박판성형에서의 CAE - 현황과 전망 (CAE of Sheet Metal Forming Processes - The Present Status and The Future Prospect)

  • The sheet metal forming process is one of the most important manufacturing processes in the modern industry. From the view point of mechanics involved, it is very difficult to predict whether a newly designed sheet metal part can be formed without defects such as fracture, wrinkling and surface unevenness, etc. In order to reduce the effort taken in the trial-and-error process and to control the process effectively, a systematic method for process modeling is to required. The aim of sheet forming simulation through the process modeling is to reduce the lead time for die disign and manufacture by process modeling is to reduce the lead time for die design and manufacture by means of investigating the deformation mechanics and the mutual interaction between the process parameters. In this paper, the necessity, the present status, and the future technology about CAE of sheet forming simulation have been discussed.

판재성형 해석시 금형내의 공기거동 모델링 (Modeling the Behavior of Trapped Air in Die Cavity During Sheet Metal Forming)

  • During stamping processes, the air trapped between sheet metal and the die cavity can be highly compressed and ultimately reduce the shape accuracy of formed panels. To prevent this problem, vent holes and passages are sometimes drilled into the based on expert experience and know-how. CAE can be also used for analyzing the air behavior in die cavity during stamping process, incorporating both elasto-plastic behavior of sheet metal and the fluid dynamic behavior of air. This study presents sheet metal forming simulation combined simultaneously with simulation of air behavior in the die cavity. There are three approaches in modeling of air behavior. One is a simple assumption of the bulk modulus having a constant pressure depending on volume change. The next is the use of the ideal gas law having uniform pressure and temperature in air domain. The third is FPM (Finite point method) having non-uniform pressure in air domain. This approach enables direct coupling of mechanical behavior of solid sheet metal and the fluid behavior of air in sheet metal forming simulation, and its result provides the first-hand idea for the location, size and number of the vent holes. In this study, commercial software, PAM-$STAMP^{TM}$ and PAM-$SAFE^{TM}$, were used.

유한요소법을 이용한 역추적기법 개발 및 판재성형의 초기블랭크 형상설계에 적용 (Development of the Backward Tracing Scheme of FEM and Its Application to Initial Blank Design in Sheet Metal Forming)

  • The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.

결정 소성학을 이용한 반구 박판 성형공정 전산모사 (Computer Simulation of Hemispherical Sheet Forming Process Using Crystal Plasticity)

  • The hardening and the constitutive equation based on the crystal plasticity are introduced for the numerical simulation of hemispherical sheet metal forming. For calculating the deformation and the stress of the crystal, Taylor's model of the crystalline aggregate is employed. The hardening is evaluated by using the Taylor factor, the critical resolved shear stress of the slip system, and the sum of the crystallographic shears. During the hemispherical forming process, the texture of the sheet metal is evolved by the plastic deformation of the crystal. By observing the texture evolution of the BCC sheet, the texture evolution of the sheet is traced during the forming process. Deformation texture of the BCC sheet is represented by using the pole figure. The comparison of the strain distribution and punch force in the hemispherical forming process between crystal plasticity and experiment shows the verification of the crystal-based formulation and the accuracy of the hardening and constitutive equation obtained from the crystal plasticity.

  • Electromagnetic Forming (EMF) technology such as magnetic pulse forming, which is one of the high velocity forming methods, has been used for the joining and forming process in various industry fields. This method could be derived a series of deformation of sheet metal by using a strong magnetic field. In this study, numerical approach by finite element simulation of the electromagnetic forming process was presented. A transient electromagnetic finite element code was used to obtain the numerical model of the time-varying currents that are discharged through the coil in order to obtain the transient magnetic forces. Also, the body forces generated in electromagnetic field were used as the loading condition to analyze deformation of thin sheet metal workpiece using explicit dynamic finite element code. In this study, after finite element analysis for thin sheet metal forming process with free surface configuration was performed, analytical approach for a dimpled shape by using EMF was carried out. Furthermore, the simulated results of the dimpled shape by EMF were compared with that by a conventional solid tool in view of the deformed shape. From the results of finite element analysis, it is confirmed that the EMF process could be applied to thin sheet metal forming.

  • The hardening and anisotropy based on the crystal plasticity is considered in the numerical simulation of hemispherical sheet forming process to find more realistic simulation results For calculating the yield shear stresses of each crystal, Taylor's model of the crystalline aggregate is employed. The yield stress of crystalline aggregate is computed by averaging the yield stresses of the crystal. The hardening is evaluated by using the Taylor factor and the critical resolved shear stress of the crystal. In addition, by observing the crystallographic texture and slip system, the anisotropy of the sheet is traced during the forming process. The anisotropy and hardening behaviors of the sheet found by the crystal plasticity are described better than those of obtained from the Hill's quadratic criterion based on the continuum plasticity.

  • Roll forming process is a sheet metal forming process where the forming occurs with rolls in several steps, often from an undeformed sheet to a product ready to use. And each pair of forming rolls installed in a forming machine operates a particular role in making up the required final cross-section. This process used to many industry manufactures and recently apply to automotive industry. This study, FEM simulation applied bumper reinforcement using SHAPE-RF software and analyzed about total effective strain, longitudinal strain, thickness according to the roll-pass.

  • This study aims to examine the influence of experimental and numerical factors on the results of the test and finite element simulation to evaluate the formability of sheet metals. The stretch-forming test with a hemispherical punch is carried out to obtain the limiting dome height (LDH) and forming limit diagram (FLD) for several kinds of aluminium and steel sheet. The results of the LDH and FLD tests are analysed to find any correlation with the uniaxial tensile properties. It proves that the size of the prescribed grid has great influence on the measured value of strain. The finite element analysis of the punch stretching process is also carried out and the result is compared with the experimental data. The influence of the numerical parameters such as friction coefficient, element size and anisotropy model on the simulation results tms out to be very considerable.

PAM-STAMP를 이용한 박판성형성 및 소성변형 특성에 관한 연구 (A Study on the Sheet Metal Forming and the Plastic Deformation Characteristic by Using PAM-STAMP)

  • In this paper the forming simulation of circular bulge by using PAM-STAMP has been performed to estimate the sheet metal forning and the plastic deformation characteristic of circular bulge. The uniaxial tension tests adn bulge tests are carried out for studying the forming characteristics of materials, and also Moire experiment are carried out for measuring the radius of curvature of the bulge and the polar compressive thickness strain. In order to compare the simulation results with the experiment and Hills theory, the relationships between redius of curvature adn polar height of the bulge, between hydraulic pressure and polar height, and between polar compressive thickness strain and polar height, are used. According to this study, the results of simulation and Hills theory are good agreement to the experiment. So, the results of simulation by using PAM-STAMP and Hills theory will give engineers good information to assess the formagbility and plastic deformation characteristic of hydraulic circular bulge test.

  • An optimum blank design technology is required for near-net of net-shape cold forming using sheets. Originally, the backward tracing scheme has been developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform of initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. Another general application appears in the blank design of a cup stamping with protruding flanges, one of typical automobile components. The blank configurations derived by backward tracing simulation have been confirmed by a series of loading simulations. The approach or decision of an initial blank configuration presented in this study will be a milestone in fields of sheet forming process design.
