A Statistical Quality Evaluation Using Indentation Geometry and Dynamic Resistance Of Inverter DC Resistance Spot Welding (DP 590 GA 강재의 압흔형상과 동저항을 이용한 인버터 DC 용접기의 통계적 품질평가)

  • Recently, resistance spot welding using Inverter DC is applied to improve the weldability of high strength steel for the auto-body fabrication. In this study, inverter DC spot welding machine, which is developed in the domestic, was evaluated weldability of the galvanized and cold rolled dual-phase steel(tensile strength : 590MPa). The welding conditions (welding time, current and force) were decided by tensile-shear test, and welding strength and nugget size were analyzed by statistical analysis methods which involved dynamic resistance and indentation. The results of the statistical analysis was utilized for real-time estimation of the invisible nugget size and tensile strength. Moreover, it can be achieved without the conventional destructive testing of welds.

Weld Quality Assurance Method using Statistical Analysis of Primary Dynamic Resistance During Resistance Spot Welding (1차 동저항 패턴의 통계적 분석에 의한 저항 점 용접의 용접 품질 예측에 관한 연구)

  • In previous studies, the dynamic resistance, which was calculated by the process variables measured at the electrode of the welding machine, and the electrode displacement were used for quality exa mination. However, in-process usage of such systems is not effective in systems that include a welding gun attached to a robot. In order to overcome such problems, we obtained and used the process variables from the welding machine timer. This would allow us to estimate real time in -process weld quality. For quality estimation, the features were extracted as factors from the primary dynamic resistance patterns, which were measured in t he welding machine timer. The relationship between the indexes and nugget size of the welds was observed through the regression analysis. Using the analyzed factors, a regression model that could estimate nugget diameter was developed. Two regression equations of the model were suggested depending on the factors, and it was showed that the model developed by stepwise method was effective one for weld quality estimation. The developed estimation model was in good linearity with the nugget diameter obtained through the experimentation.

  • Low carbon steel is usually used as the outer panel with low base metal resistance compared to the inner reinforced panel made with high strength steel, which makes it difficult to form a robust nugget. To overcome welding problems of a dissimilar three-sheet combination made of SGACEN, DP980 and CP1180, a cover plate was inserted between the upper electrode and SGACEN. The quality of the nugget was analyzed by comparing the welding signals and cross sectional images under maximum heat input both with and without the cover plate. To analyze the mechanical of weld properties, a hardness test analysis was conducted. To enhance the reliability of experimental results, temperature distributions were obtained using a simulation program. The method of inserting a cover plate led to a change in the heat input, which induced a larger nugget size between SGACEN and DP980.

Effect of Welding Parameters on Wire Seam Weldability of Tin Coated Steels for Small Containers (용접 조건이 소형 용기용 Sn 도금 강재의 와이어 심 용접성에 미치는 영향)

  • Effect of welding parameters such as current, speed and electrode pressure on the weld quality of tin coated steels for small containers was discussed in this paper. Welding was performed with low frequency wire seam welding system which was loaded with 1.5mm in diameter copper wire electrode. The welding parameters were monitored at the position close to the welding spot so as to minimize the instrumentation error, and the signals were stored into a digital data acquisition system before analysis. Results showed that critical current for sufficient nugget size increased as the base material thickness increased, while the width of the optimum welding range was reduced. The acceptable welding condition derived from this study was found to be effective within the thickness range of $\pm$10% of the nominal (0.25mm) thickness. Tin coating layer was proved not to affect seriously on the weld quality, i.e. strength and formability, since consumable wire electrode was used in this process. Test results also demonstrated that the welding current was thought to be the most effective parameter to form an acceptable weld, while welding speed or electrode pressure exerted less effect on the nugget formation. However, these two parameters played an important role because the former was related to the nugget overlap interval, and the latter, to the formation of expulsion during welding.

Analysis of Laser Control Effects for Direct Metal Deposition Process

  • As a promising and novel manufacturing technology, laser aided direct metal deposition (DMD) process produces near-net-shape functional metal parts directly from 3-D CAD models by repeating laser cladding layer by layer. The key of the build-up mechanism is the effective control of powder delivery and laser power to be irradiated into the melt-pool. A feedback control system using two sets of optical height sensors is designed for monitoring the melt-pool and real-time control of deposition dimension. With the feedback height control system, the dimensions of part can be controlled within designed tolerance maintaining real time control of each layer thickness. Clad nugget shapes reveal that the feedback control can affect the nugget size and morphology of microstructure. The pore/void level can be controlled by utilizing pulsed-mode laser and proper design of deposition tool-path. With the present configuration of the control system, it is believed that more innovation of the DMD process is possible to the deposition of layers in 3-D slice.

Effect of Process Parameters on Condenser Discharge Weldability of Thin Gauge Steel (박판 강재의 컨덴서 용접성에 미치는 용접변수의 영향)

  • Effect of process parameters on the quality of condenser discharge weld for coated sheet steels was discussed. The welding specimens were coated with pure Zn of 20/20 g/m2 in the production line. Direct measurements of welding parameters such as the discharge current, the pressures and the voltage drop across the electrodes were carried out with welding process monitoring system. High speed camera was also utilized to analyze the weld formation process. Test results indicated that the relation between weld strength and applied energy was stabilized at the acceptable welding heat input range. It was thought that the acceptable welding heat input should be redefined based on the monitored data because the calculated value of the welding heat input could hardly be utilized if the discharge condition was changed. Mechanical test results and high speed photographs showed that expulsion deteriorated the weld quality and the strength at the same time especially when the size of the spatter was large enough to carry the molten metal, which should form the nugget, out of the welding spot. Results also demonstrated that the discharge current should be applied at the appropriate time during the process because sufficient nugget was not produced if the time was deviated from the optimum range.

  • Magnesium alloy is used on parts of aircraft and electronic equipment because of the highest specific strength among the common metal materials. Recently, studies about appling magnesium alloy sheet to automotive bodies are on the increase rapidly. For application to automotive bodies, researches about characteristics of resistance spot welding of magnesium alloy sheet are essential. Magnesium alloy has low boiling point, so getting sound bead shape is difficult when appling varies welding processes. Resistance spot welding is also particular about setting optimum welding conditions because of spatter generation, pores and cracks occurrence in nugget. And life of electrodes is very short because of alloying with copper that main material of electrodes. This requires frequent dressing and replacement of electrodes and decrease in productivity of resistance spot welding on magnesium alloy. Therefore in this study, for effective analysis of changes in tensile shear load and nugget size during electrode life test, evaluate detail characteristics of resistance spot welding on magnesium alloy sheet using dome type electrode.

A study on the weldability of galvannealed steel in spot welding process (Galvannealed Steel의 点溶接의 溶接性에 관한 硏究)

  • The Weldability of gavannealed steel using spot welder has been studied. The Results obtained are a follows; 1) Welds size and strength were increased depending on the welding time and welding current. But, the increasing rate has been decreased. 2) Deposited zinc has affected on the wear of welding tips and growth of welds but has not affected the weld's structures. 3) On shear testing of the specimen, button fracture has been observed and the value was approximately 540Kg (welds dia. approximately .phi.4mm)

  • Spot welding, namely a kind of electric resisting welding has been used widely in field of automobile and aircraft industries because of easiness to apply. Specimens used in this study was a mild steel of 1.2mm thickness and the electrode was a Cu-Cr alloy of 6mm diameter. The surface sheared of specimens after testing of tensile shear was observed by SEM(scanning electron microscope) after ultrasonic cleaning for 10min., and microstructures and grain size of all specimens were measured with using of O.M.(Optical microscope). By the means of measurement and observations of tensile shear load, fatigue strength and share surface, the weldability of spot welding was evaluated. When tensile shearing testing, fracture starting point in all specimens was took place at the bond between HAZ(Heat affected zone) and nugget. With increasing in number of layers, fatigue strength was decreased. With increasing in electric current, grain size in the HAZ became more fine.

The Effective Recovery of Gold from the Invisible Gold Concentrate Using Microwave-nitric Acid Leaching Method (마이크로웨이브-질산침출방법에 의한 비가시성 금의 회수율 향상)

  • This study aimed to liberate gold from invisible gold concentrate (Au = 1,840.00 g/t) through microwave nitric acid leaching experiments. For the purpose, this study conducted microwave-nitric acid leaching experiments and examined nitric acid concentration effect, microwave leaching time effect and sample addition effect. The results of the experiments were as follows: Au (gold) contents were not detected in all of the microwave leaching conditions. In the insoluble-residue, weight loss rate tended to decrease as the nitric acid concentration, microwave leaching time and sample addition increased. In an XRD analysis with solid-residue, it was suggested that gypsum and anglesite were formed due to dissolution of calcite and galena by nitric acid solution. When a fire assay was carried out with insoluble-residue, it was discovered that gold contents of the solid-residue were 1.3 (Au = 2,464.70 g/t) and 28.8 (52,952.80 g/t) times more than those of concentrate. But in the gold contents recovered, a severe gold nugget effect appeared. It is expected that the gold nugget effect will decrease if a sampling method of concentrate is improved in the microwave-nitric acid leaching experiments and filtering paper with smaller pore size is used for leaching solution and burned filter paper is used for sampling in lead-fire assay.
