FE-analysis of sheet metal forming processes considering continuous contact treatment (연속접촉처리를 고려한 박판성형공정의 해석)

  • In this paper, a continuous contact treatment has been considered during FE-analysis of the sheet metal forming processes. Because the simulation is usually performed stepwise, the status of contact can change suddenly. In case of implicit scheme, the increment of punch stroke can be chosen as large value. For exact assessment of contact force and friction force between die and sheet, the continuous contact treatment is proposed. The virtual surface of sheet metal is modeled by NURBS curves or surfaces in order to calculate exact contact area and penetration depth. From the geometrical evaluation of contact behavior, additional contact pressure is imposed to the element. The deformation of bending process and hydroforming process are analyzed based on this scheme.

  • The sheet metal stamping process continues to be a challenge to the field of science and engineering. The focus of this paper is to gain a better understanding of the sheet metal stamping process. By using Finite Element analysis and Design of Experiments, we are trying to analyze the stamping variables and determine which ones influence the stamping operations most.

  • The clad sheet is the sheet metal that joined the one or more material with the different property by rolling process. In this study, it is investigated about the mechanical property or formability of SUS-Al-Mg clad sheet. The clad sheet was formed at elevated temperature because of their poor formability at room temperature. The tensile test was confirmed at various temperature and the reduction of strain rate above $250^{\circ}C$. LDR(Limited Drawing Ratio) was obtained through deep drawing test to confirm the formability of the clad sheet. The FE analysis is performed to compare prototype products.

  • The current study performed formability analysis of a heat exchanger separator for an electric vehicle to apply a high-strength aluminum sheet based on parametric analysis. Mechanical properties for sheet metal forming simulation were evaluated by tensile test, bulge test, and Nakajima test. Two-stage crash forming was established by considering the mass production process using conventional low-strength aluminum sheets. In this study, FEM for the two-stage forming process was conducted to optimize the corner radius and height for improving the formability. In addition, the possibility of a one-stage forming process application was confirmed through FEM. The prototype of the sample was manufactured as FEM results to validate the parametric analysis. Finally, this result can provide a one-stage forming process design method using the high-strength aluminum sheet for weight reduction of a heat exchanger separator for an electric vehicle.

A comparative study of experiment and analysis of sheet matal in V-bending (V-벤딩 금형에서 박판 소재의 실험과 해석을 통한 스프링 백 비교 고찰)

  • When the product is removed from the mold after molding during the sheet metal molding process, elastic recovery causes a springback phenomenon. Much research has been done to minimize this phenomenon. In this study, V-bending experiments were conducted using galvanized steel sheets, stainless steel, and aluminum sheet materials, using a total of nine types of thin sheet materials of 1.0t, 1.5t, and 2.0t, respectively. Molding analysis and experimental data were compared and analyzed. In the case of galvanized steel sheets, it was considered that the springback phenomenon occurs more frequently in molding analysis than in experiments. It was considered that the springback phenomenon occurs greatly in the experiment, not the interpretation of the molding of the stainless steel plate and the aluminum plate. It was considered that the springback occurrence tendency of the molding analysis and the experiment was the same, and the springback occurrence error rate of the molding analysis and the experimental result was about 4.0%.

  • The piercing and blanking of thin sheet metal working is specified division in press die design and making. In order to prevent the defects, the optimum design of the production part, strip process layout, die design, die making and try out etc. are necessary the analysis of effective factors. For example, theory and practice of metal shearing process and it's phenomena, die structure, machine tool working for die making, die materials and it's heat treatment, metal working in field, their know how etc. are included in those factors. In this study, we analyzed whole of data base, theoretical back ground of metal working process, and then performed the progressive die tryout with the screw press.

Improvement of Form-joining Process with the Aid of Adhesive for Joining of a Sheet Metal Pair (접착-성형 공정의 개선을 통한 중첩된 박판간의 결합)

  • A new form-joining process with the aid of an adhesive is proposed in which an epoxy adhesive is applied to a sheet metal pair, and before it cures the pair is clinched to cause the geometric constraint in the form of a protrusion. In order to reduce the forming load and the height of protrusions, a new die and punch set with a very small clearance was devised to reduce the depth of drawing and the forming load. Taguchi method was employed to find the optimal values of design parameters. To implement each case of the orthogonal array, the finite element method was used. The experiments showed that on the tensile-shear test, the bonding strength of the new form-joining process with an epoxy adhesive is approximately the same as that of the resistance spot welding; and in comparison with the other two form-joining processes with an epoxy adhesive, the height of protrusions was reduced by more than 65 percent and the forming load by 50 percent.

  • A new blank design method is introduced to predict the blank shape and the strain distribution in the sheet metal forming process. This method deals with only one step from the final shape to the initial blank using the ideal forming theory. Based on this theory, a three-dimensional membrane finite element code has been developed to design an initial blank in the sheet metal forming process. In this paper, the designs of initial blanks for forming a cylindrical cup, a rectangular cup, and a front fender are presented as examples. Also, it compares the two shapes, the target shape with the shape which is deformed from the initial blank using the FEM analysis code. The results illustrate the information that this direct design code is useful in the preliminary design state.

  • Laser forming is a promising technology in manufacturing, such as in the shipbuilding, automobile, microelectronics, aerospace and other manufacturing industries. This process forms the sheet metal by utilization of laser-induced thermal stresses. Laser forming process has been studied extensively for rectangular shape geometry. This basic study presents the change in deformation behavior of sheet metal during transition from linear to curved geometries and irradiations as well. A series of experiments have been conducted on a wide range of specimen geometries such as quarter-circular and half circular plate. The reasons for this behavior have been analyzed. Results are compared and analyzed by simulations using ABAQUS. Influence of developed stresses on the bending has been investigated. This study provides the more understanding of forming mechanism influenced by geometry effect.
