A Study on the Characteristics of Plastic Injection Molding Using Core in Core Cooling Technology (Core in Core 냉각기술을 적용한 플라스틱 사출성형 특성에 관한 연구)

  • Recently, plastic materials have become more diversified, and the development of materials with excellent mechanical properties and plasticity has enabled wider application, miniaturization, and refinement of injection molded products. As a result, the utilization of these products in household goods, electronics, automotive parts, and aircraft parts is increasing in almost all industries. Injection molded parts are often used externally on finished commercial products. This means that the injection mold industry is very important to the value of these products. For this reason, the industry is performing research on the precision and efficiency of the injection molding process. In this study, we investigated the applicability of the core in core cooling method to the problem of product deformation due to temperature variation in existing injection mold designs. We also characterized the cooling performance of an injection mold when using this cooling method.

  • In the present study, a numerical analysis of an injection molding process was conducted for predicting the mold deformation considering non-Newtonian flow, heat transfer, and structural behavior. The accurate prediction of mold deformation during the filling stage is important to successfully design and manufacture a precision injection mold. While the local mold deformation can be caused by various factors, a pressure induced by the polymer melt is considered to be one of the most significant ones. In this regard, the numerical simulation considering both the melt filling and the mold deformation was carried out. A mold core for a 2D axisymmetric center-gated disk was used for the demonstration of the present study. The flow behavior inside the mold cavity and temperature distribution were analyzed along with the core displacement. Also, a Taguchi method was employed to investigate the influence of the relevant parameters including flow velocity, mold core temperature, and melt temperature.

  • We use so many plastic products in everyday. Because polymer materials have a lot of merits including low cost and easiness of forming, they are widely using at many manufacturing industries. Microcellular foaming process appeared at MIT in 1980's to save a quantity of material and increase mechanical properties. The information about the thickness of cavity plays an important role in appling microcellular foaming process to the conventional injection molding process. It is essential to make an effective foam. The goal of this research is to measure the relation between the change of cavity's thickness and foaming magnitude made after inserting a gas. R/t is a conception that indicate proportion between radius and thickness of cavity in mold system. By means of SEM observation of side surface of cavity sample, foaming magnitude of cavity is mold system. By means of SEM observation of side surface of cavity sample, foaming magnitude of polymer in microcellular foaming process is decreasing gradually as the value of R/t is increasing. The proposed foaming magnitude changes data of polymer in relation to mold system can be applied in more extensive injection molding process, such as optimum design of mold for microcellular foaming process.

  • Gas-Assisted Injection Molding(GAIM) is an innovative technology for producing plastic parts and has been received extensive attention in the plastic manufacturing industries. But, due to gas-polymer interacting during the gas injection phase, the process has significantly different characteristics from conventional injection molding and, therefore, the control of the process requires much technical knowledge in processing and materials. The experiment was performed about variations of gas-penetration length that is affected by filling imbalance resulting from the structure of runner. The Taguchi method was used for the design of experiment. The most effective factors for the gas-penetration length were the shot size and mold temperature. The most effective factors for the difference of the gas-penetration length were the melt temperature and shot size. This study also discussed the filling imbalance phenomenon in a unary branch runner type mold that has geometrically balanced runner.

  • Increased demand for parts with micro-pattern structure made of metals, ceramics, and composites in various fields such as medical ultrasonic sensors, CT collimators, and ultra-small actuator parts. Micro powder injection molding (PIM) is a technology for manufacturing micro size, high volume, complex, precision, net-shape components from either metal or ceramic powder. In the present study, a standard mold with a variable insert core capable of producing various micro patterns was investigated. An injection molding test was performed on a standard mold using a line type micro-pattern core having an aspect ratio of 2, a slenderness ratio of 70, a pattern size of $200{\mu}m$, and a pattern spacing of $150{\mu}m$. During the filling process, the deformation of the mold with large aspect ratio and slenderness ratio was analyzed by the experiment and the numerical simulation according to the position of the gate. We proposed a mold structure that minimizes mold deformation by gate modification and enables uniform pattern filling behavior.

The Effect of Various Molding Methods for Precision Optical Products Using Birefringence Analysis (정밀 광학부품의 복굴절 분석을 통한 각종 성형법의 영향에 관한 연구)

  • As the adoption of injection molding technology increases, injected-molded optical products require higher dimensional accuracy and optical stability than ever before. In the present study, four kinds of molding methods, i.e., conventional injection molding (CIM), injection/compression molding (ICM), rapid heat and cooling the mold(RHCM) and rapid injection/compression molding (RICM) were selected in order to investigate the optical anisotropy of a 7 inch Light Guide Plate(LGP) by examining the gap-wise distribution of birefringence and the extinction angle. The results indicate that the compression process can decrease flow-induced birefringence over the whole region and that rapid heating can decrease the birefringence level better than conventional molding. In addition, for the combination of compression and rapid heating a reversal flow was detected from the distribution of the extinction angle near the gate.

  • The large injection molded parts technology such as instrument panel, front and rear bumper are presented for a precision molding. Some lead time and cost are required to product these part from design to mass product. Recently, CAE is widely used in product design, mold design and analysis of molding conditions to reduce time and cost. The optimal molding conditions can be obtained by DOE(Design of Experiment). The optimal design applications with CAE and DOE have been used in small molded parts. However, application to the large molded body is not reported. In this paper, optimization of injection molding process is studied for quality control in mass production of automobile bumper. Mold temperature difference is chosen through robust design of injection molding process, the molding process being optimized in term of shrinkage and deflection. The optimal conditions through DOE are validated by using injection molding analysis.

  • Cavity pressure is a factor of what is occurring inside the mold and is used as one of the process parameters that control the overall injection molding cycle. The insight of cavity pressure is able to predict part quality and optimum process condition. In this paper, it is adapted ejector pin sensor to measure the cavity pressure and investigates the flow balance and the cavity pressure according to different runner thickness for adjusting the flow balance. Flow balance is very important to have not the poor results such as flash and warpage in the family mold. This paper predicted flow balance and cavity pressure using CAE analysis tool and compared with the test results. The results of analysis and test have a good agreement with the cavity pressure profile and flow pattern of the test.
