Determination of Elastic Recovery for Axi-Symmetric Forged Products (축대칭 단조공정에서 최종제품의 탄성회복에 관한 해석)

  • The dimensional accuracy of a final product is mainly affected by elastic die deformation during the forging and elastic recovery after the ejection in cold forging process. The investigations on elastic recovery are not so much as those of elastic die deformation. The elastic recovery can be determined by using the elastic-plalstic finite element analysis, but, this method has some limits such as poor conver- gence and long computational time, etc. In this paper, a theoretical analysis for predicting the elastic recovery of a final product in axi-symmetric forging process by using the rigid-plastic finite element method is presented. The rigid-plastic finite element analysis of a cold forward extrusion process involving loading, ejecting process is accomplished by rigid-plastic FE code, DEFORM. The effect of elastic die deformation on the final product dimenmsion is also considered. The calculated elastic recovery is compared is compared with the analysis result of elastic-plastic FE code. A Study on the Forging of wheel Bearing Hub by using Response Surface Methodology (반응표면분석법을 이용한 휠 베어링 허브 단조에 관한 연구)

  • The objective of the study is to improve the quality of wheel bearing hub by the rigid-plastic finite element analysis and the response surface methodology. The rigid-plastic finite element codes, AFDEX-2D and DEFORM-3D, were used to analyze the two-dimensional and three-dimensional forging processes, respectively. The response surface analysis is used to find the minimum underfill by the variation of design variables such as the height of billet after upsetting and punch angles of blocker dies. The metal flow of forged product shows good agreement with the results from 2D and 3D analysis. Also, the quality of the wheel bearing hub has been improved by the optimization of design variables and the machining time has been reduced by the machining allowance.

  • The fuel injector is a pa.1 that controls the fuel supply of automotive engine. The housing of the fuel injector supports the rod, the needle valve and the solenoid. In this study, the rigid-plastic FE-analysis by using the design of experiments (DOE) and the response surface methodology (RSM) has been performed to produce the product reducing the under-fill and the maximum effective strain. From the results of DOE, the stem of counter punch and the face angle of punch at the $1^{st}$ process, and the stem of punch at the $2^{nd}$ process were determined as the significant design variables far each response such as the upper under-fill, lower under-fill and the maximum effective strain. From the results of RSM, the optimal values of the design variables have been also determined by simultaneously considering the responses.

Investigation into Effect of the Shape of Lip Die on Flow Characteristic in the Extrusion of Plate Wider than the Diameter of the Round Billet Using Lip Die (립(Lip) 금형을 이용한 원형 빌렛 직경 이상의 판재 압출에서 금형 형상이 금속 유동에 미치는 영향에 대한 연구)

  • In the extrusion process, the working material is forced to flow through a die with the desired profile. In general, the width of an extruded section is limited to about an inch less than the diameter of the round billet. But through the lip die, material is spreaded to produce a wider extruded section than the diameter of round billet. In this study, the extrusion process of an aluminum plate using the lip die is investigated. The width of the extruded plate is 450mm that is formed from the round billet with a diameter of 250mm. The flow characteristic through the lip die is considered to produce the wide-extruded plate with a small billet using rigid plastic FE analysis. Based on the result of FE analysis, new designs of lip die are proposed.

  • In this paper, we propose a 3-D finite element (FE) analysis model with combined physical behavior and kinematical impact factors for evaluation of residual stress in multi-impact shot peening. The FE model considers both physical behavior of material and characteristics of kinematical impact. The physical parameters include elastic-plastic FE modeling of shot ball, material damping coefficient, dynamic friction coefficient. The kinematical parameters include impact velocity and diameter of shot ball. Multi-impact FE model consists of 3-D symmetry-cell. We can describe a certain repeated area of peened specimen under equibiaxial residual stress by the cell. With the cell model, we investigate the FE peening coverage, dependency on the impact sequence, effect of repeated cycle. The proposed FE model provides converged and unique solution of surface stress, maximum compressive residual stress and deformation depth at four impact positions. Further, in contrast to the rigid and elastic shots, plastically deformable shot produces residual stresses closer to experimental solutions by X-ray diffraction. Consequently, it is confirmed that the FE model with peening factors and plastic shot is valid for multi-shot peening analyses.

  • This study has been carried out to develop a CRT die using hot forging. The conventional CRT die made by casting has defects such as void and inclusion. These defects of the cast die make micro-spots on the surface of the CRT which affect the quality of the final product. So, a hot forging process is developed to avoid these defects of CRT die by the model material test and the rigid-plastic FEM. Firstly, model material tests are carried out with plasticine billets in order to investigate the material flow pattern in the die cavity and to get the reasonable initial values for designing the preform in the FE simulation. And then a finite element analysis has been performed to Predict the preform and the forging load of a CRT die. We also suggest an integrated die-set which combines two die-sets into one die-set to save manufacturing time and cost in case of similar die-size.

  • Unlike the drawing of round section from round bar, the shaped drawing like polygonal section is known to have influence not only drawing stress but also comer filling. Therefore, this study analyze the drawing process of suqare rod from round bar using nonsteady state rigid-plastic FEM. To investigate effects of process variables of the drawing process of square rod from round bar, FE-simulations with variety of reduction in area and semi-die angle for a given frictional condition have been conduction. By this results, it has to suggest optimal process condition on the drawing stress and the comer filling. In addition, it has determined forming limit considering necking and bulging.

  • It is already known that hardness value of cold-forged product is in close conjunction with its effective strain. This paper presents the method to predict the relation between effective strains and hardness values by using FE-simulation of hardness test from the conception that hardness indicates resistance to plastic deformation. The results of FE-simulation for the material with pre-strain arc compared with those of experiments of the references to show the feasibility of the proposed method.

Dynamic Explicit Elastic-Plastic Finite Element Analysis of Large Auto-body Panel Stamping Process (대형 차체판넬 스템핑공정에서의 동적 외연적 탄소성 유한요소해석)

  • In the present work the elastic-plastic FE formulations using dynamic explicit time integration schemes are used for numerical analysis of a large auto-body panel stamping processes. For analyses of more complex cases with larger and more refined meshes, the explicit method is more time effective than implicit method, and has no convergency problem and has the robust nature of contact and friction algorithms while implicit method is widely used because of excellent accuracy and reliability. The elastic-plastic scheme is more reliable and rigorous while the rigid-plastic scheme require small computation time. In finite element simulation of auto-body panel stamping processes, the roobustness and stability of computation are important requirements since the computation time and convergency become major points of consideration besides the solution accuracy due to the complexity of geometry conditions. The performnce of the dynamic explicit algorithms are investigated by comparing the simulation results of formaing of complicate shaped autobody parts, such as a fuel tank and a rear hinge, with the experimental results. It has been shown that the proposed dynamic explicit elastic-plastic finite element method enables an effective computation for complicated auto-body panel stamping processes.
