Case Study for Casting Design of Automobile Part(Gear Box) Using CAE (CAE를 이용한 자동차용 부품(Gear Box)의 주조방안 설계에 대한 사례연구)

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relation among injection system, casting condition, gate system, and cooling system. Also, the extent or the location of product defects was differentiated according to the various relations of the above conditions. In this research, in order to optimize casting design of an automobile part (Gear Box) Computer Aided Engineering (CAE) was performed by using the simulation software (Z Cast). The simulation results were analyzed and compared with experimental results. During the mold filling, internal porosities caused by air entrap were predicted and reduced remarkably by the modification of the gate system and the configuration of overflow. With the solidification analysis, internal porosities caused by the solidification shrinkage were predicted and reduced by the modification of the gate system. For making a better production die casting tool, cooling systems on several thick areas are proposed in order to reduce internal porosities caused by the solidification shrinkage.

The Influence of Alloy Composition on the Hot Tear Susceptibility of the Al-Zn-Mg-Cu Alloy System (Al-Zn-Mg-Cu계 알루미늄 합금의 열간 균열 특성에 미치는 합금조성의 영향)

  • Hot tearing was the most significant casting defect when the castability evaluation of the Al-Zn-Mg-Cu alloy system was conducted. It was related to the solidification range of the alloy. Therefore, the hot tear susceptibility of the AA7075 alloy, whose solidification range is the widest, was evaluated. The hot tear susceptibility was evaluated by using a mold for a hot tearing test designed to create the condition for the occurrence of hot tear in 8 steps. According to the tearing location and shape, a hot tear susceptibility index (HTS) score was measured. The solidification range of each alloy and hot tear susceptibility was compared and thereafter the microstructure of a near tear defect was observed. As a result, the HTS of the AA7075 alloy was found to be 67. Also, the HTS in relation to a change in Zn, Mg, Cu composition showed a difference of about 6-11% compared to the AA7075 alloy.

  • The new technologies in mobile display developed in SEC are briefly reviewed. For a differentiation, SEC's LTPS line is based on SLS (Sequential Lateral Solidification) technology. In this paper, the characteristics of SEC's SLS in recent and future mobile displays were discussed. The microstructure produced by SLS crystallization is dependent on SLS process conditions such as mask design, laser energy density, and pulse duration time. The microstructure and TFT (Thin Film Transistor) performance are closely related. For an optimization of TFT performance, SLS process condition should be adjusted. Other fabrication processes except crystallization such as blocking layer, gate insulator deposition and cleaning also affect TFT performance. Optimized process condition and tailoring mask design can make it possible to produce high quality AMOLED devices. The TFT non-uniformity caused by laser energy density fluctuation could be successfully diminished by mixing technology.

  • In this paper, a bulging condition which affect the quality of continuous casting steel was analyzed by using the numerical analytic method. First, solidification analyses were performed for each cooling zone by one-dimensional finite difference method. The bulging deformation of cast slab has been calculated with a two-dimensional elasto-plastic and creep finite element model. The adequacy of the model has been checked against the experimental results. From this study the effects of the process variables such as casting speed, cooling condition and roll pitch were examined. The results from these analyses would be able to apply to the design of continuous casting process.

  • The efforts to reduce carbon emission have been made in many aspects and in road, the study to develop the construction method which will replace asphalt and cement is also underway. But given the low cost and high performance offered by cement, among many solidification agents, it's difficult to seek the competent alternative. Polymeric material has been used in various ways for its advantages including lightweight and easy process for complex function and generates less carbon emission, and thus it would possibly be efficient if it replaces soil pavement using cement. This study, using three different types of organic polymeric solidification agents with different solidification principle, is intended to identify the difference in strength depending on curing method, natural dry or oven dry. Applicability of organic polymeric solidification agents to walkway and bike lane was investigated and as a result of unconfined strength test, all of them satisfied the minimum strength requirements of bike lane. Furthermore, strength characteristics of soil pavement depending on variation of water content was evaluated to identify the relationship, thereby appropriate curing method using organic polymeric solidification agent is proposed.

  • The effect of solidification condition and vibration on structure refinement was investigatedfor unidirectionally solidified $AI-CuAI_{2}$ eutectic composites. Eutectic composites were unidirectionally solidifiedunder vibration with variation of growth rates (R) and thermal gradient((G), $32^{\circ}C$/cm, and 35$^{\circ}C$/cm. The lamellar structure was varied according to growth condition(G/R ratio). For the structure refinementthe effect of G/R was found out to be greater rather than that of vibration. Effects of Wheel Condition on Solidification Characteristics of Al-Cu Polycrystalline Ribbon (Al-Cu 다결정 리본의 응고거동에 미치는 휠조건의 영향)

  • The effect of wheel surface condition on solidification behavior of Al-Cu ribbon was investigated in order to establish extreme levels of heat extraction. The condition of wheel surface was changed either by heating the wheel surface up to $200^{\circ}C$ or by coating boron nitride(BN) onto the the rim of a wheel. Heating the wheel surface up to $200^{\circ}C$ improved the wetting behavior between the molten metal and the rotating wheel, leading to an increase in the ratio of columnar structure to the entire thickness of Al-4.3wt%Cu and Al-33.2wt%Cu ribbons. For Al-4.3wt%Cu ribbon, assuming one grain as a single heterogeneous nucleation event at the contact point, the nucleation density with the wheel surface heated to $200^{\circ}C$, was $4{\times}10^6/mm^2$, and in the cases of BN coating with thin and thick layers, $10^5/mm^2$ and $5{\times}10^4/mm^2$, respectively. The largest cooling capacity of the wheel corresponded to the heated wheel surface, and as the thickness of BN coating layer increased, the cooling capacity of the wheel gradually decreased.

  • When manufacturing die casting mold, generally, the casting layout design should be considered based on the relations of injection system, casting condition, gate system, and cooling system. According to the various relations of the conditions, the location of product defects was differentiated. High-qualified products can be manufactured as those defects are controlled by the proper modifications of die casting mold with keeping the same conditions. In this research, Computer Aided Engineering (CAE) simulation was performed with the several layout designs in order to optimize the casting layout design of an automotive part (Housing). In order to apply them into the production die-casting mold, the simulation results were analyzed and compared carefully. With the filling process, internal porosities caused by air entrapments were predicted and also compared with the modification of the gate system and overflow. With the solidification analysis, internal porosities occurring during the solidification process were predicted and also compared with the modified gate system. The simulation results were also applied into the production die-casting mold in order to compare the results and verify them with the real casting samples.

  • This research evaluated factors on cement-based solidification process designed for hazardous sludge produced from electroplating industry. Four factors of sand/cement ratio, water/cement ratio, amount of wet sludge and amount of a precipitator, were investigated in terms of leachability and compressive strength of the solidified materials. Results of triplicate tests and statistical analysis indicated that sand/cement ratio(S/C) had the greatest effect on leaching of Cr(VI) from the solidified materials while water/cement ratio(W/C) on Zn and compressive strength. Cr(VI) was fixed better than Zn by portland cement. An experimental modeing was developed to estimate leached metal concentration and compressive strength at a given condition. Proper mixing criteria were also suggested for the use of the solidified mixture as construction materials. In solidification of 30g dry sludge, optimal condition was studied for S/C ratio, W/C ratio and the weight of precipitator which were 1, 1.5 and 1.075g respectively.

In this study, the experimental model, based on the variational condition with substrate temperature and falling height, was produced reliable optimal data of droplet pattern.
