Current Status and Research Trend of Rare-earth Permanent Magnet (희토류 영구자석의 현황 및 개발 동향)

  • High performance permanent magnets have become the subject of considerable attention because of the potential applications in the traction motors of hybrid and electric vehicles and wind generators. Nd-Fe-B magnets have attracted considerable interest due to a large maximum energy product. However, Nd-Fe-B magnet cannot be used in high temperature (${\sim}200^{\circ}C$) applications due to the thermal degradation of coercivity. Therefore, the development of high coercivity Nd-Fe-B permanent magnet is a challenging issue. In case of high coercivity Nd-Fe-B permanent magnet, an increment in the intrinsic coercivity can be easily achieved by substituting Nd atoms with Dy or Tb atoms. However, these heavy rare-earth elements are known to cause a decrease in remanence due to the antiferromagnetic coupling between Dy and Fe atoms. In addition, Dy is relatively expensive and being limited in quantity. Hence, a new technology that can increase the coercivity of Nd-Fe-B sintered magnet using only a small amount, or even, no amount of heavy rare-earth elements is being investigated. This article describes the research trend in reducing the heavy rare-earth elements in Nd-Fe-B magnets.

Sintering of Nd-Fe-B Magnets from Dy Coated Powder

  • High-coercive (Nd,Dy)-Fe-B magnets were fabricated via dysprosium coating on Nd-Fe-B powder. The sputtering coating process of Nd-Fe-B powder yielded samples with densities greater than 98%. $(Nd,Dy)_2Fe_{14}B$ phases may have effectively penetrated into the boundaries between neighboring $Nd_2Fe_{14}B$ grains during the sputtering coating process, thereby forming a $(Nd,Dy)_2Fe_{14}B$ phase at the grain boundary. The maximum thickness of the Dy shell was approximately 70 nm. The maximum coercivity of the Dy sputter coated samples(sintered samples) increased from 1162.42 to 2020.70 kA/m. The microstructures of the $(Nd,Dy)_2Fe_{14}B$ phases were effectively controlled, resulting in improved magnetic properties. The increase in coercivity of the Nd-Fe-B sintered magnet is discussed from a microstructural point of view.

Magnetic Properties and Thermomagnetic Analysis of Cast and Hot-Pressed Pr, Nd-Fe-B Magnets (주조 및 열간압축된 Pr, Nd-Fe-B계 영구자석의 열자기 분석과 자기적 특성)

  • Minor phases in cast and hot-pressed R(R=Pr, Nd)-Fe-B magnet were investigated through thermomagnetic analysis. The relationship between minor phases and coercivities of R-Fe-B magnets was studied. ${\alpha}-Fe$ and $Nd_{2}Fe_{17}$ were precipitated in as-cast Pr-Fe-B and Nd-Fe-B alloys respectively. These phases were considered to deteriorate the magnetic properties of R-Fe-B magnets. During the heat treatment, ${\alpha}-Fe$ and $Nd_{2}Fe_{17}$ were annihilated and the magnetic properties of cast R-Fe-B magnet were improved. Hot-pressed Nd-Fe-B magnet showed better thermal stability than sintered magnet.

Influence of Post-Sintering Annealing Conditions on the Microstructure and Magnetic Properties of Nd-Fe-B Magnet (Nd-Fe-B 소결자석의 소결 후 열처리 조건에 따른 미세조직 및 자기적 특성 변화)

  • Nd-Fe-B permanent magnets have been utilized on various industrial fields such as electric vehicles, generator, robots with actuator, etc, due to their outstanding magnetic properties even 10 times better than conventional magnets. Recently, there are many researches that report magnetic properties improved by controlling microstructure through adjusting alloying elements or conducting various processing. Especially, post-sintering annealing (PSA) can significantly improve the coercivity by modifying the distribution and morphology of Nd-rich phase which formed at grain boundaries. In this study, Nd-Fe-B sintered magnets were subjected to primary heat treatment followed by secondary heat treatment at 460℃, 500℃, and 540℃ to investigate the changes in microstructure and magnetic properties with the secondary heat treatment temperature. EBSD analysis was conducted to compare anisotropic characteristics. Through the SEM and TEM observation for analyzing the morphology and distribution of Nd-rich phase, we investigated the relationship between microstructure and magnetic properties of sintered Nd-Fe-B magnets.

Effect of Microstructure on the Corrosion Resistance of Nd-Fe-B Permanent Magnets

  • High performance Nd-Fe-B magnets can be manufactured by both sintering and hot deformation. The corrosion behaviors of the magnets prepared by the two processes were compared. Effect of microstructure on the corrosion resistance of Nd-Fe-B magnets was also investigated. A neutral salt spray test (NSS) was performed for the different-processed magnets. The weight losses of the samples after the corrosion test were measured. The corrosion microstructures were observed using a scanning electron microscope. It shows that the corrosion resistance of hot deformed magnets is much better than that of the sintered ones because the grain size and the distribution of Nd-rich phases of the hot deformed magnets are much finer and more uniform than those of the sintered ones. The different microstructure between the sintered and the hot deformed magnets causes the different corrosion behavior.

Synthesis of DyF3 paste and Magnetic Properties of GBDPed Nd-Fe-B Magnets (DyF3 paste 제조 및 이를 이용한 Nd-Fe-B 입계확산 자석의 특성 연구)

  • Recently, the grain boundary diffusion process (GBDP), involving heavy rare-earth elements such as Dy and Tb, has been widely used to enhance the coercivity of Nd-Fe-B permanent magnets. For example, a Dy compound is coated onto the surface of Nd-Fe-B sintered magnets, and then the magnets are heat treated. Subsequently, Dy diffuses into the grain boundaries of Nd-Fe-B magnets, forming Dy-Fe-B or Nd-Dy-Fe-B. The dip-coating process is also used widely instead of the GBDP. However, it is quite hard to control the thickness uniformity using dip coating. In this study, first, a $DyF_3$ paste is fabricated using $DyF_3$ powder. Subsequently, the fabricated $DyF_3$ paste is homogeneously coated onto the surface of a Nd-Fe-B sintered magnet. The magnet is then subjected to GBDP to enhance its coercivity. The weight ratio of binder and $DyF_3$ powder is controlled, and we find that the coercivity enhances with decreasing binder content. In addition, the maximum coercivity is obtained with the paste containing 70 wt% of $DyF_3$ powder.

Preparation and Magnetic Properties of MnBi Alloy and its Hybridization with NdFeB

  • MnBi alloys were fabricated by arc melting and annealing at 573 K. The heat treatment enhanced the content of the low-temperature phase (LTP) of MnBi up to 83 wt%. The Bi-excess assisted LTP MnBi alloys were used in the hybridization with the Nd-Fe-B commercial Magnequench ribbons to form the hybrid magnets (100-x)NdFeB/xMnBi, x = 20, 30, 40, 50, and 80 wt%. The as-milled powder mixtures of Nd-Fe-B and MnBi were aligned in a magnetic field of 18 kOe and warm-compacted to anisotropic and dense bulk magnets at 573 K by 2,000 psi for 10 min. The magnetic ordering of two hard phase components strengthened by the exchange coupling enhanced the Curie temperature ($T_c$) of the magnet in comparison to that of the powder mixture sample. The prepared hybrid magnets were highly anisotropic with the ratio $M_r/M_s$ > 0.8. The exchange coupling was high, and the coercivity $_iH_c$ of the magnets was ~11-13 kOe. The maximum value of the energy product $(BH)_{max}$ was 8.4 MGOe for the magnet with x = 30%. The preparation of MnBi alloys and hybrid magnets are discussed in details.

The Effect of Additional Elements and Grain Size Distribution on the Magnetic Properties of the Nd-Fe-B Sintered Magnets (Nd-Fe-B계 소결자석의 자기적 특성에 미치는 첨가원소와 결정립 분포의 영향)

  • The influence of casting cooling rate during the preparation of ingots on the grain size distribution and the magnetizing ability of $\textrm{Nd}_{16}\textrm{Fe}_{72}\textrm{V}_{4}\textrm{B}_{8}$ sintered magnets were investigated. Sintered magnets prepared from copper mold which allow a higher cooling rate, show a smaller grain size distribution and god magnetizing ability. The effects of adding bride forming elements, such as Cr, Mn, Nb, and W on the magnetic properties of Nd-Fe-B sintered magnets were also investigated. Both Cr and W addition increase coercivity and the resultant $\textrm{Nd}_{16}\textrm{Fe}_{72}\textrm{Cr}_{4}\textrm{B}_{9}$ alloy exhibits a similar magnetizing ability in comparison with $\textrm{Nd}_{16}\textrm{Fe}_{72}\textrm{V}_{4}\textrm{B}_{8}$ alloy.

A Study on the Isotropic Nd$_2$Fe$_{14}$B/Epoxy Bonded Magnets with High Characteristics (고특성 등방성 Nd$_2$Fe$_{14}$B/에폭시 본드자석의 연구)

  • This study was investigated to fabricate the isotropic $Nd_2Fe_{14}B$/epoxy bonded magnets with high characteristics paroduced by compression molding. The magnetic characteristics of the bonded magnets were directly proportional to the density of the magnets and were enhanced by using raw $Nd_2Fe_{14}B$ magnetic powders, having the mean particle size of $200{\mu} m$.without additional milling process. The high characteristics of the bonded magnets were achieved at the following conditions: epoxy resin of 2.0 wt%, silane coupling agent of 0.8 wt%, curing agent of 0.7 wt% on the base of magnetic powders, and curing condition of $150^{\circ}C$/3 hrs. The bonded magnets at the optimum conditions indicated the high characteristics such as the density of 6.1 g/㎤, the remanent flux density of 7.1 kG, the maximum energy product of 9.7 MGOe, and the compressive strength of 17 kg/$mm^2$.

Influence of $Dy_2O_3$ and Sn on the Structure and Magnetic Properties of NdFeNB Magnets

  • Addition of 2.0wt%$Dy_2O_3$ or 0.3wt%Sn proved to be very effective in improving the permanent magnetic properties of NdFeNbB magnets. $Dy_2O_3$ additions result in the increase in the Hci and temperature dependence due to formation of (NdDy)-rich phase and grain refinement of $\Phi$ phase. This improvement of the coercivity stability of the magnets from the addition of Sn is attributed to the smoothing effect of the Sn addition at the grain boundaries. The magnetic properties, the temperature dependence and Curie temperature of NdFeNbB with $Dy_2O_3$ and Sn combined addition were found to be considerably improved.
