A Study on the Development of Practical and Adaptive Progressive Die for Very Thick Sheet Metals (후판재료에 대한 실 적응성 프로그레시브 금형 개발에 관한 연구)

  • In the field of design and making tool for press working, the progressive die for very thick sheet metal(SS41, 4mm) is a specific division. In order to prevent the defects, the optimum design of the production part, Strip layout, die design, die making and tryout etc. are necessary. They require analysis of many kinds of important factors, i.e. theory and practice of metal working process and its phenomena, die structure, machining condition for die making, die materials, heat treatment of die component, know-how and so on. In this study, we designed and constructed a progressive die of multi stage and tried out through the I-DEAS, DEFORM, and CAD/CAM application. Out of these processes, the die development could be taken advanced technology. Especially the result of try out and its analysis become to the characteristic of this study.

Simulation-based Stamping Process Design for a Pulsator Cover of a Washing Machine with Ferritic Stainless Steel Sheet (페라이트계 스테인리스 판재 적용을 위한 세탁기 회전날개의 전산 해석기반 성형공정설계)

  • This paper replaces a conventional austenitic stainless steel sheet to a ferritic stainless steel for the cost reduction of a pulsator cover of a washing machine. However, ferritic stainless steel has poor formability in comparison with austenitic one. The low formability of ferritic steel results in problems during stamping such as fracture, wrinkling, shape inaccuracy and so on. Design modification of the stamping tool is carried out with the aid of the finite element analysis for multistage stamping process of the pulsator cover. The simulation results show that fracture occurs on top of the product while wrinkles are generated by the excess metal near the wing part. Modification of the initial stamping die is performed to improve metal flow and to eliminate problems during the stamping process. Simulation with the modified design fully demonstrates that safe forming is possible without inferiorities.

  • The objective of this paper is to investigate the effect of clearance and the configuration of die system on burr formation by FEM analysis and experimental tests. Compared with casting, forging and machining, shearing has been known, especially in heavy or mass-production industries, as a very economical and fast way to obtain the desired shape Recently, the shearing process becomes widely used in the small and light electronic component manufacturing industries. When shearing a part of sheet metal, the burr formed on the cutting edge is usually unavoidable. The burr would not only degrade the precision of products but also causes additional cost for the deburring process. In this paper, the influence of shearing parameters such as clearance and configurations of the lower pad (ejector) on burr formation is investigated by using the experimental and numerical approach. From the experimental results, it has been shown that the more narrow clearance gives the smaller burr height and the higher shearing forces. The removal of lower holder also makes the sheared surface integrity and the dimensional accuracy become worse. The FEM results (using DEFORM-2D) show good agreement with the experimental results.

  • The stack, the core unit of the MCFC system, is composed of the three main parts which are the electrodes, the matrix keeping the electrolyte and the separator. Among these, the separator made of low carbon steel is manufactured by some sheet metal forming processes. The flatness of flange of the mask plate of the separator is crucial not only to enhance the stack performance but also to reduce the production cost. This study has focused on the enhancement of flatness of the mask plate flange by controlling some process parameters like the punch and die comer radii, the blank holding force, the friction coefficient and so on. The springback phenomenon occurring in the flange drawing process has been studied first using the finite element method (FEM) in order to understand what causes the springback. The distribution pattern of local longitudinal stress in the flanged part has been revealed very important in predicting the final shape of the flange. This fact has been backed up by the experimental results carried out with the developed test dies.

Laser Weldability of Sheet steels for Tailored Blank Manufacturing(1) (테일러드 블랭크용 박판 강재의 레이저 용접성 (1))

  • This paper deals with the effect of laser welding parameters on the weld formation. Thin steels for automotive application were prepared so as to be welded with high power carbon dioxide laser system. Major process parameters were position of focus and travel speed. The effect of shielding gas was also discussed by employing the high speed photometry. Test results showed that the optimal position of focus varied in accordance with the joint configuration; bead-on-plate, butt or lap welding. It was recommended that the position of focus for the lap welding be located at slightly inner part of the material to be welded. In this case, however, it was noticeable that the weld penetration ratio, d/t$_{0}$ dropped drastically at the critical region. Results also demonstrated that both the bead width and penetration reduced as the travel speed increased. The penetration ratio showed two distinct regions; stabilized zone at the lower range of the travel spped and sudden drop zone at the higher range of travel speed. Lower limit of the penetration for acceptable weld was proved to be about 90% of the parent metal thickness based on the physical properties of the weld. Mixed gas application for both the shielding of molten metal and laser induced plasma control was recommended as far as the penetration was concerned.d.

  • When a large automobile sheet metal part is formed in a draw die, the binder wrap is first calculated to predict the initial punch contact location for avoiding wrinkles and severe stretching of its thin blank sheet. Since the boundary of a pseudo blank in calculating a binder wrap by means of a geometrically nonlinear finite element method is unknown in advance, an iteration method is generally used. This paper presents an effective iteration method for correction of the pseudo blank in a binder wrap calculation. For the performance test, two examples are adopted. The calculated results for both examples show the good convergence which wasted solutions are obtained in the second iteration step.

  • Ultra high strength steels(UHSS) are widely used to fill the needs of lightweight part for automobile, and the control of springback is very important (actor in sheet metal forming using UHSS. In this study, to lighten the center floor side member(CFSM) which is normally manufactured using $600{\sim}800MPa$ steel sheet, new design of the manufacturing process for CFSM using APFC980 has been proposed. To accomplish this goal, the influence of process variables such as die corner radius and die wall angle on the springback were investigated using FE-analysis. In order to insure the validity of FE-analysis, the springback results of FE-analysis was verified with prototype product.

Offsetting Operations in Non-manifold Geometric Modeling (비다양체 모델의 옵셋 기능 개발)

  • This paper introduces non-manifold offsetting operations, which add or remove a uniform thickness from a given non-manifold model. Since these operations can be applied to not only solids but also wireframe or sheet objects, they are potentially useful for pipeline modeling, sheet metal and plastic part modeling, tolerance analysis, clearance checking, constant-radius rounding and filleting of solids, converting of abstracted models to solids, HC too1 path generation and so on. This paper describes mathematical properties and algorithms for non-manifold offsetting. In this algorithm, a sufficient set of tentative faces are generated first by offsetting all or a subset of the vertices, edges and faces of the non-manifold model. And then they are merged into a model using the Boolean operations. Finally topological entities which are within offset distance are removed. The partially modified offsetting algorithms for wireframes or sheets are also discussed in order to provide more practical offset models.

  • The superplastic blow forming technology has advantages of cost reduction and low material consumption. compared to the conventional sheet metal forming technology due to the capability of precisely forming with high elongation and low flow stress. however it has a disadvantage that its partial thickness distribution is non-uniform. A processing technology like diaphragm forming has been developed even though it is difficult to prepare materials for superplastic blow forming. in this study a hemisphere forming of sheet before superplastic forming. It was found that the rotary forming material was less in quantity of cavitation at pole than that of hemisphere part that was superplastic formed without rotary forming treatment. Also discussed are the critical strain which is closely related to cavity shape and size.

  • The structures of airplane consist of sheet metal part, heavy machined part, and so on, which generate enormous amounts of cutting chip when these parts are machined. The cutting chip detoriorates the part quality and production efficiency. Therefore, cutting chip collecting apparatus is necessary for better quality and efficiency. In this study, blowing type cutting chip collecting apparatus was newly proposed and the concept design of the apparatus was examined through numerical analysis. Computations using the mass-averaged implicit 2D Navier-Stokes equations are applied to predict the nozzle flow field. The standard k-e turbulent model are employed to close the governing equations. Consequently, this study shows that the suggested blowing type cutting chip collecting apparatus can be alternative to existing expensive chip collecting apparatus.
