금속분말 강화수지를 이용한 쾌속금형 제작 (Rapid Tooling by Using Metal Powder Reinforced Resin)

  • As dies and molds have become more and more complicated in the recent years, the demand for lower cost and shorter production time is also growing stronger. Rapid prototyping and Tooling technologies are expected to be used for more rapid and lower cost tool fabrication. However the rapid tooling methods have not yet reached the level of application to the manufacturing of metallic dies and molds which require high dimensional accuracy. As the rapid tooling technology, there are the slurry casting, the powder casting, the direct laser sintering, and so on. Generally, in the slurry casting, the alumina powder and the water soluble phenol were mainly used. However, the mechanical properties of the phenol were not good enough to apply to molds directly. In this study, pure epoxy and two types of aluminium powder reinforced resin are applied to the slurry casting. The mechanical and thermal properties are better than phenol because the epoxy is the thermosetting resin. And mechanical characteristics such as shrinkage rate, hardness, surface roughness are measured for the sake of comparison. Metal powder reinforced resin molds are better than the resin tool form the viewpoint of shrinkage rate and hardness. Finally, it has been shown that the application possibility of this process is high, because the manufacturing time and cost savings are significant.

  • FDM, SLS, and EOS processes are the layered manufacturing processes far functional prototypes. In this paper, bench mark tests of those processes were carried out using various materials. The test includes mechanical properties, such as tensile and compressive strengths, hardness, impact strength, and heat resistance, and surface roughness, shape and dimensional accuracy, manufacturing time, and manufacturing costs. It is verified that SLS method is advantageous in surface roughness and manufacturing time, EOS method in shape accuracy, and FDM method is great in manufacturing costs.

  • The manufacturing paradigm has shifted dramatically over the past decade from “push” or mass production mode to “pull” or customer-driven, order-based manufacturing mode, as multitudes of customers now demand mass customization of configurable products. As a means to achieve such rapidly responsive manufacturing system, Advanced Planning System (APS) has become an essential software tool for achieving modern “build-to-order” and “configure-to-order” manufacturing environment. APS enables manufacturers to respond to variety of customer demands In real time by instantly configuring manufacturing processes based on specifications described in each purchase orders and providing capable-to-promise information directly to customer by performing rapid “what-if” manufacturing simulated scenarios. This paper discusses the working of such system as well as the business processes that incorporate such systems to enable efficient “build-to-order” environment.

  • The purpose of this study is the development of the extensive Rapid Prototyping Technique, which can resolve the long-term manufacturing process, shrinkage and deformation occurring rapid prototyping technique. To begin with, the various specimens for tensile and bending test were manufactured on the basis of this modeling technology. Then, many kinds of the laminate pieces for the test were made by using the sheet steels 1 mm and 2 mm thickness which is composed of the same ingredient. Not only the mechanical strength of the both of the laminate specimens by the developed Rapid Prototyping using projection welding and non-laminate specimens of 5 mm thickness were evaluated, but the mechanical strength of the specimens of the tensile and bending test composed of heterogeneous components were also estimated.

The tensile specimen were manufactured by changing the process variables, Such as electric current, pressure and resistance welding time for the Rapid Prototyping with metal sheet. And then by using the Taguchi method. The interrelation between the specimen and mechanical properties were determined and the system for the optimum process variable organized.

  • In this work, rapid prototyping and three dimensional finite element analysis are simltaneously applied to design metal forming processes. Rapid prototyping is a new prototyping technology which producess three dimensional part models directly from CAD data and has been extensively applied to various manufacturing processes. There are many types of rapid prototyping systems due to their building principles and materials. In this work, Stereolithography Apparatus (SLA) which is the most widely-used rapid prototyping system is introduced to manufacture the die set. To prepare STL file generally, mesh data which are in describing the die surface in finite element analysis are translated so that rapid prototyping and finite element analysis are effectively connected. The die sets are manufactured using SLA prototypes, and matal forming experiments are carried out using them. Comparing experiments results with analyses, the processes can be predicted and designed successfully.

쾌속금형제작을 위한 진공주형과 동용침 분말주조기술에 관한 연구 (Study on Vacuum Casting and Cu Infiltration Powder Casting for Rapid Tooling)

  • With the emergence of the 3D CAD, it is possible to create a physical part directly from a digital model by accumulating layers of a given material. The technology is being widely used for checking designs, to create master models for rapid tooling, and for reverse engineering. However, in general, a model created by rapid prototyping technology is made of soft material that cannot be used as mass prouduction hard tool. Newly developed powder casting is suitable for rapid-manufacturing metallic tools. Powder casting can serve as a promising rapid tooling method because of high density characteristics and low dimensional shrinkage below 0.1% during sintering and infiltration. Through this process, we have realized significant time and cost savings eliminating the expense of conventional prototype tooling process.

  • Concurrent Engineering is one of the methods which are used for the rapid product development. One of the important features in Concurrent Egineering is that the development process is to be parallel and the organization should be cross-functional. In order that the process be parallel and that the organization be cross-functional, an integrated information system such as PDM (Product Data Management) is required. Although the integrated data base is constructed, it could be meaningless if the application softwares were not inter-operable. This study shows an example of intergrated information system from three-dimensional product design to mold design and tooling for the development of Deflection Yoke(DY) which is one of the important parts of Cathode Ray Tube(CRT). A three-dimensional product design software, which is based on a commercial code, has been developed by ourselves. Selective Laser Sintering(SLS), which is one of the rapid prototyping techniques, has been used in this study. Mold design has been done by the three-dimensional way. A newly developed method of mold tooling, which is called Quick Die Manufacturing(QDM), has been introduced.

고속가공을 이용한 시작금형 및 시작품의 쾌속제작 (Rapid Manufacturing of Trial Molds and Prototypes by High Speed Machining)

  • Recently, life cycle and lead-time of products have been shortened with the demand of customers. Therefore, it is important to reduce time and cost at the step of manufacturing trial molds. High speed machining can be applied for this kind of purpose with a lot of practical advantages. In our research, several fundamental experiments are carried out to obtain machining parameters such as cutting force, machining time and surface characteristics for tool paths that are appropriate to high-speed machining. Moreover, a trial mold for an automatic transmission knob is fabricated with aluminum-7075 material. Using automatic set-up equipments, an ABS rapid prototype of a trial product of an AT knob is also manufactured with a filling process.
