Laser Processing for Manufacturing Styrofoam Pattern (주물용 스티로폼 목형 제작을 위한 레이저 가공 공정 개발)

  • The process of styrofoam pattern that has been used for material of press die pattern depends chiefly on handwork. Laser manufacturing system developed to increase precision and efficiency of process that is also able to convert the design easily. Applying the RP(rapid prototyping) concept reversely, the unnecessary part of section is vapored away by heat source of laser beam after converting 3-D CAD model into cross-sectional shape information. Laser beam is line-scanned in plane specimens to measure the depth and width of cut, surface roughness, cross-sectional shape as converting laser power, scanning speed, cutting gas pressure. With these basic data, plane surface, inclined surface, hole, outer contour trimming process is experimented and optimum condition are obtained. In plane and inclined surface experiments, 15W laser power and 50mm/s scanning speed make superior processing property and 30W, 10mm/s make processing efficiency increase in trimming process. With these results, simple patterns were manufactured and the possibility of applying laser manufacturing system to styrofoam pattern was convinced.

  • Helical gears are machined from blanks, which are usually prepared by forging cylindrical billets at high temperatures through buster, blocker and finisher processes. As dimensions of the blank are closer to those of the machined part, machining cost can be more reduced. Therefore, there are a lot of efforts being made to optimize the forging processes in order to produce near-net shaped blanks. In the present investigation, a rigid viscoplastic finite element technique was used to analyze a helical gear blank hot forging processes and deformation, strain and temperature distributions, forging load variations during forging were obtained. In the paper, it is discussed how these results can be utilized to optimize die design, billet dimensions and press usage.

  • Air gun has been one of the good tools to press two sheet metals. However, it is not easy to control the acting force precisely. A Servo-gun is a good tool to control the acting force on the workpiece comparing with the air gun. Servo-gun has a higher tensile shear strength and lower indentation depth as well as smaller spatter. Dynamic resistance was obtained according to the acting force and welding current. As the acting force was changed during welding, the welding quality was increased.

  • Magnesium sheet used in electrical device due to mobility and EMF shielding characteristics. Magnesium case by press forming was advantageous compare with conventional die casting process, because of its thin gauge of wall and surface quality. But it need to makes the boss to fix inner part or assemble the case. CD stud welding was effective way for joining the boss to the thin gauge case of the electrical devices. In this study, we investigated the performances of the magnesium boss welder To measure the process parameters such as the force and the weld current, we design the monitoring system for CD stud welding. We test the characteristics of CD stud welding for AZ31 sheets at some variables. Finally we select the optimum welding range of magnesium sheets in CD stud welding process.

  • A impeller hub is usually made through three forging processes : forward extrustion, upsetting and finishing. The finishing process is closed die forging in which the load increases abruptly at the final stage, resulting in underfilling in the finished product due to insufficient load capacity of the press. In this study, the rigid-plastic finite element analysis was applied to the impeller hub forging process in order to optimize process and to estimate required load. As a result, two kind of improvements for the process were suggested to reduce the load requirement in the finishing process.

  • Blanking processing is one of the shear processing method in which the cut part becomes a product and piercing processing is a press molding process in which the cut part is discarded as a scrap. The shear angle of the punch used for blanking is determined by conditions such as the characteristics of the shear material, shear thickness and shear length. The shear angle of a punch is an important factor in determining the size of the shear load, the life of the shear punch, the deformation of the shear product and the quality of burrs In this study, blanking punches applied with four types of shear angles (i.e., 0°, 0°23", 0°46", 0°69") to the blanking punches of bracket products used in practical work were manufactured and tested. In the blanking experiment, the remaining variables except for the shear angle were the same. Experiments show that the product has the least amount of deformation in blanking punches with a shear angle equal to the material thickness, i.e., 0°46"..

  • This paper deals with the aspects of die design for the multistage fine tooth hub gear in the cold forging process. In order to manufacture the cold forged product for the precision hub gear used as the ARD 370 system of bicycle, it examines the influences of different designs on the metal flow through experiments and FE-simulation. To find the combination of design parameters which minimize the damage value, the low gear length, upper gear length and inner diameter as design parameters are considered. An orthogonal fraction factorial experiment is employed to study the influence of each parameter on the objective function or characteristics. The optimal punch shape of fine tooth hub gear is designed using the results of FE-simulation and the artificial neural network. To verify the optimal punch shape, the experiments of the cold forging of the hub gear are executed.

  • As a forming method for curved hull plates more efficient than the flame bending, mechanical bending using multi point press forming and die-less forming is discussed in this paper. the mechanical forming is a flexible manufacturing system for automatically forming of hull parts. It is especially suited to varied curved parts. This paper discusses a multiple point pressing machine composed of a pair of reconfigurable punches in order to achieve the rapid forming of curved hull plates using division forming and presents how forming information is obtained from the given design surface. Although the mechanical forming can be efficient in the metal forming, spring back after pressing is a phenomenon which must be carefully considered when quantifying the process variables. If the spring back is not accurately controlled, the fabricated shell plate cannot meet assembly tolerance. This paper describes the principles to calculate the proper stroke of each punch at the divided areas. the strokes are determined by an iterative process of sequential pressing and spring back compensation from an unfolded flat shape to its given design surface. FEA(finite element analysis) is used to simulate the spring back of the plate and the IDA(iterative displacement adjustment) method adjusts the offset of pressing punches from the deformation results and the design surface. The shape deviations of two surfaces due to spring back are compensated by integrated system using FEA and IDA method. For the practical application, It is aimed to develop an integrated system that can automatically perform the compensation process and calculate strokes of punches of the double sides' reconfigurable multiple-press machine and some experimental results obtained with mechanical bending are presented.

  • In this paper, the six sigma scheme together with the rigid-viscoplastic finite element method is employed to obtain the optimal metal flow lines of a hot forging according to the six sigma processes, i.e., five steps such as define, measure, analyze, improve and control. Each step is investigated in detail to meet customer's requirements through improvement of product quality. A forging simulator is used for analysis of the metal flow lines of the hot forging, manufactured by a hot press forging machine, under various conditions of major factors determined at each step. The analyzed results are examined in order to reveal the effects of major factors on the metal flow lines and the formed shapes. The effects are then used to find an optimal process and the optimal process with die is devised and tested. The comparison between the required metal flow lines and the experiments shows that the approach is effective for optimal process design in hot forging considering metal flow lines.
