This study reveals the sheet metal working with multi-forming type ultra precision process. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming ultra precision progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. This part I of papers related to the analysis of production part and strip process layout design through the metal forming simulation by DEFORM and IDEAS.
In order to invstigate the influence of die design variables on the quality of the sheared surface in cutting of sandwich sheet metals, the cut-off operation is carried out, which is the typical shearing process in sheet metal forming technology. For experiments we made the cut-off die which can be easily adjusted for die design variables such as blankholding force, pad force and clearance. The sandwich sheet metals considered are clad304(STS304-Al1050-STS304) and anti-vibration sheet metal. The shearing process is visualized by the computer vision system installed in front of the cut-off die and the sheared surface is measured and quantitatively compared with the help of the optical microscope after cut-off operation. From test results it is shown that the shearing mechanisms are different according the material of which sandwitch sheet metal is composed. The influence of die design variable is explored and we found optimal conditions for both sandwich sheet metals. It is expected that this investigation can be utilized to get the better sheared surface.
Scroll compressors are widely used in air conditioning systems and in automobiles due to their low pressure loss, minimal vibrations, and light-weight. Open-die forging with back pressure is used to forge the rotating scroll, and it requires special care since the forging die can be severely damaged at the fixed end of the spiral cavity similar to a fracture of a cantilever beam. To overcome the inevitable weakness of the forging die due to such damage, an innovative design is necessary. In this study, structural analysis using the finite element method was conducted to determine the reason for the fracture of the forging die. A novel design to avoid stress concentrations and vertical deflection, causing serious damage to the die, is suggested.
In order to keep the zero defect of production in press working process. The optimum design of the production part, strip process layout, die design, die making and try out etc. are necessary the analysis of effective factors. For example, theory and practice of metal shearing process and it's phenomena, die structure, machine tool working for die making, die materials and it's heat treatment, metal working in field, their know how tc. are included in those factors. In this study, we analyzed whole of data base, theoretical back ground of metal working process, and then performed the progressive die tryout with the screw press. Part 2 of this study reveals with precision progressive die design, its making and tryout.
Die casting is "a process in which molten metal is injected at high velocity and pressure into a mold(die) cavity". Casting with smooth surfaces, high dimensional precision, complicated shapes, and reduced weight can be obtained using this process. But this process is susceptible to casting defects such as porosities, scattered chilled layers, hard spots, etc. For preventing casting defects, we developed "low-velocity high pressure die casting technology", "squeeze die casting technology", "heat insulating sleeve lubricant technology", and "direct pouring technology". The "direct pouring technology" is useful for producing molten metal without oxide contamination. It consists of a pumping system which supplies pure molten metal to the die casting machine. By using this technology, we have successfully reduced oxide contamination in castings to 1/20 of that of our previous castings.
In case of hollow cylinder extrusion using porthole die, the effects of extrusion parameters-temperature, the speed of extrusion, the shape of the die and mandrel-on metal flow in porthole die extrusion of aluminum have been investigated. However, there have been few studies about condenser tube extruded by porthole die. Original metal flow of condenser tube by porthole die extrusion is similar to hollow cylinder extrusion but the estimation of metal flow for extrusion parameters is different. For example, variation of chamber length in hollow extrusion only affects the welding pressure, however, the welding chamber length in condenser tube extrusion influences to the welding pressure as well as the deflection of mandrel. This study was designed to evaluate metal flow, welding pressure, extrusion load, tendency of mandrel deflection according to angular variation in the bottom of chamber in porthole die. Estimation was carried out using finite element method in as non-steady state. Analytical results can provide useful information the optimal design of porthole die.
Almost every die for automobiles must be corrected or remodeled for minor geometrical changes or fur better hardness characteristics by an arc welding process. Although many other kinds of arc welding processes have been automated with robots, the molten metal deposition process for die remodeling still depends entirely on experienced welders. In this study, a database for bead shapes with respect to welding parameters is constructed through experiments to automate molten metal deposition by the arc welding process. Changes in the welding parameters for inclined base metal are studied to consider the effect of die geometries on the welding process.
During the cold forming, due to high working pressure acting on the die surface, failure mechanics must be considered before die design. One of the main reasons of die failure in industrial application of metal forming technologies is wear. Die wear affects the tolerances of formed parts, metal flow and costs of process etc. The only way to control these failures is to develop methods which allow prediction of die wear and which are suited to be used in the design state in order to optimize the process. In this paper, the wear experiments to obtain the wear coefficients and the upsetting processes was accomplished to observe the wear phenomenon during the cold forming process. The analysis of upsetting processes was accomplished by the rigid-plastic finite element method. The result from the deformation analysis was used to analyse the die wear during the processes and the predicted die wear profiles were compared with the measured die wear profiles.
Recently, when a new component of construction equipment is designed, a stamping process capable of producing parts having high appearance quality and precision has been gaining attention. However, in general, as it is developed based on existing parts made by welding metal sheets and tubes, frequent to die modification occurs, which increases the time and cost of developing new parts. Thus, it is necessary to reduce the cost by shortening the die development period. In this study, a stamping process was designed for the urea tank cover, which is a part for excavators, to reduce the die development period through sheet metal forming analysis. The stamping process was designed by determining the blank holding force after selecting the initial blank shape and size. The round value at the corner was modified such that formability is ensured. After selecting process parameters, the thickness reduction rate and spring-back effect were reviewed.
