameters such as a temperature distribution and a solidification time in the casting and the mold were compared with those obtained experimentally. Simulated results predicting shrinkage defects were in good agreement with those obtained experimentally. It was found that the present method can be successfully applied to the quantitative casting design for complex-shaped large steel castings.
It has been a major concern in the foundry that steel castings manufactured by the evaporative pattern casting process encounter the carbon pick-up problem. A carbon rich layer at the evaporative pattern cast surface is a result of interactions between the gaseous products from foamed polystyrene and the molten metal. The carburized layer with a high hardness makes it difficult to machine the casting. In this study, the influence of the density of EPS pattern and coatings on carbon pick-up phenomena of S25C and S45C commercial carbon cast steel were investigated. As the density of EPS pattern is increased, the carbon concentration of decomposed pattern is increased and the thickness of carburized layer at the surface of steel castings is increased. Also as the density of coatings is increased, the permeability of coatings is decreased and the thickness of carburized layer at the surface of steel castings is increased. S25C steel which has lower original carbon content compared to S45C steel exhibited severe carburization.
Solidification analysis was conducted on large steel castings and ingots by a modified finite difference method. Auto-mesh generation system was developed for improving the application of the computer analysis system to casting disign. Combined use of the prediction parameters, solidification time and temperature gradient, and an auxiliary parameter, shrinkage potential, were used to predict the formation of shrinkage defects. Several examples on the prediction of shrinkage cavity by this method were campared with the experimental reslts. It was found that a quantitative design of large steel castings and ingots can be made by the computer aided analysis of solidification process.
