Finite element analysis considering heat transfer in sheet metal forming of AZ31 (AZ31 합금 성형에서의 열전달을 고려한 유한요소해석)

  • In this work, the influences of tool temperature on the formability of AZ31 sheet material in warm deep drawing processes of square cup were investigated. Deep drawing tests under different tool temperatures for magnesium alloy sheet at elevated temperature $250^{\circ}C$, where AZ31 sheet shows a good formability, and FE analyses were carried out. The successfully formed part without any defects was obtained when temperature of tool was over $100^{\circ}C$ while the fracture was occurred at the corner of the square cup below $100^{\circ}C$. It is shown that lower temperature of tool than that of magnesium sheet causes the temperature drop of the material by heat transfer and thus Interrupts the dynamic recrystallization of it. Therefore, in order to obtain successful part of magnesium alloys, it is necessary that the tool temperature is limited to the same or slightly lower temperature than sheet material.

  • While the die casting has been mainly used to manufacture the magnesium alloy parts, the press forming is considered as an alternative to the die casting for saving the manufacturing cost and improving the structural strength of the magnesium alloy parts. Because the magnesium alloy has low formability at room temperature, forming at elevated temperatures is a necessary condition to obtain the required material flow for press forming. However, the elevated temperature forming does not always guarantee the sufficient formability under the dry friction condition because the surface damage such as scratch or wear may accelerate the material failure. In the present study, the solid-type lubricants such as PTFE, graphite and $MoS_2$ were tested for the square cup warm deep drawing using the magnesium alloy AZ31 sheet. The formability improvement by using the lubricant was examined by comparing the maximum deep drawing depth using the PTFE against no lubricant. The formability difference for the different lubricant was also examined based on the maximum deep drawing depth.

  • Sheet metal forming process is a non-linearity problem which Is affected by various process variables, such as geometric shape of punch and die, frictional characteristic, etc.. Therefore, the knowledge of the influence of the process variables is needed in the design of sheet metal working processes. In this paper, deep drawing tests for blank holding force, punch speed and lubrication between sheet material and tool were carried out to investigate the influence upon sheet formability. Experimental results were discussed about the defects on the deformation behaviors during the forming process.

  • It is well known, for many years, that deep drawability can be improved by applying variable blank holding force. To apply variable blank holding force during cup drawing, we set up cushion pressure control system on the hydraulic press, and the pressure control system is often called NC(Numerically Controlled) cushion system. A cushion pressure control experiment was carried out using the NC cushion and it was shown that the proposed system produced good performance. The comparison of drawability of square cups with and without NC cushion showed that the drawability could be greatly improved when S-shaped pressure curve was applied. This paper includes design details of the NC cushion system and experimental analysis of drawability with NC cushion system.

  • Finite element method is very effective method to simulate the forming processes with good prediction of the deformation behaviour. In this paper, It was focussed on the drawability factors on the square cup deep drawing by PAM-STAMP with using magnesium alloy to reduce car weight as well as to draw much attention from the viewpoint of environmental preservation high rigidity, In order to predict the effect of drawability factors, the relationships between punch load and punch stroke, the relationships between thickness strain and distance, and are used. According to this study, the results of simulation will give engineers good information to access the drawability of square cup deep drawing at warm temperature.

  • The weld line location and the weld line movement in stamping with laser-tailor welded blanks(TWB) were investigated through square cup deep drawing tests. The step blank holder was introduced to form TWB of different thicknesses without wrinkling, and the non-uniform blank holding force(BHF) was enforced to control weld line movement. Test results of the blanks with shifted weld lines showed that the large portion of the thinner area could result in a large weld line movement. Careful selection of the weld line location and the BHF control should be adapted in TWB design to avoid failures and to ensure its formability.

  • Two kinds of blank shapes optimum and square are adopted to investigate formability. Optimum blank shape is determined to construct an L-shape cup with uniform height and without flange part. For this purpose rigid-plastic FEM analysis is applied with backward tracing technique. Maximum cup depth and strain distribution are measured experimentally for the products of the two kinds of blank shapes which are optimum and square. it is confirmed that deeper cup without severe thickness reduction can be obtained from the optimum shape.

  • The differences of formability with maximum cup depth of drawn product and thickness strain distribution are compared for two kinds of blank shapes which are suggested optimum shape and conventional square shape. The suggested blank is determined by backward tracing technique of rigid-plastic FEM. The deeper cup without wrinkle and flange part could be obtained from the suggested blank shape however the cross sevtion sup from the square blank could not be kept smooth thickness strain distribution and defended those phenomena..

A Study of Ability of a Rectangular Shell Deep Drawing by Finite Element Program

  • This study was the use of the finite element method in the deep drawing process of a rectangular shell cup. The aim was to analyse the equivalent strain in the workpiece and to find out what happened to the disc blank sheet before the forming by stamping. The rectangular shell cup was $24{\times}30{\times}20$ mm. and made of 2mm.thick SUS 403 and SUS 304 stainless steel. There were 3 types of blank sheets: 1) square sheet 2) 45 degree angled edge cutting sheet 3) circular sheet. It was found out that the drawing up with the use of 3 types of blank sheet made of SUS 304 stainless steel had no risk in the workpiece. For the stamping of the rectangular shell that used a square sheet made of SUS 403 stainless steel, it was found out that there was no risk in the work piece, but with the use of 45 degree angled edge cutting sheet or round sheet, the work piece had a risk to be damaged.
