Finite element analysis of casting processes considering molten-metal flow and solidification (용탕유동과 응고를 고려한 주조공정의 유한요소해석)

  • Finite element analysis tool was developed to analyze the casting process. Generally, casting process consists of mold filling and solidification. Both filling and solidication process were simulated simultaneously to investigate the effects of process variables and to predict the defect. At filling process, thermal coupling was especially considered to investigate thermal history of material during the filling stage. And thermal condition at the final stage of filling is used as the initial conditions in a solidification process for the exact simullation of the actual casting processes. At mold filling process, Lagragian-type finite element method with automatic remeshing scheme was used to find the material flow. A perturbation method with artificial viscosity is adopted to avoid numerical instability in low viscous fluid. At solidification process, enthalpy-based finite element method was used to solove the heat transfer problem with phase change. And elastic stress analysis has been performed to predict the thermal residual stress. Through the FE analysis, solidification time, position of solidus line, liquidus line and thermal residual stress are found. Through the study, the importance of combined analysis has been emphasized. Finite element tools developed in this study will be used process design of casting process and may be basic structure for total CAE system of castings which will be constructed afterward.

  • Computer simulation of the solidification grain structure was applied to the casting process by using CA-DFDM. The Direct Finite Difference Method (DFDM) for temperature field calculation and latent heat treatment was coupled with Cellular Automaton (CA) method for the grain growth. 2-dimensional simulation of the solidification grain structures and calculation of the concentration fields were carried out and the calculated concentration distributions were compared with exact solution. Castings having complex geometries such as turbine blades were applied for 3-dimensional CA-DFDM. Effects of grain selector and mold extraction speed on the solidification grain structures in the turbine blade were examined.

Solidification Crackin in Root Pass for One-side Welding of 590MPa Class Steel for Pressure Vessels by FCAW (FCAW에 의한 590MPa급 고장력압력용기강의 초층편면용접부에서 발생하는 고온균열)

  • It is well known that solidification cracking often occurs in welds of root pass for one-side welding under the conditions of high welding currents and speeds. In this study, the solidification in 590MPa class steel for pressure vessels SPPV490 was investigated by using flux-cored arc welding(FCAW) with 4 types of welding wires and welding conditions of 200∼280A and 2.8∼ 4.2mm/sec. In order to compared the result of cracking in SPPV490, 0.2%C steel for welded structure of SWS400 and 0.45%C steel for machine structural SM45C were also used as base metals. As the results, all the cracks formed in some welding conditions were observed near the center of weld bead. The solidification cracks were generally initiated near the upper surface of bead and propagated toward the inner part. The solidification cracking generally increased with welding current and welding speed in the same base metal and welding material. In cracking susceptibility, SPPV490 showed higher cracking susceptibility than SWS400 in all welding conditions and welding materials. It was considered that cracking susceptibility could not be evaluated with the hardness of weld metals. The cracking ratio increased with decreasing of a/b(a and b; the width of the upper surface and the back surface of the bead) as shape factor of bead. The cracking tendency with shape factor of bead was extended under the condition of higher welding currents.

  • In spite of the fact that magnesium has low density and good machinability, its applications are restricted as a structural engineering material because of the poor strength, ductility, and corrosion resistance of the conventional ingot metallurgy alloys. Such properties can be improved by microstructural refinement via rapid solidification processing. In this study, Mg-5wt%Zn alloys have been produced as continuous strips by the melt overflow technique. In order to evaluate the influence of the cooling rate on the grain refinement and mechanical properties, seven different thickness strips were produced by means of controlling the speed of the cooling wheel. Then the microstructual observations were undertaken with the objective of evaluating the grain refinement as function of the cooling rate. The tremendous increase in hardness of Mg-Zn alloy was mainly due to the refinement of the grain structure by the effect of rapid solidification. The formation of intermetallic phases on the grain boundaries may have a positive effect on the corroion resistance. Therefore, despite competition from many other developments, the rapid solidification process emerges as a valuable method to develop superior and commercially acceptable magnesium alloys.

  • The thickness ranges and conditions to form the supersaturated solid solution in Al-Cr alloys were investigated with various rapid solidification conditions. Al-Cr alloys, rapidly solidified by using the small droplet chill quenching method, were examined by means of micro-vickers hardness, lattice parameter, thermal analysis and microscopic observation. The results obtained were as follows; 1. With the increase of solidification rate, the solidified structures were changed to intermetallic compound + solid solution, incompletely supersaturated solid solution, completely supersaturated solid solution, in turn. 2. The minimum solidification rate required to form completely supersaturated solid solution was $2.5{\times}10^{-2}cm/sec$, $3.6{\times}10^{-2}cm/sec$ and $6.0{\times}10^{-2}cm/sec$ for Al-1.0wt%Cr, Al-1,2wt%Cr and Al-1.5wt%Cr, respectively. 3. The maximum distance from the chill surface required to form completely supersaturated solid solution was 5mm, 1.3mm and 0.3mm for Al-1.0wt%Cr, Al-1.2wt%Cr and Al-1.5wt% Cr, respectively.

  • The ${\gamma}/{\gamma}^{\prime}$ two-phases, commonly known as a eutectic structure, are observed in the ${\gamma}$ interdendritic region of a Ni-base superalloy. However, the growth behavior of the ${\gamma}/{\gamma}^{\prime}$ two-phases, whether it is of eutectic or peritectic nature, has not been decidedly established. Directional solidifications were, thus, performed with the planar interface at a low growth rate of $0.5{\mu}m/s$ in order to promote macro segregation. Directional solidification started with the ${\gamma}$ planar interface and the ${\gamma}^{\prime}$ phase nucleated on the ${\gamma}$ planar interface at the solidification fraction of 0.75. The ${\gamma}/{\gamma}^{\prime}$ two-phases showed the ${\gamma}^{\prime}$ rod structure as major phase and the ${\gamma}$ minor phase between ${\gamma}^{\prime}$ rods, and the volume fraction of the ${\gamma}$ phase changed continuously with an increasing solidification fraction. The two-phase ${\gamma}/{\gamma}^{\prime}$ is seen as the coupled peritectic.

Freeze Drying Process and Pore Structure Characteristics of Porous Cu with Various Sublimable Vehicles (다양한 동결제를 이용하여 동결건조 공정으로 제조한 Cu 다공체의 기공구조 특성)

  • The effect of sublimable vehicles on the pore structure of Cu fabricated by freeze drying is investigated. The 5 vol% CuO-dispersed slurries with camphene and various camphor-naphthalene compositions are frozen in a Teflon mold at -25℃, followed by sublimation at room temperature. After hydrogen reduction at 300℃ and sintering at 600 ℃, the green bodies of CuO are completely converted to Cu with various pore structures. The sintered samples prepared using CuO/camphene slurries show large pores that are aligned parallel to the sublimable vehicle growth direction. In addition, a dense microstructure is observed in the bottom section of the specimen where the solidification heat was released, owing to the difference in the solidification behavior of the camphene crystals. The porous Cu shows different pore structures, such as dendritic, rod-like, and plate shaped, depending on the composition of the camphornaphthalene system. The change in pore structure is explained by the crystal growth behavior of primary camphor and eutectic and primary naphthalene.

  • The effect of solidification condition and vibration on structure refinement was investigatedfor unidirectionally solidified $AI-CuAI_{2}$ eutectic composites. Eutectic composites were unidirectionally solidifiedunder vibration with variation of growth rates (R) and thermal gradient((G), $32^{\circ}C$/cm, and 35$^{\circ}C$/cm. The lamellar structure was varied according to growth condition(G/R ratio). For the structure refinementthe effect of G/R was found out to be greater rather than that of vibration.   • This study has been carried out to investigate into the influence of solidification conditions mold on the structure and mechanical properties of Al-5wt%Mg alloy by metallic mold casting. The percentage of equiaxed grain of Al-5wt%Mg alloy castings increased both when pouring temperature decreased and when the low part or bottom of metallic mold was cooled. The hardness was checked and showed that hardness of outside in the castings was higher than that inside, and that it is the highest at the pouring temperature of $680^{\circ}C$. The castings had the highest U.T.S. and elongation when the bottom of metallic mold was cooled. At the same pouring temperature, the structure of castings was changed as the position of cooling parts of metallic mold was varied. When the castings were solidified through cooling of the bottom of the metallic mold, the morphology of Fe intermetallic compound has tendency to change to a Chinese script and the U.T.S. and elongation of Al-5wt.%Mg alloy castings was increased.
