Three-Dimensional Finite Element Analysis for Extrusion of the Underframe of a Railroad Vehicle (철도차량 마루부재 압출공정의 3 차원 유한요소해석)

  • The present work is concerned with three-dimensional finite element analysis of the hollow section extrusion process using a porthole die. For economic computation, mismatching refinement, an efficient domain decomposition method with different mesh density for each subdomain, is implemented. The proposed method improves the computational efficiency significantly, especially fur the three-dimensional analysis of extrusion problems. As a numerical example, extrusion of the underframe part of a railroad vehicle are analyzed. For three-dimensional mesh generation of a complicated shape with hexahedral elements, a modified grid-based approach with the surface element layer is utilized. The analysis results are then successfully reflected on the industrial porthole die design.

  • Condenser tube has been used as a component of heat exchanger in automobile and air conditioning apparatus. In this paper, porthole die extrusion that is advantageous to form long hollow section tube is analyzed by direct extrusion of condenser tube with 12 holes. A study on extrusion process is performed through the 3D FE simulation at non-steady state and extrusion experiments. Especially, weldability, extrusion load and die defects were estimated try FE-simulation. This study present the redesigned die of direct extrusion in consideration of the results obtained from FE-analysis.

  • The paper is concerned with plastic flow in the port and welding chamber of rectangular hollow section extrusion through the porthole die. The extrusion process is analyzed by numerical simulation and experiments in the unsteady state. The effects of types of inlet with and without taper on the flow and extrusion load are mainly discussed and compared by FEA and experiments. Experiments are carried out by using the plasticine as a model material at room temperature. To visualize the plastic flow in the extrusion process, some split dies and punches are designed and manufactured by EDM. The theoretical predictions by FEM are reasonable agreements with experimental results on the deformed configurations and welding lines.

  • The aim of this study was to improve extrudability limit, eliminate welding line and obtain optimum thixoextrusion conditions for manufacturing tubes of 7075 Al wrought alloy. By thixoextrusion, it was possible to improve deformability, control isotropy with extrusion direction, eliminate welding line (seamless) and save cost due to low energy consumption compared with conventional extrusion processes. The welded part was not observed at the welding line area. The grains of thixoextruded tube were homogeneously distributed and equiaxed grains were observed. Therefore, thixoextrusion is the most effective variable for the control of the magnitude of the welding line.

A Study on the Welding Pressure of Billets in the Extru-Bending Process of Hollow Tube (중공튜브의 압출굽힘가공에 있어서 소재결합력에 관한 연구)

  • The welding pressure in extru bending process is affected by the shape of welding chamber of porthole die. It is very important to increase the welding pressure when the tube should be extruded particulary from four billets of the materials. The high circumferential stress of the tube can make the welding pressure increase during the extru-bending. In order to increase the circumferential stress, it is necessary to make the billets pass through the narrow gap between the conical die and the conical plug. This paper describes the welding pressure by the experiments and the analysis with the two types of the chamber. One of them is the chamber between the flat die and straight mandrel, and the other one is the chamber between the conical die and conical plug. The results of the experiments and the analysis shows that the conical chamber makes the welding pressure increase by the effect of the reducing diameter of tube and the welding pressure by the conical dic and plug is stronger than the welding pressure by the flat die and straight mandrel.

  • Condenser tubes are mainly produced by precision extrusion with a porthole die and are used in the flow pass of refrigerant cooling systems in automobiles. The recent technical trend of condenser tube requires the tube to be of more multi cellizing, high strength and small size, and to increase the heat transfer area and heat efficiency. Hence, this paper is shown that the results of FE-simulation are in good agreement with the experimental ones. Finally, the extrusion die shape is proposed through analysis of FE-simulation and performance of trial extrusion. Chamber shape dimension and initial temperatures of die is adjusted analysis results. And the possibility of extrusion is estimated that forming load, welding pressure and stress analysis of die in this paper. The validity of simulated results was verified into extrusion experiments on the condenser tubes.

  • The characteristic properties of aluminum, high strength stiffness to weight ratio, good formability, good corrosion resistence, and recycling potential make it the ideal candidate to replace heavier materials in the car to respond to the weight reduction demand within the automotive industry. In this paper, FE simulation was carried out to design an appropriate extrusion die for the automobile control arm. Based on the FE simulation result, a new die design has been proposed for uniform material flow in the cross section of extruded product. And then the welding pressure, extrusion load, and the tendency of mandrel deflection were estimated to verify high quality. In the extrusion experiment, it was possible to produce sound product without defects.

  • It have been proceeded that research of analysis of extrusion process using porthole die. recently it is performed partly through the finite element method in the non steady state that design variables. The subject of this research is integrity improvement of speaker body which is being produced by porthole die extrusion in my country. Extrusion load of speaker case, and welding pressure of billet in the chamber are estimated by the means of rigid-plasticity finite element method. And then extrusion of trial was performed to estimate the validity of FE analysis.

  • The growing demand for more fuel-efficient vehicles to reduce energy consumption and air pollution is a challenge for the automotive industry. The characteristic properties of aluminum, high strengrth stiffness to weight ratio, good formability, good corrosion resistence, and recycling potential make it the ideal candidate to replace heavier materials in the car to respond to the weight resuction demand within the automotive industry. In this paper, A series of compression test was carried out to find the flow stress of A6082 at 300, 400 and $500^{\circ}C$, then we tried to estimate weldability, extrusion load and effective stress of die in the aluminum extrusion process through the 3D FE simulation at non-steady state for aluminum automotive parts.
