Generally, the forming process of sheet metal is very complex and difficult process because of many variables such as tool geometry, material properties and lubrication. In this view point, the numerical analysis of sheet metal forming process is very difficult. High speed computer is used to model complex sheet metal forming process on a reasonable time scale. The design and development of sheet metal parts in the automotive industry and the need for improved sheet forming process and reduced part development cost have led to the use of computer simulation in tool/die design of sheet metal pressing. HMC(Hyundai Mator Company) has invested to develop programs for analysis of sheet metal forming process with connection of Universities. As a result, several programs were developed. Recently, the commercial software, PAM-STAMP of ESI was installed and is being tried to application of it to the real automotive panels. This article reviews the ongoing activities on development and application of analytical modeling of sheet metal forming at HMC.

They require analysis of many kinds of important factors, I. e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die materials, heat treatment of die components, know-how and so on. In this study, we designed and constructed a progressive die of multi-stage and performed try out. Out of these processes the die development could be taken for advance. Especially the result of tryout and its analysis become the characteristics of this paper (part 1 and part 2) that nothing might be ever seen before such as this type of research method on all the processes. In the part 1 of this study we treated die design mostly.

The Clad sheet is made roll-bonding process of the one or more material with the different property. Good formability is an essential property in order to deform a clad metal sheet to a part or component. In this study, the mechanical properties and formability of a Mg-Al-SUS clad sheet are investigated. The clad sheet was deformed at elevated temperatures because of its poor formability at room temperature. Tensile tests of the each material and clad sheet were performed at various temperatures and at various strain rates. The limited draw ration (LDR) was obtained using a deep drawing test to measure the formability of the clad sheet. A finite element (FE) analysis was performed to predict formability of the cup drawing product, one_layer model and three_layer model.
The sheet metal forming process is one of the most important manufacturing processes in the modern industry. From the view point of mechanics involved, it is very difficult to predict whether a newly designed sheet metal part can be formed without defects such as fracture, wrinkling and surface unevenness, etc. In order to reduce the effort taken in the trial-and-error process and to control the process effectively, a systematic method for process modeling is to required. The aim of sheet forming simulation through the process modeling is to reduce the lead time for die disign and manufacture by process modeling is to reduce the lead time for die design and manufacture by means of investigating the deformation mechanics and the mutual interaction between the process parameters. In this paper, the necessity, the present status, and the future technology about CAE of sheet forming simulation have been discussed.

Based on the experimental observation, the mathematical friction model, which is an essential information for analyzing the forming process of sheet metal, is developed considering lubricant viscosity, surface roughness and hardness, punch comer radius, and punch speed. By comparing the punch load found by FEM with a proposed friction model with experimental measurement when the coated and uncoated steel sheets are formed in 2-D geometry in dry and lubricant conditions, the validity and accuracy of the developed friction model are demonstrated.
The multi-point forming (MPF) process for three-dimensional curved sheet metal has been developed as an alternative to the conventional die forming process since MPF allows the manufacturing of various shapes using one die set and reduce the cost of production. However, the MPF process cannot provide high quality products yet due to defects occurring in the sheet such as dimples and wrinkles. It can also lead to economic loss because of long tool setup time and additional machining required outside of the sheet formed area. In this study, a new sheet metal forming method, called flexible roll forming (FRF), is proposed to solve the problems of existing processes for three-dimensional curved sheet metal. This progressive process utilizes adjusting rods, as well as upper and lower flexible rollers as forming tools. In contrast with the existing processes, FRF can reduce the additional production costs because of the possible blank size for the part longitudinal direction, which is unrestricted. In this research, methods and procedures of the flexible roll forming technology are described. Numerical forming simulations of representative three-dimensional curved sheet products are also carried out to demonstrate the feasibility of this technology.
Due to the increasing competition, automotive manufacturers have to manufacture highly safe and light vehicles. The parts which make up the body of the vehicle and absorb the energy in case of a crash, are usually manufactured with sheet metal forming methods such as deep drawing, bending, trimming and spinning. The part may get thinner, thicker, folded, teared, wrinkled and spring back based on the manufacturing conditions during manufacturing and the type of application methods. Transferring these effects which originate from the forming process to the crash simulations that are performed for vehicle safety simulations, makes accurate and reliable results possible. As a part of this study, firstly, the one-step and incremental sheet metal forming analysis (deep drawing + trimming + spring back) of vehicle front bumper beam and crash boxes were conducted. Then, crash performances for cases with and without the effects of sheet metal forming were assessed in the crash analysis of vehicle front bumper beam and crash box. It was detected that the parts absorbed 12.89% more energy in total in cases where the effect of the forming process was included. It was revealed that forming history has a significant effect on the crash performance of the vehicle parts.
