Cut Cell을 고려하는 주조유동 해석 방법 (NUMERICAL METHOD FOR MOLTEN METAL FLOW SIMULATION WITH CUT CELL)

  • Cartesian grid system has mainly been used in the casting simulation even though it does not nicely represent sloped and curved surfaces. These distorted boundaries cause several problems. A special treatment is necessary to clear these problems. A cut cell method on Cartesian grids has been developed to simulate three-dimensional mold filling Cut cells at a cast-mold interface are generated on Cartesian grids. Governing equations were computed using volume and areas of cast at cut cells. In this paper, we propose a new method that can consider the cutting cells which are cut by casting and mold based on the patial cell treatment (PCT). This method provides a better representation of geometry surface and will be used in the computation of velocities that are defined on the cell boundaries in the Cartesian gird system. Various test examples for several casting process were computed and validated. The analysis results of more accurate fluid flow pattern and less momentum loss owing to the stepped boundaries in the Cartesian grid system were confirmed. We can know the momentum energy at the cut cell is conserved by using the cut cell method. By using the cut cell method. performance of computation gets better because of reducing the whole number of meshes.

Al-Zn-Mg-Cu 합금의 주조성 및 인장특성에 미치는 Mg 및 Cu 첨가량의 영향 (Effects of Mg and Cu Amounts on the Casting Characteristics and Tensile Property of Al-Zn-Mg-Cu Alloys)

  • The effects of Mg and Cu amounts on the casting characteristics and tensile property of Al-Zn-Mg-Cu alloys were investigated for the development of high strength aluminium alloys for gravity mold casting. Increase of copper amounts in Al-6%Zn-3%Mgy% Cu alloys resulted in reduction of the fluidity of these alloys and had little effects on the tensile property of these alloys. Increase of magnesium amounts from 1.0wt% to 3.3wt% in Al-6%Zn-x%Mg-0.5%Cu alloys resulted in reduction of the elongation of these alloys from 12% to 3% and increase of the tensile strength of these alloys from 340MPa to 450MPa, but had little effects on the fluidity of these alloys.

  • In nano-imprint lithography (NIL) process, which has shown to be a good method to fabricate polymeric patterns, several kinds of pattern defects due to thermal effects during polymer flow and mold release operation have been reported. A typical defect in NIL process with high aspect ratio and low resist thickness pattern is a resist fracture during the mold release operation. It seems due to interfacial adhesion between polymer and mold. However, in the present investigation, FEM simulation of NIL molding process was carried out to predict the defects of the polymer pattern and to optimize the process by FEA. The embossing operation in NIL process was investigated in detail by FEM. From the analytical results, it was found that the lateral flow of polymer resin and the applied pressure in the embossing operation induce the weld line and the drastic lateral strain at the edge of pattern. It was also shown that the low polymer-thickness result in the delamination of polymer from the substrate. It seems that the above phenomena cause the defects of the final polymer pattern. To reduce the defect, it is important to check the initial resin thickness.

전차 파워팩에 적용되는 알루미늄 터보 팬의 주조방안 설계 및 주조 해석에 관한 연구 (A Study on the Design and Simulation of Sand Casting for Alumimum Turbo Fan in Tank Powerpack)

  • In this study, sand casting process was applied to manufacture a large aluminum turbo-type fan used for tank powerpack. To apply the sand casting method, the turbo fan was reverse engineered, and after designing three gating systems, the optimal gating system design was selected by performing casting simulation. In the case of the bottom up-gating system, there is a significant temperature loss of the molten alloy during blade filling. When the molten alloy is completely filled into the sand mold, the blade upper tip and front shroud are below the liquidus temperature. In the case of the top down-gating system, molten alloy scattering occurs, but the temperature loss while the blade is filled is smaller than that of the bottom up type. And after the inflow of molten alloy into the mold is completed, the blade upper tip and front shroud are higher than the liquidus temperature. A sand mold was manufactured with the top down-gating system and the casting process was performed. The fan was made perfectly in appearance without any unfilled parts.

  • This is a part a study on the development of High-Performance Concrete ; about experimental results from several test methods to estimate workability in fresh concrete and influences of concrete mix design that affects properties of super-flowing concrete. Super-flowing concrete can be filled in a formwork without any vibration because of its excellent workability of passing narrow space and filling complicated shaped mold, new test methods should be used to estimate the workability and rhelogy in super-flowing concrete instead of slump test method in conventional concrete.

  • In the die casting process, the flow of liquid metal has significant influence on the quality of casting products and die life. For the optimal process design of gear housing of automobile transmission, various analyses were performed in this study by using computer simulation code, MAGMAsoft. The simulation has been focused on the molten metal behaviors during the mold filling and solidification stages for the sound casting products. Also internal defects were predicted by application of air pressure and feeding criteria.

  • Fiber reinforced composite materials are widely used in automotive industry to produce parts that are large, thin, lightweight, strong and stiff. It is very important to know a charge shape in order to have good products in the compression molding. In particular, the product such as a bumper beam is composed of the random and unidirectional fiber mats. The characteristics of flow fronts such as a bulging phenomenon for random mat and unidirectional fiber mat and slip parameters are studied numerically. And the effects of viscosity ratio and stack type on mold filling parameters are also discussed.

전열가열방식을 이용한 휴대전화용 복합기능 도광판 제작 및 전사성 평가 (Fabrication and transcription estimation of prismless LGP for cellular phone using E-Mold technology)

  • 본 논문에서는 전열(마이크로 히터, 센서)을 이용해 금형의 표면을 가열하는 E-MOLD 특허기술을 적용하여 휴대전화용 복합기능 도광판(Prismless LGP)을 제작하고, 전사성을 평가하였다. 이를 위하여 MEMS 공정을 이용하여 복합기능 도광판용 니켈 스탬퍼를 제작하였고, E-MOLD 기술의 핵심인 이동가열코어(movable heated core)가 설치된 금형을 설계, 제작하였다 이를 이용하여 성형조건 중 금형온도를 변화시키면서 복합기능 도광판을 사출성형으로 제조 하였고, 금형온도가 성형품의 전사성에 미치는 영향에 대하여 알아보았다. 또한, 전산모사 프로그램(CAE)을 이용하여 금형온도와 사출시간에 따른 수지의 유동성을 해석하였다. 금형온도에 따른 도광판의 전사성은 $100^{\circ}C$(25.0nm), $140^{\circ}C$(48.4nm), $180^{\circ}C$(52.1nm)로 나타났고, 스탬퍼(52.1nm)와 비교했을 때 $180^{\circ}C$에서 전사성이 가장 우수했다. 전산모사 해석결과에 따르면, 수지의 유동성은 금형온도($50{\sim}180^{\circ}C$)가 증가할수록 향상되었다. 사출시($1{\sim}2sec$)이 길수록 유동성이 감소하는 경향을 $160^{\circ}C$에서 확인하였다. 따라서 수지의 전사성과 유동성은 금형온도에 따라 증가하고, 특히 유리전이 온도($140^{\circ}C$) 이상에서 크게 상승하였다.

컴퓨터 시뮬레이션을 이용한 임플란트 상부 티타늄 구조물의 주조방안 (CONFUTER-AIDED CASTING DESIGN FOR IMPLANT TITANIUM SUPERSTRUCTURES)

  • Statement of problem : It is difficult to obtain a good titanium casting body using the traditional sprue design because of high melting point of Ti, and the low fluidity and high reactivity of molten Ti. Purpose : A new sprue design for titanium casting bodies needs more trial and error. In order to decrease the number of trial and error, computer simulation(MAGMASOFT, Magmasoft Giessereitechnologie GmbH, Achen, Germany) was used to optimize sprue design in U-shaped implant superstructures. Material and method : Five kinds of sprue were examined for the design of the sprue former for titanium casting: Sprue design A(sprue length 4 mm, rectangular shape, 4 sprues), Sprue design B(sprue length 4 mm. round shape. radius 2 mm, 7 sprues), Sprue design C (sprue length 2 mm, round shape, radius 2 mm, 7 sprues). Sprue design D (sprue length 2 mm, cone shape, large radius 3mm. small radius 2mm, 7 sprues), and Sprue design E( sprue length 2 mm. one unit channel shape). Sprue design F(sprue length 2mm, one unit channel shape) was also examined for the design of the customized sprue former in the Biotan system(Schutz Dental Gmbh, Germany). The casting bodies were taken in Sprue design A, Sprue design D, Sprue design E, and Sprue design F in the Biotan casting system. The numerically predicted defects were compared with the experimental dental castings by the radiographic and sectional view observations. Results : 1. According to the result of computer simulation, turbulence during mold filling was decreased in the sequence of Sprue design F, Sprue design E, Sprue design D, Sprue design C, Sprue design B, and Sprue design A. 2. The calculated solidification time contours indicate that hot spot was moved from the casting body to the sprue button in the sequence of Sprue design A, Sprue design B, Sprue design C, Sprue design D, and Sprue design E. The filling pattern of Sprue design F was similar to that of Sprue design E. 3 The predicted filling pattern shows that less turbulence was found in the customized sprue former than in the standard sprue former. 4. According to the results of the radiographic and cross sectional observations, casting defects less than 1mm were found at the center of a casting body with Sprue design E and Sprue design F. However, larger casting defects of 4mm were found in a casting with Sprue design A. 5. The predicted casting porosity was similar to that of the real casting. Conclusion : One unit channel-type and customized sprue former can be recommended. Further research and developement of various sprue designs using computer simulation in necessary to optimize casting design, in order to reduce the formation of casting defects in implant titanuim super-structures.
