Process Modification and Numerical Simulation for an Outer Race of a CV Joint using Multi-Stage Cold Forging (등속조인트용 외륜의 다단 냉간 단조공정을 위한 공정개선 및 유한요소 해석)

  • The outer race of a constant velocity (CV) joint having six inner ball grooves has traditionally been manufactured by multi-stage warm forging, which includes forward extrusion, upsetting, backward extrusions, necking, ironing and sizing, and machining. In the current study, a multi-stage cold forging process is examined and an assessment for replacing and modifying the conventional multi-stage warm forging is made. The proposed procedure is simplified to the backward extrusion of the conventional process, and the sizing and necking are combined into a single sizing-necking step. Thus, the forging surface of the six ball grooves can be obtained without additional machining. To verify the suitability of the proposed process, a 3-dimensional numerical simulation on each operation was performed. The forging loads were also predicted. In addition, a structural integrity evaluation for the tools was carried out. Based on the results, it is shown that the dimensional requirements of the outer race can be well met.

  • This study aimsdetecting defects for the forming precesses of X2 spline, which is designed by an industry expert. The exist process consists of 3 runs and 7 operations with 3 heat treatments. The rigid-plastic FEM analysis was carried out to design a new process and some defects were found. Thus the design was modified to get better results. it is ocnfirmed that the industry expert agree the possibility of defects derived from the FEM results.

A Study on the Extru-Bending Process of the Angle Product with non-Symmetric "ㄱ" Section (비대칭 "ㄱ" 단면 앵글제품의 압출굽힘 가공에 관한 연구)

  • It was investigated that the "ㄱ" type angle product could be bended with a curvature during extrusion by extru-bending process. The bending process for the "ㄱ" type angle product can be developed by the hot metal extru-bending machine with the two punches moving in the different velocity. Because of non-symmetry of product, it is important to design the ruled surface contour of dies cavity for the welding and bending with two billets. So it is designed that the multi-hole container has two non-symmetric holes and non-symmetric contour of dies entrance. The results of the experiment show that "ㄱ" type angle product can be bended by the extrusion process and that the curvature of the product can be controlled by the velocity of punch and that the defects such as the distortion of section and the thickness change of the product and the folding and wrinkling of the product did not happen after the bending processing by the extrusion bending machine.

  • In this study, an axi-symmetric finite element program for elastic analysis of the die set shrink fitted in cold extrusion was developed. The geometrical constraint according to shrink fit was enforced by employing the Lagrange multiplier method. The numerical results for strain and stress distributions in the die set including single and multi stress rings assembled by shrink fit were compared well with the Lame's equation for thick-walled solution available in the literature. To extend the applicability of the analysis program developed, various cases without or with stress ring and with pre-stress applied on stress ring were numerically investigated as well. This numerical approach enables the optimization study to determine optimal dimensions of die set to improve tool life for practical use in industry.

  • In cold forging, the final product is usually given by multi-stage process and the preform with stepped shape can be manufactured through the various forging method. The forward extrusion and upsetting processes for preform with stepped shape have been analyzed by using the rigid-plastic finite element analysis code, InteFORM and compared for load and stroke according to ae reduction of weを An engineer should select the proper processes considering the capacity and the stroke of the corresponding press in the forging of the preform with stepped shape.

  • Internal defects such as chevron crack occasionally occur in the process of cold extrusion or cold drawing. It is known that the existence and property of inclusion greatly influences the generation of the internal crack. However, in the plastic working field, research about the effect of the inclusion on the fracture is not theoretically analyzed. This paper describes effects of the physical property of inclusion on the internal fracture generation in the process. Prediction of fracture was evaluated by critical damage value calculated by the equation of Cockcroft & Latham and its change by the inclusion physical property such as size and stiffness was investigated.

  • This study is concerned with characteristics of bending collapse of aluminum members with multi-cell section. Aluminum is light so it is compatible of being used for vehicle structures members. Bending collpase behaviors of aluminum members with multi-cell section are very complex and tension failure mode are occured in experiment. In this paper, the aluminum members are modeled to be able to represent the tension failure mode and, characteristics of bending collapse of aluminum members with multi-cell section by experimental method are compared with the results of PAM-CRASH.

  • The purpose of this study is an attempt to improve the functionality of a conventional Fused Deposition Modeling (FDM) process using the Automatic Tool Changer (ATC) to perform multimaterial production and post-processing. Hybrid-FDM means a fusion of an Additive Manufacturing process and grinding process using the ATC system. In order to enhance the potentiality of production capacity for multi-material fabrication and surface roughness improvement, two extrusion tools and one grinding tool system are suggested. A pneumatic chuck is attached on a moving platform in the XY axes plane and an extrusion head and grinding head are placed in a docking station, allowing for a quick changeover with each other. Therefore, the manufacturing lead time can be reduced efficiently for the fabrication of a product.

  • Reducing production costs through net-shaped cold forging is an important aspect in the automobile industry. In this study, we intend to produce a net-shaped electronic parking brake (EPB) serration gear for automobiles, using multi-stage cold forging. These serrations are then assembled to the reduction gear of an EPB actuator. The forging process of the serrations and the cold forging design were verified through finite element analysis (FEA) in order to evaluate metal flow. The forging machine was selected by checking the load using FEA. Based on the FEA results, molds were designed, and parts were made using multi-stage cold forging to produce a net-shaped serration gear.

FE Analysis on the Sealing Characteristics of Multi-Contact Packing for Swivel Joint (스위블 연결구용 멀티접촉패킹의 밀봉특성에 관한 유한요소해석)

  • This paper was analyzed for a sealing characteristics of single lip contact type o-ring and multiple lip contact type packing for a swivel joint using the finite element method. According to the FE analysis, a conventional o-ring produces a maximum contact normal stress of 2.5MPa for a supplied LP gas pressure of 1.8MPa, which is related to the sealing performance. But, a sealing performance of newly invented multi-lip packing produces a maximum contact normal stress of 3.01MPa, which is 20.4% higher than that of a conventional o-ring. And an extrusion of a conventional o-ring, which is strongly related to the sealing endurance safety, was occurred at a supplied gas pressure of 1.62MPa. But, a multi-lip packing does not produce up to the gas pressure of 1.8MPa. This means that a new type of multi-lip packing may have excellent sealing characteristics because of no extrusion for high gas pressure. Thus, multi-lip packing with multiple lip contacts may be useful for high sealing and endurance safety compared to that of the conventional o-ring with a single lip contact.
