  • Wrinkle, spring-back, and fracture are major defects frequently found in the sheet metal forming process, and the reduction of such defects is difficult as they are affected by uncontrollable factors, such as variations in properties of the incoming material and process parameters. Without any countermeasures against these issues, attempts to reduce defects through optimal design methods often lead to failure. In this research, a new multi-attribute robust design methodology, based on the Mahalanobis Taguchi System (MTS), is presented for reducing the possibilities of wrinkle, spring-back, and fracture. MTS performs experimentation, based on the orthogonal array under various noise conditions, uses the SN ratio of the Mahalanobis distance as a performance metric. The proposed method is illustrated through a robust design of the sheet metal forming process of a cross member of automotive body.

  • There is a strong industrial demands for the development of light-vehicle to improve fuel efficiency. It is more effective to reduce weight of the parts directly driven by an automobile engine. So the saving in weight of wheels which is operated by an automobile engine improve fuel efficiency more than other parts. There are many step of sheet metal forming in fabricating automotive wheel, so that it is difficult to design process and tools of multi-stage stamping. Traditionally, design process and tools have depended on the experience of skilled workers and it has done by trial and error methods. However, it needs too much costs and time. Taguchi methods has an advantage of the number of required experiments and reliability compared with trial and error method. In this study, Taguchi methods and response surface methods are applied to design process and tools of automotive wheel. As a result, the principal variables are selected and process conditions are optimized.

  • A finite element inverse method is introduced for direct prediction of blank shapes, strain distributions, and reliable intermediate shapes from desired final shapes in axisymmetric multi-step deep drawing processes. This mothod enables the determination of process disign. The approach deals with the Hencky's deformation theory. Hill's second order yield criterion, simplified boundary conditions, and minimization of plastic work with constraints. The algorithm developed is applied to motor case forming, and cylindrical cup drawing with the large limit drawing ratio so that it confirms its validity by demonstrating resonably accurate numerical results of each problem. Numerical examples reveal the reason of difficulties in motor case forming with corresponding limit diagrams.

  • Equal channel angular pressing (ECAP) is one of the effective methods to produce bulk-nano materials by accumulating plastic strain into the workpiece without changing its cross-sectional shape in the multi-pass processing. However, the forming load becomes higher for manufacturing large specimens using conventional solid or split dies because of friction, flash formation, and usage of dummy specimen. In the present investigation, better split die was designed to reduce the forming loads and improve the geometrical accuracy of the specimen in the multi-pass ECAP. The new die exit channel was also designed to reduce the friction effect. Experiments with AA1050 specimens with a square cross-section were carried out to examine the design goal using the proposed split dies for routes A and C up to four passes. The numerical forming simulations were used to determine the effective geometry of various die models in the present work.

  • Flexible die is more efficacious than fixed die which is generally used in stretch forming process in view of production cost. Accordingly, in order to verily the validity of the flexible forming process, curved thin skin structure forming analyses using the fixed and flexible die were performed. As results, merit and demerit with regard to the fixed and flexible die were confirmed. The result of the stretch forming process analysis using the flexible die was better than that using the fixed die in view of the elastic recovery. However wrinkles were occurred on the sheet material due to die cavities between the punches in the flexible forming process, thus the solutions against these problems were presented.

  • In the present work a finite element formulation using dynamic-explicit time integration scheme is used for numerical analysis of multi-stage stamping processes. The lumping scheme is employed for the diagonal mass matrix and dynamic explicit formulation Multi-Stage stamping is analyzed by using dynamic-explicit finite element method. Further, the simulated results for the panel stamping processes are shown and discussed. Its application is being increased especially in the stamping industrial area for the cost reduction, weight saving, and improvement of strength.

  • The multi-piloting type progressive die for U-bending sheet metal production part is a very specific division. This study reveals the sheet metal forming process with multi-forming die by center carrier type feeding system. Through the FEM simulation by DEFORM, it was accepted to u-bending process as the first performance to design of strip process layout. The next process of die development was studied according to sequence of die development, i.e die structure, machining condition for die making, die materials, heat treatment of partially die components, know-how and so on. The feature of this study is the die development of scrapless progressive die of multi-stage through the modeling on the I-DEAS program, components drawing on the Auto-LISP, CAD/CAM application, ordinary machine tool operating and revision by tryout.

  • This paper is concerned with the development of multi-action die or multiple sliding die for the forming process of serrated sheets. Serrated sheets is used as a toothed or serrated seal for securing together overlapping portions of steel or plastic strapping ligature and have been produced conventionally in several methods such as rolling and indentation. Recently, longitudinally oriented thermoplastic materials have been widely used in the strapping industry, while such materials are quite slippery. Provided projections on a seal biting into the strap should overcome the slipperiness and also the tooth configuration must be closely controlled to avoid too much transverse penetration of the strap which could result in the shredding of the strap when it is placed under tension. The seal includes a central portion with a plurality of teeth which bite into one strap portion and a pair of reversely bent legs with a plurality of teeth which bite into the other strap portion. Forming processes applicable for serrated sheets have reviewed in qualitative sense to find possibility in terms of applicability of one of existing processes to the serrated sheet forming process. Existing seal products have been analyzed with enlarged picture of strap contacting surface of the seal by microscope. Based on the analyses of the existing forming processes and seal products, a new forming process is proposed for serrated sheets. The proposed process requires a multislide die which enables inclined indentation or cut-in into the seal material as well as scratching processes sequentially in a single action press.

  • High-finned tubes have good thermal conductivity and have better cooling efficiency than plain tubes or low-fined tubes due to bigger air contact area. During high-fined tubes are manufactured by roll forming, the main technique is illustrated to optimizing primary material(copper pipe), optimized die matrix designing technique for roll forming, control manufacturing speed to develop productivity etc. In this study, a roll forming system was developed in oder to produce high-finned tube. Also a multi-step roll forming die was designed & built to produce high-finned tube that has over 10 mm fin height. And then, roll forming test using copper pipe was performed to produce high-finned tube. Roll forming process for producing highfinned tube was optimized by analyzing and adjusting misrostructure, hardness, and surface roughness of roll formed high-fined tube.
