카운터블로 해머 프레스 단조공정의 기계진동 특성 해석 (Mechanical Vibration Characteristics Analysis of a Counterblow Hammer Press in the Forging Process)

  • The vibration characteristics of a hammer press are important parameters for machine design and production control. In this study, a counterblow hammer press was mathematically modelled as a mass-spring-damper system in order to analyze its vibration characteristics. The forging efficiency was theoretically derived as a function of the mass ratio, momentum ratio, and the coefficient of restitution And the effects of the mass ratio, momentum ratio and the restitution coefficient on the forging efficiency were also investigated for two particular cases of the unit mass ratio and unit momentum ratio. Additionally, the vibration responses of the counterblow hammer press due to the ram colliding impact were analyzed, and the force transmitted to the foundation through the mounting unit was determined.

  • The automated die design program is developed for cold forging of axisymmetric parts which are mainly produced by forward extrusion, backward extrusion, composite extrusion and upsetting. For this study, firstly classification of forged parts and investigation of die construction type usually employed in forging industry are carried out and the most proper type from several kinds of die construction is proposed as a standardized one. Based on the die design rules summarized in the references such as handbooks, technical papers, monthly journals, etc. the automated die design program was made using AutoLISP language available in AutoCAD software of personal computer. This program interactively runs for only input data, for example, forging process, shape of forged parts, type of punch, split of die insert and design of shrinkage rings and then displays details of drawings necessary to make a forging die. When a variety of forging processes and forged parts are tested to examine the validity of this program, it was confirmed to give good results applicable to the forging die design in press shop.

  • The piston engine is an essential component in automobiles. Since the piston is used in a high temperature and high pressure environment, the piston needs to be manufactured to achieve high strength and high durability. In addition, cost reduction is also an important consideration. In conventional forging, an additional heat treatment after hot forging is necessary to ensure proper mechanical properties for heavy-duty engine pistons. The newly developed manufacturing method lowers production costs by saving manufacturing time and reduces energy consumption. The current paper describes the hot forging of an engine piston made from 38MnSiVS5 micro-alloyed steel using controlled cooling. The finite element analysis was used to check for possible problems and suitable press capacity. Hot forging experiments were then conducted on a 2500tons crank press to evaluate feasibility of the proposed material and process. To check the mechanical properties after hot forging, the forged specimens were tensile tested, and the microstructures were examined in order to compare the results with the conventionally forged material. The skirt region of the as-forged 38MnSiVS5 piston showed better material properties compared to the conventional material. In addition, the total production time was reduced by about 80% as compared to conventional forging.

  • This study is concerned with the rotary powder compacting by the cold rotary forging process. An experiment has been carried out using the rotary powder forging press(500kN) which was designed and constructed in the authors' laboratory. The detailed comparisons of several mechanical test by rotary powder forging and rotary powder compacting process are given. It is found that the highly densified P/M parts can be obtained and this process is very effective for improving quality of the powder products.

  • This paper deals with automated computer-aided process planning by which designers can determine operation sequences even if they have little experience in the design of press working products. The computer-aided process planning in hot forging, deep drawing and blanking requires many kinds of technical and empirical skills based on investigation and collection of the knowledge of their processes. An approach to the CAPP system is based on the knowledge-based rules and the process knowledge base consisting of process planning rules is built. The methodology adopted to develop the system is elaborated in this paper. This system has been written in AutoLISP on the AutoCAD with a personal computer and provides powerful capabilities for process planning of hot forging, cold forging, deep drawing and blanking products.

  • The mechanical properties of Al 6061 excluded bar were deformed in high temperature with the variable deformation conditions and characterized by the tensile test. Three types of different strain rate were experimentally performed by using hydraulic press, crank press and hammer and two types of the nominal strain 0.5 and 0.8 were achieved. To decide optimum forging process, the relationship among the strain rate, strain and mechanical properties was explained by analyzing the microstructures of the forged and heat heated parts. The strength was deeply related with the strain rate due to the dynamic recrystallization (DRX) in hot forging, and the best forging condition was presented in Al 6061 alloy.

A Study on Effect of Temperature of Press Forging on AZ31 Magnesium Alloy

  • Magnesium alloys have been widely used for many structural components of automobiles and aircraft because of high specific strength and good cast-ability in spite of hexagonal closed-packed crystal structure of pure magnesium. In this study, it is studied about the forming characteristics of press forging of AZ31 magnesium alloy by MSC/MARC in case of material having one boss and MSC/Supeiforge in case of material having multi-boss with heat transfer analysis during deformation at elevated temperature. For these results it is simulated about temperature distribution, strain distribution, and stress distribution of AZ31 Magnesium alloy. During the press forging, foot regions of bosses showed greater temperature rise than other areas of AZ31 sheet. Finally the plastic strain of AZ31 sheet did not remarkably vary with increasing temperature from 373 to 473K, while it significantly increased as the forming temperature increased from 473 to 573K, which is related with the change in micro-structures, such as dynamic re-crystallization occurring during the deformation process.

  • In this study, a die set for enclosed die forging is developed and it is applied to precision forging of bevel gears and spiders. The enclosed die forging die set is introduced in detail together with the enclosed die forging. A target mechanical press and a model product are selected and various engineering technologies are applied for detail design of the enclosed die forging die set. Several precision forgings are manufactured by the developed die set. The enclosed die forging die set as well as the precision forging processes are developed under intensive industry-university cooperation.

자동변속기용 언더드라이브 브레이크 피스톤의 판 단조공정 개선 방안 (Plate Forging Process Design for an Under-drive Brake Piston in Automatic Transmission)

  • The under-drive brake piston is an essential part in the automatic transmissions of automobiles. This component is manufactured by forging after blanking from S55C plate with a thickness of 6mm. It is difficult to design the plate forging process using a thick plate approach since there will be limited material flow as well as large press loads. Furthermore, the under-drive brake piston has a complex shape with a right angle step, which often results in die unfill and abrupt increase in press load. To overcome these obstacles, a separate die for filling material sufficiently to the corner of the right angle step is proposed. However, this approach induces an uncontrolled workpiece surface between the dies, resulting in flash. This excess flash degrades the tool life in the final machining after cold forging as well as increases the cycle time to obtain the net-shape of the part. In the current study, we propose an optimum process design using a conventional die shaped with the benefit of finite element analysis. This approach enhanced the process efficiency without sacrificing the dimensional accuracy in the forged part. As the result, the optimum plate forging process was done with a two stage die, which reduces weight of by 6% compared with previous process for the under-drive brake piston.

  • Furthermore the rothor pole, with a solid type, manufactured by cold forging process at present should dmploy 3 press lines which consist of total 7 processes. Since A.S.B. treatment is prerequisite for the press line, the 3 times of A.S.B. treatment requires a long lead time, with little contribution to the reduction in cost. The author has investigated, through this researach, the possibility of a new forging method for a rotor pole production with (1) 2 pass instead of 3 press lines (2) only one A.S.B. treatment instead of 3 ones (3) solid type instead of sectional type, and (4) improvment of material property during process using a modified forging process and a specially designed die.
