분할된 ALE 방법에 의한 평금형 열간압출의 3차원 유한요소해석 (Three-dimensional finite element analysis of hot square die extrusion by using split ALE method)

  • In the analysis of metal forming process, ALE(Arbitrary Lagrangian Eulerian) finite element methods have been increasingly used for the capability to control mesh independently from material flow. The methods can be divided into two groups i.e., coupled and split formulations. In the present work, the split ALE formulation is used for computational efficiency. A split ALE finite element method developed for rigid-viscoplastic materials and applied to the analysis of hot square die extrusion. Since thermal state greatly affects the product quality, an ALE scheme for temperature analysis is also presented. As computational examples, profile shapes as square and cross-like sections are chosen.

  • Magnesium alloy has low formability at room temperature and therefore, in many cases, forming at elevated temperatures is necessary to obtain the required material flow without failure. Tn the present study, square cup deep drawing tests using the magnesium alloy AE31 sheet were experimentally conducted using the porches and dies with different edge radius to evaluate the formability sensitivity to the die design variables. The experimental results showed that the fracture position over the cup wall moved from the punch nose to the flange as the die temperature increased, and that the drawing depth change was more affected by the punch radius than the die radius.

  • In the finite element analysis of metal forming processes the updated Lagrangian approach has been widely and effectively used to simulate the non-steady state problems. however some difficulties have arisen from abrupt flow change as in extrusion through square dies. In the present work an ALE(arbitrary Lagrangian-Euleria) finite element formulation for deforma-tion analysis are presented fro rigid-viscoplastic materials. The developed finite element program is applied to the isothermal analysis of square die extrusion of a square section. The computational results are compared with those by the updated Lagrangian finite element analysis.

  • The study is concerned with the thermo-viscoplastic finite element analysis of axisymmetric forward hot extrusion through square dies. The problem is treated as a nonsteady state problem because the distribution of temperature and material properties are continuously changing with the punch travel. In square die extrusion, difficulties arise from the severe distortion and die interference of elements at the aperture rim of the die even with a small punch travel. And finite element computation is impossible without intermittent remeshing. Accordingly, an automatic remeshing technique is proposed by employing specially designed mesh structure near the aperture rim. The analysis of temperature distribution includes heat conduction through material interfaces, heat convection and radiation to the atmosphere and is carried out by decoupling the heat analysis from the analysis of the deformation. The extrusion load and the distributions of strain rate and temperature are computed for the given cases rendering reasonable results. Computed grid distortions are found to be in good agreement with the experimental results. It has been thus shown that the proposed method of analysis can be effectively applied to the axisymmetric hot extrusion through square dies.

  • In the drawing from round billet to non-circular section there are two different processes through solid hole die(HD) and the other cassette roller dies(CRD). The CRD process has several cassette type rollers and a billet is able to move through the given gaps between two profiled rollers. The objective of this study is based on the analysis and evaluation of two aforementioned processes using experiments and finite element simulation. In order to simulate the multi-stage drawing process from circular sectioned billet to rounded square section, the finite element analysis is applied to the process using a commercially available DEFORM-3D code. Two types of experimental drawing tests through designed and manufactured dies for pure copper and aluminum alloy are carried out at room temperature. The analysis included comparison of material properties before and after drawing of each process and also provide some useful information by a FEM simulation.

  • A simple kinematically admissible velocity field is proposed to determine the final-stage extrusion load and the average extruded length in the square-die forward extrusion of regular polygonal-shaped bars from circular billets. From the proposed velocity field, the upper-bound extrusion load and the average extruded length are determined by minimizing the total power consumption with respect to four parameters. Experiments have been carried out with hard solder billets at room temperature. The theoretical predictions of the extrusion load are in good agreements with the experimental results and there is generally reason able agreement in average extruded length between theory and experiment.

  • This paper presents development of finite element simulation program and analysis of hot extrusion through square dies with a mandrel. The design of extrusion dies is still an art rather than science. Die design for a new extrusion process is developed from through in-plant trials. In the present paper, a three-dimensional steady-state finite element simulation program is developed. Steady-state assumption is used for both the analyses of deformation and temperature. The developed program is effectively used to simulate hollow extrusion of several sections. Distributions of temperature effective strain rate, mean strain rate and mean stress are studied for an effective design of extrusion dies.

  • This study presents development of a automatic design software for process and die design of hot extrusion of aluminium alloys through square dies. The design of extrusion dies is still an art rather than a science with increasing complexity of shape and thinness of section. Therefore, most of the die design is still dependent on personal judgement, intuition and experience. The objective of this study is to develop a software system which includes a design rule extracted from literatures and experts in the extrusion industry. The developed system is effectively used to design extrusion processes and dies with reduced lead time and trial extrusion.

  • The purpose of the open die press forging is to maximize the internal deformation for better structural homogeneity and center-line consolidation in case of the ingot. A two and three dimensional viscoplastic finite element analysis is carried out for the plate, cylinder and square forging with the flat die in order to study the forging effects during the process. Effect of width, height reduction, and die staggering are studied through simulation of the process. Thus favorable working conditions are suggested for better and more disirable product quality.
