  • The Toyota production system (TPS) developed by Toyota corporation is a management principle and production model to improve values added through elimination of waste. Since the oil shock in 1970s, the TPS has drawn the worldwide attentions as a main factor of competitiveness of Japanese manufacturing system and has been studied and implemented in many countries regardless of size and types of industry. For the correspondence to various customer's requirement, it is required to establish on time delivery procedure and to shorten lead time. Therefore it intended to establish TPS which is adopted to 7 losses reduction and JIT(Just in Time). In this paper, the automatic production line for color TV manufacturing by TPS was developed and proved to push up two times of productivity, to reduce the 25 workers at a time, and to widen the flexibility of manufacturing from 14" to 25" TV.

CHAOS IN PRODUCTION PLANNING

  • A phenomenon which is seen in some of the manufacturing systems and production planning is chaos and the butterfly effect. The butterfly effect points out that in case of the presence of nonlinear relations in system and incorrect estimation of initial values of variables, the error in the estimates of system state will be intensified, and after a while there will be a large distance between available state of system and reality. Using mathematical means and computer simulation, we have tried to demonstrate that in a production system the numerical combination of Cycle Time (CT), Adjustment Time between existing and desired Work In Progress (WIP), and Adjustment Time between current and desired inventory can lead to chaos and butterfly effect in the behavior of the inventory state variable. Our paper concludes with a discussion of a hypothesis that emerged from this research.

  • In this article, a simulation model of a microwave oven assembly line is developed to identify system parameters to improve the system performances such as work-in-process inventories, production lead time, mean earliness, mean tardiness and in-time completion rate. System parameters investigated include dispatching rules, lot sizing, setup time reduction, demand increase, productivity improvement, production scheduling, hardware characteristics, etc. The model has been developed using SIMAN simulation language which has been demonstrated to be a powerful tool to simulate complex manufacturing systems. We have suggested the results obtained to improve the system performances of an existing production line.

Practical Application of Sn-3.0Ag-0.5Cu Lead Free Solder in Electronic Production

  • At present, Electronic industries push ahead to eliminate the Pb(Lead) -a hazardous material-from all products. Especially, we have performed to select the optimum standard composition of lead free alloy for the application to products for about 3 years from 2000. These days, we have the chance for applying to the mass-production. This project constructed the system for applying the lead free solders on consumer electronic products, which is one of the major products of the LG Electronics. To select the lead free solders with corresponding to the product features, we have passed through the test and applied with Sn-3.0Ag-0.5Cu alloy system to our products, and for the application to the high melting temperature composition, we secured the thermal resistance of the many parts and substrate and optimized the processing conditions. We have operated the temperature cycling test and the high temperature storage test under the standards to confirm the reliability of the products. On these samples, we considered the consequence of our decision by the operating test. For the long life time of the product, we have operated the temperature cycling test at $-45^{\circ}C\;-\;+125^{\circ}C$, 1 cycle/hour, 1000 cycles. Also we have tested the tin whisker growth about lead free plating on lead finish. We have analyzed with the SEM, EDS and any other equipment for confirming the failure mode at the joint and the tin whisker growth on lead free finish.

  • This research suggests an approach to reduce the physical distribution cost of production by analyzing data from real situations. The proposed approach re-layouts facilities according to the SLP(Systematic Layout Planning) method. An application result showed that the production lead time was reduced by 24% and the payoff period for facility re-layout was about ten months.

  • This paper describes the issue of batch scheduling.In food production, the lead-time from produc-tion to sale should be decreased becausefreshness of the product is important. Products are shipped at diverse times depending on a demand of sellers, because the types of sellers has become diversified such as super-markets, convenience stores and etc. production of quantity demanded must be completed by time to ship it then. The authors consider a problem with due-dates constraints and construct the algorithm to find the opti-mal schedule that satisfy the due-dates constraint, batch size constraint, inventory time constraint and mini-mize total flow time.

  • A capacity calculation and process analysis is a very important part for the entire ship production planning. Ship's production plan is set up with a concept that the product is produced based on the capacity achievable by the processes while general manufacturing sets up the production plan based on product lead-time. Therefore, in case the calculation of capacity for each process of shipbuilding yard is different from actual conditions, a series of production plan - ship table composition, dual schedule plan and execution schedule plan, etc - may accumulate errors, lose reliability of planning information and cause heavy cost deficit in this course. In particular, in case of new shipbuilding yard, stocks between processes are built up and half blocks are not supplied in timely manner, and that is sometimes due to the clumsiness of the operator but it is more often because of the capacity to execute each process is not logically calculated. Therefore, this paper presents the process to calculate the assembly leadtime and assembly process capacity for shipbuilding yard assembly factory. This paper calculated the block type for calculation of assembly lead time based on block DAP(detailed assembly procedure), and introduced cases that calculate production capacities by assembly surface plate by considering the surface plate occupied area of the blocks that change depending on assembly field area and assembly processes through assembly simulation.

On optimal cyclic scheduling for a flexible manufacturing cell

  • This paper discusses an optimal cyclic scheduling problem for a FMC (Flexible Manufacturing Cell) modeled by a two-machine flowshop with two machining centers with APC's (Automated Pallet Changers), an AGV (Automated Guided Vehicle) and loading and unloading stations. Cyclic production in which similar patterns of production is repeated can significantly reduce the production lead-time and WIP (Work-In-Process) in such flexible, automated system. Thus we want to find an optimal cyclic schedule that minimizes the cycle time in each cycle. However, the existence of APC's as buffer storage for WIP makes the problem intractable (i.e., NP-complete). We propose an practical approximation algorithm that minimizes, instead of each cycle time, its upper bound. Performances of this algorithm are validated by the way of computer simulations.
