Gas-assisted injection molding(GAIM) produces parts with hollow internal sections. The technique offers benefits to powder injection molding(PIM), with lower material usage and reduced time for de-binding processes. In this study, the effects of processing parameters on gas penetration length of gas-assisted powder injection molding(GAPIM) were investigated for SUS316L stainless steel powder feedstock. Experiments were planned based on the Taguchi method, involving processing variables such as melt temperature, shot size, gas pressure, and gas delay time. The most significant parameters affecting gas penetration length were gas delay time and shot size, while the effects of melt temperature and gas pressure was relatively insignificant.
Large injection molds commonly have molding defects such as flashes and variation of product thickness. In this study, we conducted injection molding CAE analysis to find out the cavity pressure and structural analysis to find out mold deflection as input load conditions injection pressure obtained from injection molding analysis. As the results from CAE analysis, we found which element is the most effective on the mold deflection and we suggested a mold design to minimize the mold deflection.
In the present study, gas-assisted molding and structural vibration analysis of hollow long cylinder with the variation of gas injection pressure are performed. Though there are so many parameters such as delay time, injection pressure, and gas pressure on gas-assisted molding, the latter has the most dominant effect on this process. Therefore, the present paper deals with the effects of gas pressure on the dynamic stiffness of the model by means of vibration analysis and then suggests the fundamental materials which can be directly adapted to manufacturing lines.
In this research, the tensile strength of molded parts and pressure distribution were analyzed to study the cavity filling stage and packing stage in injection molding. The measurement of cavity pressure was obtained by a data acquisition system with the installation of transducers in the cavity. Molded parts were tested by a universal testing machine to obtain the tensile strength. For the experimental work, the tensile strength of molded parts increased with longer packing time and exact freezing time of the gate was obtained by a cavity pressure curve. In addition, the effect of packing did not occur and tensile strength was almost constant after early 1.5 sec of the freezing time of gate. Density tended to be higher about 0.2% due to a larger degree of mold temperature and melt temperature. Also, changing pressure in the cavity was effectively sensed. Thereafter, the possibility of the development of pattern recognition expert system was confirmed on the basis of the experimental results.
Molding conditions can be described as factors that determine the quality of a product obtained from injection molding. Many studies have been performed on the injection molding pressure, injection temperature, packing pressure and other molding conditions related to part quality. However, the most accessible factor among the adjustable molding conditions during actual injection is the injection speed. In this study, we simulated the variation of the physical quantity according to injection speed and performed experiments to understand the effect of injection speed on the actual product. A CAE analysis program (Moldflow) was used to simulate and analyze the results using PC and PBT for two models. In order to compare these results with the experimental results, an actual injection molding was performed for each injection speed, and the correlation between simulation and injection molding, especially for the shrinkage of the molded article, was discussed.
Gas Assisted Injection Molding is a relatively new low-pressure injection molding technique that provides benefits such as reduced part warpage, excellent surface quality without shrink marks, greater design flexibility, etc. In the gas assisted injection molding process, the injected pressurized nitrogen gas flows through designed gas channels and forms hollow sections within the part. However, due to the characteristics of the gas, the design of the gas channels which are the paths for the injected gas is important in order to avoid defects such as gas blowout, fingering, etc. Therefore, in this study, the gas channel design for gas assisted injection molding of exterior display panels was conducted by examining the results of three CAE analyses. The designed gas channel was verified by conducting tryouts using a 450 ton injection molding machine with 3-stage pressure controlled gas kit. In addition, the hollow shapes which were formed by the gas with the installed gas channels were examined by examining the cross sections of the prototypes that were produced. As a result, it was found that exterior display panels can be produced without any defect by applying the gas assisted injection molding technique.
The accompanying paper, Part 1, has presented the physical modeling and basic numerical analysis results of both the flow-induced and thermally-induced residual stress and birefringence in injection molded center gated disks. The present paper, Part II, has attempted to investigate the effects of various processing conditions of injection/compression molding process on the residual stress and birefringence. The birefringence is significantly affected by injection melt temperature, packing pressure and packing time. Birefringence in the shell layer increases as melt temperature gets lower. The inner peak of birefringence increases with packing time and packing pressure. On the other hand, packing pressure, packing time and mold wall temperature affect the thermally-induced residual stress rather significantly in the shell layer, but insignificantly in the core region. Injection/compression molding has been found to reduce the birefringence in comparison with the conventional injection molding process. In particular, mold closing velocity and initial opening thickness in the compression stage of injection/compression molding process have significant effect on the flow-induced birefringence, but not on tile thermal residual stress and the thermally induced birefringence.
The injection molding analysis of VCM (Voice Coil Motor) housing for smart phone cameras were performed. We conducted the analysis in terms of injection molding pressure, the formation of weld lines, flow marks, and flow patterns. The goal of the analysis was targeted for the prediction of the optimal gate locations. Because the quality of VCM housing is strongly dependent on the precise control of the camera lens by its nature, we focused on the lens guiding lanes in the VCM housing. We first calculated the maximum injection molding pressure in terms of the filled volumes. The injection molding pressure were calculated within 146MPa at about 90% volume filled. We also investigated the possibility of the occurrence of design-related defects such flow marks, weld lines. Filling patterns regarding the design of the gate locations were delineated to find the weld lines. Throughout the simulations, the final deformations of the lens guiding lanes for the VCM housing were calculated. The deformations distribute ranging from $0.5{\mu}m$ to $2.50{\mu}m$, which were used to find the optimal design of the gates.
In this study, the vibration signal of the mold was measured and analyzed to monitoring the process time and characteristics during injection molding. A 5 inch light guide plate mold was used to injection molding and the vibration signal was measured by MPU6050 acceleration sensor module attached the surface of fixed mold base. Conditions except for injection speed and packing pressure were set to the same value and the change of the vibration signal of the mold according to injection speed and packing pressure was analyzed. As a result, the vibration signal had a large change at three points: "Injection start", "V/P switchover", and "Packing end". The time difference between "injection start" and "V/P switchover" means the injection time in the injection molding process, and the time difference between "V/P switchover" and "Packing end" means the packing time. When the injection time and packing time obtained from the vibration signal of the mold are compared with the time recorded in the injection molding machine, the error of the injection time was 2.19±0.69% and the error of the packing time was 1.39±0.83%, which was the same level as the actual value. Additionally, the amplitude at the time of "injection start" increased as the injection speed increased. In "V/P switchover", the amplitude tended to be proportional to the pressure difference between the maximum injection pressure and the packing pressure and the amplitude at the "packing end" tended to the pressure difference between the packing pressure and the back pressure. Therefore, based on the result of this study, the injection time and packing time of each cycle can be monitored by measuring the vibration signal of the mold. Also, it was confirmed that the level and trend of process variables such as the injection speed, maximum injection pressure, and packing pressure can be evaluated as the change of the mold vibration during injection molding.
The main target of this research is investigating the relations between mechanical properties and injection conditions, like injection pressure, packing pressure and packing time for various contents ratio of glass fiber and resin. In general idea, high injection pressure produces high strength of molded parts as a monotonic function. but it was revealed that high pressure does not make high strength directly through various experiments of injection molding. In this experiments, PA66 was selected as resin and Glass Fiber was selected as reinforcing fiber Fiber reinforcement was controlled, as 14%, 25%, 33%, 44% of total volume and packing pressure was divided 55%, 65%, 75%, 85% of reference pressure, i.e. 100% equal to 1400kgf/$\textrm{cm}^2$. Finally, tensile testing was executed for injected test specimen. Optimum results based on authors' experiments have been obtained under conditions of 25% and 33% of glass fiber contents. Tensile strength rather depends on the packing pressure and packing time than injection pressure. Especially almost equal value of tensile strength was obtained for various percentage of packing and injection pressure as 65%, 75% and 85% of reference pressure.
