  • A roller straightening process is a metal forming technique to improve the geometric quality of products such as straightness and flatness. The geometrical quality can be enhanced by eliminating unnecessary deformations produced during upstream manufacturing processes and minimizing any detrimental internal stress during the roller straightening process. The quality of steel cords can be achieved by the roller straightening depends the process parameters. Such process parameters are the roll intermesh, the roll pitch, the diameter of rolls, the number of rolls and the applied tension. This paper is concerned with the design optimization of the roller straightening process for steel cords with the aid of elasto-plastic finite element analysis. Effects of the process parameters on the straightness of the steel cord are investigated by the finite element analysis. Based on the analysis results, the optimization of the roller straightening process is performed by the response surface method. The roller straightening process using optimum design parameters is carried out in order to confirm the quality of the final products.

  • This paper deals with the experimental investigation of the steel cord straightening during the stranding process. The over-twisting and roller straightening process are essential to improve the product quality during the stranding process. To investigate the effectiveness of two processes, four experimental cases are constructed according to the use of an over-twister and two roller straighteners. Three assessment items, such as the residual torsion, the arc-height and the preforming ratio, are measured in each experimental case for the quantitative evaluation of a steel cord. The steel cord shape is also measured to investigate the variation of the straightness efficiently after passing through each process. Finally, the effectiveness of the over-twisting and the roller straightening process is explained based on the experimental results.

  • This paper deals with an evaluation of the product quality according to intermesh of the roller straightening process of a steel cord. To perform the experiments, a single-layered steel cord with three wires is selected as a target. Intermeshes at inlet and outlet of the roller straightening device are selected as a respective design parameter. According to two intermeshes of the roller straightening device, a design table is generated and experiments were performed. Three assessment items of the product quality, such as the residual torsion, the arc-height and the pre-forming ratio, are measured in each experimental case for the quantitative evaluation of a steel cord. Based on the measured data, the sensitivity of two intermeshes was analyzed and the prediction equation for the product quality of a steel cord was also constructed from the regression analysis.

  • In this paper, several process parameter studies of the manufacturing process of the steel cords are carried out to verify the relation between the process parameters and the residual stresses on the steel cords. At first, the finite element analysis of the drawing process is performed and the residual stress distributions with respect to the wire material and the area reduction ratio are obtained. The residual stress of the drawn wire is imported the finite element analysis of the twisting process as an initial stress. After that a parameter study of the twisting process is carried out. The process parameters are the applied tension, the over-twisting angle and the tensile strength of the drawn wire. Based on these studies, the optimum values of the process parameters which can remove or reduce the undesired residual stresses are determined. The optimum value of the process parameters are confirmed by the finite element analysis of the elastic recovery process of the steel cords. Finally, the finite element analysis of the roller straightening process is done to study the variation of the distribution of the residual stress before and after the process.

  • In this study, influence of the process parameters of the roller leveling process on the straightness of the steel wire was analyzed using numerical analysis. To construct the numerical analysis model, cross-sectional and longitudinal element sizes, which affect the prediction accuracy of longitudinal stress caused by bending deformation of the steel wire, were optimized, and mass scaling that satisfies prediction accuracy while reducing computational time was confirmed. By using the constructed numerical analysis model, the influence of various process parameters such as input direction of the steel wire, initial diameter of the steel wire, back tension and intermesh on the straightness was confirmed. The simulation result shows that the 3rd and 4th roller of vertical straightener had a significant influence on vertical shape of the steel wire.

직선화 가공성을 고려한 코일철근의 실험적 부착강도 평가 (Experimental Evaluation on Bond Strengths of Reinforcing Bar in Coils with Improved Machinability during Straightening Process)

  • 코일철근의 직선화 가공성을 향상시키기 위한 마디 형상으로, 철근 축과 마디 사이각 $50^{\circ}$, 마디 윗면 폭(crest width) $0.15d_b$, 마디의 종단면 각도(flank inclination) $55^{\circ}$에 초승달 모양 지압면을 가진 생선뼈 마디(fishbone-shaped transverse rib)를 제안하였다. 이 형상은 직선화 기계의 롤러 홈(groove)과 철근 외부의 접촉면적을 넓혀 마디 손상을 최소화하며 직선도를 향상시키고 가공 생산성을 높일 것으로 기대된다. 제안된 형상을 포함하여 마디 각도가 상이한 3종류의 코일철근(SD500D16 강종)에 대한 부착강도 평가를 위해 겹침이음실험을 실시하였다. 3종의 코일철근은 기존 부착강도 평가식에 따른 예측값보다 평균 10%이상 높은 부착강도를 지닌 것으로 평가되었다. 이것은 코일철근의 상대마디면적비가 기존 평가식 유도에 사용된 실험보다 높기 때문으로 판단된다. 부착강도에 대한 직선철근과 코일철근의 상관계수(correlation coefficient)는 0.94이상 이였으며, 코일철근의 부착성능이 직선철근과 거의 유사함을 알 수 있다. 따라서 실험에 사용된 코일철근의 정착길이와 이음길이 설계에 현행설계기준을 적용하는 것이 타당한 것으로 평가된다.

소성모멘트를 이용한 철근 직선화 장치의 하중 분석 (An evaluation of load of the steel bar straightener using plastic moment)

  • In this paper, the straightening process of a steel bar straightener is studied. The straightener carries out the bending and reverse bending process repeatedly. Plastic theory is employed for the analysis of roller-supporting-load, and the residual stress and the axial load of a steel bar are calculated by using the bending moment. The Bauschinger effect and plastic moment are calculated by using the residual stress and Swift's method respectively. It is verified from the experiments that the displacement calculated from theory makes it possible to straighten a steel bar.

  • 레일의 잔류응력은 레일의 피로 및 파괴 특성에 영향을 끼치는 인자로서, 레일의 가공 및 열처리 등 생산 과정 단계에서 이미 형성되며, 이를 정확하게 분석하는 기술은 매우 중요한 문제이다. 본 연구에서는 레일 내부에 존재하는 잔류응력을 측정하기 위하여, 잔류응력 분석방법의 하나인 파괴법 기반 굴곡측정법을 적용하여 레일 축 방향의 잔류응력을 평가하였다. 레일의 축 방향과 수직한 단면을 방전가공을 사용하여 느린 속도로 단면을 절단한 후 레이저 기반인 굴곡 측정기를 이용하여 단면의 굴곡을 정밀 측정하였다. 측정된 데이터는 유한요소해석 프로그램 ABAQUS를 활용하여 설정한 요소로 잔류응력으로 변환시켰으며, 총 3종의 다른 규격을 갖고 있는 신 레일 (50N, KR60, UIC60)의 잔류응력 값의 경향과 수치를 비교하였다.
