An Experimental Study on the Dimensional Error in Ball End Milling (볼 엔드밀 가공에서 치수오차에 관한 실험적 연구)

  • This paper presents an experimental study on the dimensional error in ball-end milling. In the 3D free-formed surface machining using ball-end milling, while machining conditions are varied due to the Z component of the feed and existing hemisphere part of the ball-end mill, the mechanics of ball-end milling are complicated. In the finishing, most of cutting is performed the ball part of the cutter and the machined surface are required the high quality. But the dimensional errors in the ball-end milling are inevitably caused by tool deflection, tool wear, thermal effect and machine tool errors and so on. Among these factors, the most significant one of dimensional error is usually known as tool deflection. Tool deflection is related to the instantaneous horizontal cutting force and varied the finishing cutting path. It lead to decrease cutting area, thus resulting cutting forces but the dimensional precision surface could not be obtained. So the machining experiments are conducted fur dimensional error investigation and these results may be used for decrease dimensional errors in practice.

  • Ball-end milling process is widely used in the die and mold manufacturing because of suitable one for the machining of free-form surface. During the process, the pencil cutting operation can be adopted before finish cut to eliminate overload in uncut area caused by large diameter of ball-end mill. The ball-end mill cutter for the pencil cutting is easily deflected by cutting force due to the long and thin shape, and the tool deflection in pencil cutting is one of the main reason of the machining errors in a free-form surface. The purpose of this study is to find the characteristics of deflected cutter trajectory by constructing measurement system with eddy-current sensor. It was found that the severe reduction of corner radius produced the overcut during the plane cutting. Up cutting method induced the overcut both plane and slope cutting, but down cutting one induced the undercut. From the experiments, down cutting with upward cutting path can generate the small undercut surface.

A Physico-chemical Change of Dissolving Pulp by Dry Milling and Fractionation (건식분쇄와 분급에 의한 용해용 펄프의 특성변화)

  • In this study, chemical and physical changes of dissolving pulps which have similar viscosity by dry milling and fractionation were investigated. We used two types of dissolving pulp made from wood and cotton linter fiber, respectively. Dry milling was executed by knife cutter and pulp powders were fractionated by sieve shaker into 4 grades. We analyzed fiber properties, crystallinity index, viscosity, molecular weight of pulp sheet and powders. It was found that poly-dispersity index of cotton linter pulp was smaller than that of wood pulp, meaning that cotton pulp has more narrow molecular weight distribution. It was assumed that these were related to exposure times to chemical treatment which cut cellulose chains not evenly. At least 4 times of chemical treatments for wood pulp were executed and only two times of chemical treatments for cotton linter pulp were done. After dry milling average molecular weight and crystallinity index of cotton linter pulp powders were reduced and these were related to fines content and shape of pulp powders.

  • The paper will present chip formation mechanism and surface integrity generation mechanism based on the systematical experimental tests. Some basic factors such as the end milling cutter tooth number, cutting forces, cutting temperature, cutting vibration the chip status, the surface roughness, the hardness distribution and the metallographic texture of the machined surface layer are involved. The chip formation mechanism is typical thermal plastic shear localization at high cutting speed with less number of shear ribbons and bigger shear angle than that at low speed, which means lack of chip deformation. The high cutting speed with much more cutting teeth will be beneficial to the reduction of cutting forces, enlarge machining stability mot depression of temperature increment anti-fatigability as well as surface roughness. The burrs always exist both at low cutting speed and at high cutting speed. So the deburring process should be arranged for milling titanium alloy in my case.

  • This study presents a new type of real-t~me CNC interpolator that is capable of generating cutter paths for ball-end milling of NURBS surfaces. The proposed surface interpolator comprises real-time algorithms for cutter-contact (CC) path scheduling and CC path interpolation. Especially, in this study, a new interpolator module to regulate cutting forces is developed. This proposed algorithm utilizes variable-feedrate commands according to the curvature of machined surfaces. The proposed interpolator is evaluated and compared with the conventional method based on constant feedrates through computer simulation.

  • Tool interference is one of the most critical problems in sculptured surface machining. When machining cavities and concaves, the tool frequently overcuts the portions of the surface, which cause inaccuracy in machining. So tool interference-free paths must be generated for rough cutting more efficiently. In this paper a software using SSI(Surface/Surface intersection) algorithm is developed for eliminating tool interference which occurs in an offset surface in 3-dimensional free form surface modeling. this work consists of two stages : using the offset data, the intersection curves are rapidly checked by this algorithm at the first stage. CL(cutter location) data are obtained by deleting the loop section of intersected offset patches at the second stage. This algorithm can reduce the amount of memory required to store machining data and also easily check region which have the possibility of intersection. Also, This software is verified to be useful in machining a curved object on a DNC milling machine.

  • Small marine propeller is generally machined by 5-axis machining. This paper suggests a method to create geometric model from point array data and 4-axis machining NC data for propeller. With conventional method, the setting posture should be changed, because propeller has front and back surface of wing. The change of setting posture has a bad influence on precision of propeller. So this paper pro-poses a method to machine propeller by single setup for 4-axis machining. The cutter moves to parallel direction of the XY plane. To determine the cutter orientation efficiently, the' tilting guiding line' is proposed. A proposed algorithm is written in C language and successfully applied to the 5-axis milling machine of industrial field.

Toolpath Generation for Three-axis Round-end Milling of Triangular Mesh Surfaces (삼각망 곡면의 3축 라운드엔드밀 가공을 위한 공구경로 생성)

  • Presented in this paper is a method to generate round-endmill toolpaths for sculptured surfaces represented as a triangular mesh model. The proposed method is applicable in toolpath generation for ball-endmills and flat-endmills because the round-endmill is a generalized tool in three-axis NC (numerical control) milling. The method uses a wireframe model as the offset model that represents a cutter location surface. Since wireframe models are relatively simple and fast to calculate, the proposed method can process large models and keep high precision. Intersection points with the wireframe offset model and a tool guide plane are calculated, and intersection curves are constructed by tracing the intersection points. The final step of the method is extracting regular curves from the intersection curves including degenerate and self-intersected segments. The proposed method is implemented and tested, and a practical example is presented.

An Integrated System for Computer-Aided Design and Manufacturing of Sculptured Surface (자유곡면 가공을 위한 CAD/CAM 시스템)

  • This report describes an integrated approach to sculptured surface design and manufacture, and a software package for it on a multi-axis NC milling machine. The integrated software consists of four parts : (1) surface fitting procedure for generating the characteristic polyhedron from 3 dimensional CMM data, (2) surface description for generating the mathematical representation of sculptured surfaces. (3) tool path generation for approximating the surface representation into a sequence of linear cutter paths, and (4) tool control for generating the corresponding joint variable values. This integrated approach is generally applicable to sculptured surface manufacturing where multi-axis milling machines are necessary to produce smooth three-dimensional surfaces.
