A new blank design method is proposed to predict the optimum initial blank shape in the sheet metal forming process. The rollback method for blank shape design takes the difference between the deformed blank contour and the target contour shape into account. the minimization object function R is proposed. Based on the method, a computer program composed of blank design module, FE-analysis module and mesh generation module is developed. The rollback method is applied to square cup, reentrant cross section, L-shaped cup drawing process with the flange of uniform size around its periphery to confirm its validity. The optimum initial blank shape is obtained from an arbitrary blank shape after several modifications. Good agreements are recognized between the numerical results and the published experimental results for initial blank shape and thickness strain distribution. It is concluded that the rollback method is an effective and convenient method for an optimum blank shape design.
This study reveals the thin sheet metal process with multi-forming die that the name is progressive die, as a pilotless type, also high precision production part is made. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. Out of the characteristics of this paper that nothing might be ever seen before such as this type of research method on the all of processes of thin and high precision production part.
Ultrasonic metal welder is consisted of power supply, transducer, booster, and horn. Precise designing is required since each part's shape, length and mass can affect driving frequency and vibration mode. This paper gives a description of an experimental study of the ultrasonic welding of metals. A horn suitable for 40,000Hz was attached to the ultrasonic metal welder in order to weld Cu sheet. The Cu sheet welding was done with different amplitude, pressure and welding time, and its maximum tension was measured. Maximum tension of 177.99N was obtained when the pressure was 2.5bar, amplitude was 80%, and welding time was 0.34sec. Therefore, excessive welding condition negatively influences maximum tension measurement result.
Sheet metal forming is one of the most useful and important method in manufacturing of the autobody panels because of the excellent production rate. The objectives of sheet metal forming processes are getting a desired geometrical shape of products with good quality, low cost and reasonable lead time. In this paper, we examined the validity of finite element method analysis on the automobile FRT-PLR-L/R stamping process by using the lancing engineering method. Lancing is a press operation in which a single-line cut or slit is made on part way across the strip stock, without removing any metal. As a result, it has shown that the proper lancing engineering method could prevent fracturing by improving sheet metal flow.
In order to manufacture a doubly curved sheet metal effectively, a flexible incremental roll forming process has been developed by adopting the advantages of the incremental forming process and the roll forming process by combining inherent flexibility of the incremental forming process and continuous deformation of the roll forming process. The forming method has been further enhanced to form general quadrilateral blanks (including a square, a rectangle, a symmetrical trapezoid and an asymmetrical trapezoid, etc.) into doubly curved shapes by controlling the forming paths developed by various experiments.
This study started to confirm and prove for the applicability of the dry-process waterproofing system to cover the defects of the wet-process waterproofing system according to weather circumstance, foundation condition and maintenance, etc. This process has triple combined waterproofing system using asphalt sheet, metal sheet, engineering plastic film. It is not influenced by the concrete's crack as the foundation of the roof according to the movement of the building because the waterproofing system is designed for maintaining good quality by absorbing the stress of contraction and expansion that is occurred by the variation of temperature. Ali components used in this process can be recycled environmentally. The superiority of this process proved and reconfirmed through with the investigation of about 130 fields, around 30,000nf for two years.
Use of sheet metal structure is increased in various fields such as automobile, aerospace and communication equipment industry. When this structure is welded, welding distortion is generated due to the non-uniformity of temperature distribution. Recently welding distortion becomes a matter of great importance in the structure manufacture industry because it deteriorates the product's quality by bringing about shape error. Accordingly many studies for solving the problems by controlling the welding distortion are being performed. However, it is difficult to remove all kinds of distortion by welding process, though various kinds of methods for reducing distortion are applied to production. Consequently, straightening process is operated if the high precision quality is requested after welding. The local heating method induces compression plastic deformation by thermal expansion in the heating stage and then leaves constriction of length direction in the cooling stage. Accordingly, in the case of sheet metal structure, straightening effect is expected by heating for the part of distortion. This study includes numerical analysis of straightening effect by the local heating method in distortion comes from production of welded sheet metal structure. Particularly straightening effect followed by dimensions of heating area is analyzed according to the numerical analysis. The numerical analysis is performed by constructing 3-dimensional finite element model for 0.4mm stainless steel-sheet metal. Results of this study confirm that straightening effect changes as heating area increases and the optimum value of heating area that proves the maximum straightening effect exists.
Cup drawing test and U-bending test were performed to evaluate the friction characteristics of sheet materials for the different deformation modes involved in stamping process. The coefficient of friction calculated from the each test was compared to that obtained from the draw bead friction test. It was clarified that the cup drawing test could be simply used for evaluating the friction characteristic of sheet material in deep drawing process with high contacting pressure. However the U-bending test is suitable to evaluate the frictional characteristic of sheet material in bending process with low contacting pressure.
Process sequence design in sheet metal forming process by the finite element method is investigated. The forming of sheet metal into a washing machine container is used to demonstrate the design of an improved process sequence which has fewer operations. The design procedure makes extensive use of the finite element method which has simulation capabilities of elastic-plastic modeling. A one-stage process to make an initial blank to the final product is simulated to obtain information on metal flow requirements. Loading simulation for a conventional method is also performed to evaluate the design criteria which are uniform thickness distribution around the finished part and maximum punch load within limit of available press capacity. The newly designed sequence has two forming operations and can achieve net-shape manufacturing, while the conventional process sequence has three forming operations. This specific case conventional process sequence has three forming operations. This specific case can be considered for application of the method and for development of the sequence design methodology in general.
The formability of sheet metal appears better in incremental forming than in conventional forming. in this study, the effect of process parameters - tool type, tool size, feed rate, friction at the interface between tool and sheet, plane-anisotropy of sheet - on the formability was investigated by experiments and FEM analyses. it was found that the formability is improved when a ball tool of a particular size is used with a small feed rate and a little friction. Due to the plane anisotropy, the formability differs according to the direction of the tool movement. in this paper, details of the experimental procedures and the results obtained from the study are discussed.
