Fatigue Strength Evaluation of IB-Type Spot Welded Lap Joint considered Residual Stress (잔류응력을 고려한 IB형 spot 용접이음재의 피로강도 평가)

  • In systematic and orderly estimation of fatigue strength of the spot welded lap joints, because the influence of residual stress of fatigue crach initiation and growth is not negligible, there need to estimate fatigue strength considered residual stress at near spot weld part of the lap joints. Therefore, in this thesis, peformed stress distribution and residual stress analysis at near the spot weld part by F.E.M and X-ray diffraction method, and obtained the maximum principal stress considered residual stress at nugget edge by superposing residual stress at nugget edge by superposing their results. From the results obtained above, we could find that fatigue strength of the IB-type spot welded lap joints was rearranged by the maximum principal stress considered residual stress at nugget edge and was entirely low about 13 percents compare with that neglected residual stress.

FATIGUE DAMAGE PARAMETER OF SPOT WELDED JOINTS UNDER PROPORTIONAL LOADING

  • In this paper, the author proposes a fatigue damage parameter of spot welded joints under proportional loading. The proposed fatigue damage parameter is developed based on von Mises' equivalent stress and local structural stress at the edge of spot weld nugget. The structural stress at the edges of the weld nugget in each sheet is calculated using the forces and moments that are determined by finite element analysis. A structural equivalent stress is then calculated by von Mises' equivalent stress equation. The structural equivalent stresses are correlated to experimental fatigue life of the spot welded joints. The proposed parameter is evaluated with fatigue test data of spot welds subjected to multi axial and tensile-shear loads. Sheppard's parameter and Rupp and co-workers' parameter are also evaluated with the same test data to compare with the author's parameter. This proposed parameter presents a better correlation with experimental fatigue data than those of Sheppard's and Rupp and co-workers' parameter. The proposed parameter should be very effective for durability calculations during the early design phase since coarsely meshed finite element models can be employed.

  • Failure of spot-weld joints in car body may cause noise, vibration and safety problems. Systematic procedures for estimating fatigue strength of general spot-weld joints are developed in this paper. Fatigue test results for various spot-welded specimens are analysed using the finite element method. It is found that the maximum principal strain at the nugget boundary on the inner surface governs the fatigue failure of spot-welded joints.

  • Spot welding is a process that sheet metals are joined in one or more spot by heating at the faying interface. In this process, the spatter is dispersed from melted area. It has been reported that spatter generation has adverse effects on weld quality. However, no systematic study has been carried out to find out its effect on weld quality in resistance spot welding processes. In this study, specially designed specimen are used to perform experimental investigation of spatter generation and its effect. Major finding of this study show trends in tensile-shear strength for various amounts of spatter generated during spot welding process. Thus, optimum welding conditions are proposed in view of spatter generation and tensile-shear strength. (Received December 11, 2002)

  • Resistance spot welding has been widely used in the sheet metal joining processes because of its high productivity and convenience. In the resistance spot welding processes the size of molten nugget is a criterion to assess weld quality. Many research have founded on measuring weld nugget size at the same time monitoring welding process parameters such as dynamic resistance and electrode movement. With increasing demand of energy saving, many efforts were made to employ aluminum alloys that are lighter than steel and have relatively equivalent strength to steel in the automobile industry. In this paper, spot weldability of aluminum alloys for various welding conditions were examined by series of experiments. One of the 6000 series (Mg-Si) aluminum alloy, 6383-T4 was chosen, which is currently considered as a substitute for the galvanized steel. Dynamic resistance, electrode movement and corresponding nugget size were observed and compared to the case of steel. Finally, resistance spot welding of dissimilar material (galvanized steel-aluminum alloy) was attempted.

Evaluation on Resistance Spot Weldability and Nugget Formation of Surface Roughness Treated Steel Sheet (표면조도 특성에 따른 저항 점 용접성 평가 및 너깃 형성 고찰)

  • With the increased use of surface textured steel sheet in body-in-white assembly, resistance spot weldability of these steels is considered to be an important subject. This study evaluated nugget formation and weldability by measuring dynamic resistance with various weld pressure, current, and weld time for steel sheet with two different surface roughnesses. The surface roughness for T-H steel ($R_{a}=1.70\;{\mu}m$) was higher than that for T-L steel ($R_{a}=1.33\;{\mu}m$), and resulted in increased contact resistance and heating for T-H steel spot welding. Therefore, at low weld current and weld cycle ranges, the T-H steel showed better weldability over the T-L steel. The evaluations of weld interface showed that the fusion zone in the T-H steel sheet was continuous in contrast to discontinuous fusion zone for T-L steel sheet at the same welding conditions. A comparison of dynamic resistance and tensile-shear strength (TSS) between T-H and T-L steel sheet suggested that high surface roughness provided larger heating at early cycle of welding and larger TSS.

Spot Weld Fatigue Life Prediction of Auto Set Belt Anchors Using $K_e$ (K_e에 의한 차량 안전벨트 앵커의 점용접 피로수명 예측)

  • As the welding spot forms a singular geometry of an external crack type, fatigue failure of spot-welded specimens can be evaluated by means of a fracture parameter. Recasting the load vs. fatigue life relationships experimentally obtained, we predicted the fatigue life of spot-weld specimens with a single parameter denoted the equivalent stress intensity factor. This crack driving parameter is demonstrated to successfully describe the effects of specimen geometry and loading type in a comprehensive manner. The suggested fatigue life formula for a single spot weld can play a key role in the design and assessment of spot-welded panel structures, in that the fatigue strength of multi-spots is eventually determined by the fatigue strength of each single spot. We therefore attempt to evaluate the effectiveness and validity of $K_e$ in predicting the fatigue life of auto seat belt anchor panel. We first establish finite element models reflecting the actual mechanical behavior of 3 types of seat belt anchor specimens. Using finite element models elaborately established, we then obtain the effective crack driving parameter $K_e$ composed of its ductility -dependent modal components. It is confirmed that the $K_e$ concept successfully predicts the fatigue life of multi-spot welded panel structures represented by auto seat belt anchors here.

A study on the stress distribution and nugget formation in resistance welding process using computer simulation (컴퓨터 시뮬레이션을 이용한 저항용접에 관한 연구)

  • The thermomechanical coupling phenomena in the resistance welding process is complicated due to interactions of mechanical, thermal and electrical factors. Although experimental investigations of resistance spot welding have been carried out, but there are a few by computer simulation. so the purpose of this research is to decrease the time and cost much required in experimental investigation by carrying out the analysis of the resistance spot welding process through computer simulation based on the finite element method. The tool used in the computer simulation is the commercial ANSYS program package. A two dimensional axisymetric model is used to simulate the resistance spot welding for two stainless steel sheets of equal thickness and parametric study is carried out for variable welding current, workpieces of unequal thickness and dissimilar materials. The results from the computer simulation are in good agreement with the experimental one. Through these results, such items as stress distribution, temperature profiles, thermal expansion and weld nugget formation are predicted. Reliability and applicability of finite element models have been demonstrated to simulate and to analyze the resistance spot welding process.

  • Spot welding is automation of assembly process, without increasing the vehicle weight and economy, there is a fuel economy improvement of motor vehicles and to widely used in the automotive industry. But By irregular load from the road surface while at the vehicle is running, stress concentration occurs in the weld point, fatigue failure occurs frequently. Considering change of stiffness is the essential fatigue life of the evaluation spot weld. In this paper, by performing a linear static analysis was to understand the vulnerable part. Acquire to the fatigue properties of the spot weld, take the load history of the three levels in the time domain, was performed by setting as a condition of quasi-static fatigue analysis. and Fatigue life prediction method of the spot weld was by applying the method according to the fatigue damage accumulation and the conventional method was compared analyzed with the results shown.

  • This paper discusses the feasibility of ultrasonic C-scan technique for nondestructive evaluation of spot weld quality. Ultrasonic evaluation for spot weld quality was performed by immersion method with the mechanical and the electronic scanning of point-focussed ultrasonic beam(25 MHz). For the sake of the approach to the quantitative measurement of nugget diameter and the discrimination of the corona bond from nugget, preliminary infinitesimal gap experiment by newton ring is tried in order to set up the optimum ultrasonic test condition. Ultrasonic image data obtained were confirmed and compared by optical microscope and SAM(Scanning Acoustic Microscope) observation of the spot-weld cross section. The results show that the nugget diameter can be measured with the accuracy of 1.0mm, and voids included in nugget can be detected to $10{\mu}m$ extent with simplicity and accuracy. Finally, it was found that it is necessary to make a profound study of definite discrimination of corona bond from nugget and the approach of quantitative evaluation of nugget diameter by utilizing the various image processing techniques.
