The piercing process of creating holes in sheet metals for mechanical fastening generates high shear force. Real-time monitoring technology could predict tool damage and product defects due to this severe condition, but there are few applications for piercing high-strength aluminum. In this study, we analyzed the load signal to predict the punch's wear level during the process with a piezoelectric sensor installed piercing tool. Experiments were conducted on Al6061 T6 with a thickness of 3.0 mm using piercing punches whose edge angle was controlled by reflecting the wear level. The piercing load increases proportionally with the level of tool wear. For example, the maximum piercing load of the wear-shaped punch with the tip angle controlled at 6 degrees increased by 14% compared to the normal-shaped punch under the typical clearance of 6.7% of the aluminum piercing tool. In addition, the tool wear level increased compression during the down-stroke, which is caused by lateral force due to the decrease in the diameter of pierced holes. Our study showed the predictability of the wear level of punches through the recognition of changes in characteristic elements of the load signal during the piercing process.
Piercing is the process of shearing a circular hole in sheet metal, whose high shear force makes it difficult to secure the durability of tools. In addition, uneven clearance between tools due to poor alignment of the piercing punch causes accelerated die wear and breakage of the tool. This study reviewed the feasibility of in-situ determining alignment failure during the piercing process by analyzing the signal deviation of a bolt-type piezo sensor installed inside the tool whose alignment level was controlled. Finite element analysis was performed to select the optimal sensor location on the piercing tool for sensitive detection of process signals. A well-aligned piercing process results in uniform deformation in the circumferential direction, and shearing is completed at a stroke similar to the sheet thickness. Afterward, a sharp decrease in shear load is observed. The misaligned piecing punch leads to a gradual decrease in the load after the maximum shear load. This gradual decrease is due to the progressive shear deformation that proceeds in the circumferential direction after the initial crack occurs at the narrow clearance site. Therefore, analyzing the stroke at which the maximum shear load occurs and the load reduction rate after that could detect the misalignment of the piercing punch in real-time.
The recent increasing application rate of advanced high-strength steel(AHSS) for automotive parts makes it difficult to ensure the durability of forming tools. Significant load and friction generated during the piercing process of AHSS increase the wear rate and the damage degree to dies. These harsh process conditions also yield product failures, such as dimensional inconsistency of pierced holes and insufficient quality of hole's sheared edge. This study analyzed the effect of punch wear on the sheared surface of pierced parts and the forming load during the piercing process. Wear-shaped punches showed approximately 20% higher piercing load than normal-shaped punches, and the rollover ratio of the sheared surface also increased. It is considered that the dull edge of wear-shaped punches does not penetrate directly into the material but shears after tensioning it in a piercing direction. In addition, wear-shaped punches experienced compressive load even after completing the piercing process during the down-stroke and tensile load during the up-stroke. This load variation is related to the smaller diameter piercing holes produced by wear-shaped punches compared to normal-shaped punches. Thus, we demonstrated the predictability of the wear level of dies through a comparative analysis of the piercing load pattern.
The aspect ratio of a hole is defined as the ratio of the thickness to the diameter of the sheet metal. Most holes in the sheet metal industry are made by piercing. However, for thick sheets, which have an aspect ratio greater than 2, a machining process like drilling instead of piercing is usually used to make holes. In the current study, piercing, which is a shearing process, is evaluated to punch a hole with a high aspect ratio by using a newly designed die set-up. The piercing die was manufactured to prevent the punch from buckling and also to improve the alignment between the die components. An aluminum alloy sheet was selected for the experiments. The influence of several process parameters such as sheet thickness, clearance and stripping force were investigated. Experimentally, a hole with an aspect ratio of 5 was pierced. The resulting hole had a clean surface and the dimensional accuracy of pierced hole was considerably improved with decreasing clearance between punch and die. It is also shown that the larger penetration depth of the effective sheared surface can be achieved for high aspect ratio piercing relative to conventional piercing with a low aspect ratio.
A tee is the most common pipefitting used to combine or divide fluid flow. Tees can connect pipes of different diameters or change the direction of a pipe run. To manufacture tee type of stainless steel pipe, combinations of punch piercing and burr forming have been widely used in the industry. However, such method is considerably time consuming with regard to performing empirical work necessary to attain process conditions to prevent upper end tearing of the tee product and meet target tee height. Numerous experiments have shown that the piercing profile is the main cause of defects mentioned above. Furthermore, the mold design is formed through trial and error according to pipe diameters and changes in requirements. Thus, the objective of this study was to perform piercing and burring process analysis via finite element analysis using DYNAFORM to resolve problems mentioned above. An optimization design method was used to determine the piercing punch profile. Three radii of the piercing punch (i.e., large, small, and joined radii) were selected as design variables to minimize thinning of a tee pipe. Based on results of correlation and multiple regression analyses, we developed a predictive approximation model to satisfy requirements for both thickness reduction and target height. The new piercing punch profile was then applied to actual tee forming using the developed prediction equation. Model results were found to be in good agreement with experimental results.
Tool wear in the shearing process such as blanking, piercing and trimming is very important, because it has great effects on the dimensional accuracy, working efficiency and economy. Most of tools in the shearing process have the coated layer at surface fur good wear and corrosion resistance. This paper describes a computer modelling technique by the finite element method in order to investigate the wear mechanism and to predict the wear profile of Ti-N coated tool in piercing process according to the volume of Production. Wear coefficients of the coated layer and inner layer are obtained through Pin-on-Disk wear test, respectively. To verify the effectiveness of the suggested technique, the technique is applied to wear analysis in piercing recess of piston pin and simulation results are compared with experimental ones.
Computer-aided engineering (CAE) is the broad usage of computer software to aid in engineering tasks. It includes computer-aided design (CAD), computer-aided analysis (CAA), computer-integrated manufacturing (CIM), computer-aided manufacturing (CAM), material requirements planning (MRP), and computer-aided planning (CAP). In this study, the stress of mold analyzed using CAE technique. Punch loads were same difference between 0.5 % and 1.0 % of clearance, but punch load was decreased according to increasing of clearance. Punch load of pre-piercing process worked a little smaller than piercing process. Therefore, the hole of fine blanking process is also more efficient to manufacture the true size after pre-piercing.

Based on knowledge-based rules, the system is designed by considering several factors, such as radius and angle of bend, material and thickness of product, complexities of blank geometry and punch profile, bending sequence, availability of press. Strip layout drawing generated by piercing with punch profiles divide into automatically for external area is shown into graphic forms, including bending sequences for the product with piercing and bending constraints. Results obtained using the modules enable the designer and manufacturer of piercing and bending dies to be more efficient in this field.

Deformation surrounding the hole in the tube during the hydro-piercing process has been investigated in this study. The tube is expanded and internally pressurized between upper and lower dies, and a piercing punch is driven forcefully through a cross passage in the die and through the wall of the tube. The pressurized fluid within the tube provides support to the wall of the tube during a piercing step to form a hole in the tube having less deformation surrounding the hole in the tube. The deformation area may be fully retracted to a substantially flat form or partially retracted to a countersunk form. In this study, a mathematical model that can predict deformation surrounding the hole has been proposed and experimentally verified by actual hydro-piercing test.
