Deformation characteristics at the contact boundary in cylinder compression process (원기둥 압축 공정에서 접촉 경계면의 변형 특성)

  • In this study, surface deformation patterns have been investigated by the rigid-plastic finite element method for friction factor test in solid cylinder compression process. AA1100 and AA6063 aluminum alloys, which show different work hardening characteristics respectively, have been adopted as model materials used for analysis. The main objective of this study is to provide the deformation mechanics in detail in solid cylinder compression process, especially at the die/workpiece interface that is closely related with the frictional conditions. For this reason, solid cylinder compression process has been numerically analyzed. The surface flow patterns at the contact boundary have been analyzed in terms of surface expansion, surface expansion velocity, pressure distributions exerted on the die surface along the die surface. By defining bulge factor, barreling phenomenon also have been examined with calibration curves to verify their effects on the surface flow pattern that is important for evaluating the frictional condition at the interface.

Die Life Estimation of Hot Forging for Surface Treatment and Lubricants

  • This study explains the effects of lubricant and surface treatment on the life of hot forging dies. The thermal load and thermal softening, that occur when there is contact between the hotter billet and the cooler dies in hot forging, cause wear, thermal cracking and fatigue, and plastic deformation. Because the cooling effect and low friction are essential to the long life of dies, the proper selection of lubricant and surface treatment is very important in hot forging process. The two main factors that decide friction and heat transfer conditions are lubricant and surface treatment, which are directly related to friction factor and surface heat transfer coefficient. Experiments were performed for obtaining the friction factors and the surface heat transfer coefficients in different lubricants and surface treatments. For lubrication, oil-base and water-base graphite lubricants were used, and ion-nitride and carbon-nitride were used as surface treatment conditions. The methods for estimating die service life that are suggested in this study were applied to a finisher die during the hot forging of an automobile part. The new techniques developed in this study for estimating die service life can be used to develop more feasible ways to improve die service life in the hot forging process.

Microstructure and Tensile Properties of $SiC_p$-reinforced Aluminum Alloy Composites Fabricated by Die Casting Method (다이캐스팅법에 의해 제조된 SiC 입자강화 알루미늄합금기 복합재료의 미세조직 및 인장특성)

  • The main objective of this study is to investigate the microstructure and tensile strength of $SiC_p$/Al alloy composites fabricated by die casting method. Die casting was performed using the preheated mold at the pouring temperature range of $620{\sim}750^{\circ}C$ under the pressure of $1,039 kgf/cm^2$. The low speed and a following high injection speed were 0.4 and 2.1 m/s, respectively. The microstructure of $SiC_p$/Al alloy composites fabricated by die casting method was found to be finer than that of composites fabricated by gravity casting. Also, SiC particulates were homogeneously distributed in refined Al matrix due to rapid solidification. The tensile strength of $SiC_p$/Al alloy composites fabricated by die casting method was found to be varied with cast temperature. The maximun tensile strength of $SiC_p$(10 vol.% and 20 vol.%)/Al alloy composites showed 380 MPa at the cast temperature of $750^{\circ}C$ and 363 MPa at the cast temperature of $700^{\circ}C$, respectively.

  • In the data from synthetic resin makers, there is no shrinkage deviation through injection molding. But, after making the required products, even in the same conditions, there are some size-deviation in colors. Into our research, we checked main factor by the injection molding conditions. Our tests have shown this results, there are some shrinkage deviation in collors and, in the injection molding conditions, packing pressure is the main factor.

  • The inner and outer car panels for bonnet, door, and trunk lid are assembled by hemming rather than welding. To achieve successful fabrication of these panels, the complicated timing chart of hemming units for pre-and main hemming stages should be made to optimal one. In this study, a design system for automatic timing chart generation is developed. Using AutoCAD VBA and EXCEL data chart, hemming die design parameters and guidelines were put into the program to give hemming unit drawings and consequent timing charts. Then the prepared timing charts were checked and modified. The effectiveness of the system is verified by applying it successfully to hemming unit design for bonnet panel joining.

  • A counter shaft gear is an important part in the transmission system of vehicle. Its shape is relatively complicated and should meets high strength. Traditionally the counter shaft gear has been manufactured as follows; a spline body is firstly machined for teeth and then attached to the main gear body by frictional welding, and finally is finished by grinding. Therefore it is necessary to develop a new manufacturing technology eliminating both frictional welding and grinding processes. In this study, a new hot forging process was proposed and designed so that the spline body with teeth and main gear body are formed as one body. Finite element simulations and experimental works were peformed for design of forging processes to get the quality final precision-forged product. Consequently the most suitable blocker process could be obtained.

Effect of the Microtip Length in a Slot-die Head on Fine Stripe Coatings (미세 스트라이프 코팅에 미치는 슬롯 다이 헤드 마이크로 팁 길이의 영향)

  • The aim of this work is to investigate the effect of the microtip length in a slot-die head on coating of a fine poly(3,4-ethylenedioxythiophene):poly(4-styrenesulfonate) (PEDOT:PSS) stripe. To this end, we have employed a meniscus guide with a 150-㎛-wide microtip and performed roll-to-roll slot-die coatings by varying its length between 500 ㎛ and 50 ㎛. When the microtip length is 150 ㎛ or shorter, we have observed three unexpected phenomena; 1) though the solution spreads much wider than the microtip width, yet the coated stripe width is almost the same as the microtip width, 2) the stripe width decreases, but the stripe thickness is rather increased with increasing coating speed at a fixed flow rate, 3) we obtain stripes much narrower than the microtip width at high coating speeds. It is due to the fact that 1) the meniscus is not well controlled by a short microtip, 2) the main stream of solution from the outlet is very close to the substrate and thus the distributed solution along the head lip merges with the main stream, and 3) the solution is not spread over the entire microtip end at high coating speeds, causing a tiny wobble in the meniscus. Using the 150-㎛-wide and 250-㎛-long microtip, we have fabricated 153-㎛-wide and 94-nm-thick PEDOT:PSS stripe at the maximum coating speed of 13 mm/s. To demonstrate its applicability in solution-processable organic light-emitting diodes (OLEDs), we have also fabricated an OLED device with the fine PEDOT:PSS stripe and obtained strong light emission from it.

Semi-Solid Forming Process of Thin Products (박막 성형품의 반응고 성형공정)

  • Semi-solid forming is the process of stirring alloy during solidification, making the mixture of liquid and solid, solidifying it, reheating it to the solid-liquid coexistent temperature, and then injecting this semi solid slurry into dies. In the semi-solid die casting process, it is very important to find out the correlation of injection condition, microstructure and mechanical properties. Especially, an improper injection condition is the main cause of liquid segregation and non-homogeneous mechanical properties due to the difference of solid fraction according to the position of the products. To ensure the database requisite to the semi-solid die casting product, it is essential to acquire the mechanical properties considering liquid segregation to the injection condition. In this study, the effect of injection condition on liquid segregation, formability, microstructure and mechanical properties in a thin product was investigated.

  • Hot-forging Process and die design was made for a large-scale compressor wheel of Ti-6Al-4V alloy with 2-D FE analysis. The design integrated the geometry-controlled approach and dynamic materials modelling(DMM). In order to obtain the processing contour map of Ti-6Al-4V alloy based on DMM, compression tests were carried out in the temperature range of 915$^{\circ}C$ to 1015$^{\circ}C$ and the strain range of 10$\^$-3/s$\^$-1/ to 10s$\^$-1/. In the die design of the compressor wheel using the rigid-plastic FE analysis, forging dimensional accuracy, the capacity of the forging machine and defect-free forging were considered as main design factors. The microstructure of hot forged wheel using the designed die showed a typical alpha-beta structure without forging-defects.

A Study on the Corner Filling in the Drawing of Quadrangle Rod from Round Bar (원형봉에서 사각재 인발 공정의 코너 채움에 관한 연구)

  • The comer filling in shaped drawing process is an important characteristic, unlike the round drawing. It has also influence on the dimensional accuracy of the product. In this study, therefore, the shaped drawing process has been simulated by the three dimensional rigid-plastic finite element method in order to investigate the effect of process variables such as reduction in area and semi-die angle to the corner filling. The artificial neural network has also been introduced to reduce the number of simulations. To verify the results of simulations, experiments have been performed on the real industrial products. According to the results, the main process variable on the corner filling is the combination of semi-die angle in the irregular shaped drawing processes, but in the case of regular shaped drawing processes, reduction in area has great influence on the corner filling.
