Corrosion Behavior of High Pressure Die Cast Al-Ni and Al-Ni-Ca Alloys in 3.5% NaCl Solution

  • In this investigation corrosion behavior of newly developed high-pressure die cast Al-Ni (N15) and Al-Ni-Ca (NX1503) alloys was studied in 3.5% NaCl solution. The electrochemical corrosion behavior was evaluated using open circuit potential (OCP) measurement, potentiodynamic polarization, and electrochemical impedance spectroscopy (EIS) techniques. Potentiodynamic polarization results validated that NX1503 alloy exhibited lower corrosion current density ($i_{corr}$) value ($5.969{\mu}A/cm^2$) compared to N15 ($7.387{\mu}A/cm^2$). EIS-Bode plots revealed a higher impedance (${\mid}Z{\mid}$) value and maximum phase angle value for NX1503 than N15 alloy. Equivalent circuit curve fitting analysis revealed that surface layer ($R_1$) and charge transfer resistance ($R_{ct}$) values of NX1503 alloy was higher compared to N15 alloy. Immersion corrosion studies were also conducted for alloys using fishing line specimen arrangement to simultaneously measure corrosion rates from weight loss ($P_W$) and hydrogen volume ($P_H$) after 72 hours and NX1503 alloy had lower corrosion rate compared to N15 alloy. The addition of Ca to N15 alloy significantly reduced the Al3Ni intermetallic phase and further grain refinement may be attributed for reduction in the corrosion rate.

  • The specific strength of magnesium alloy is four times that of iron and 1.5 times that of aluminum. For this reason, its use is increasing in the transportation industry which is promoting weight reduction. At room temperature, magnesium alloy has low formability due to Hexagonal closed packed (HCP) structure with relatively little slip plane. However, as the molding temperature increases, the formability of the magnesium alloy is greatly improved due to the activation of other additional slip systems, and the flow stress and elongation vary greatly depending on the temperature. In addition, magnesium alloys exhibit asymmetrical behavior, which is different from tensile and compression behavior. In this study, a jig was developed that can measure the plane deformation behavior on the surface of a material in tensile and compression tests of magnesium alloys in warm temperature. A jig was designed to prevent buckling occurring in the compression test by applying a certain pressure to apply it to the tensile and compression tests. And the tensile and compressive behavior of magnesium at each temperature was investigated with the developed jig and DIC equipment. In each experiment, the strain rate condition was set to a quasi-static strain rate of 0.01/s. The transformation temperature is room temperature, 100℃. 150℃, 200℃, 250℃. As a result of the experiment, the flow stress tended to decrease as the temperature increased. The maximum stress decreased by 60% at 250 degrees compared to room temperature. Particularly, work softening occurred above 150 degrees, which is the recrystallization temperature of the magnesium alloy. The elongation also tended to increase as the deformation temperature increased and increased by 60% at 250 degrees compared to room temperature. In the compression experiment, it was confirmed that the maximum stress decreased as the temperature increased.

  • The springback characteristics of AZ31B magnesium alloy sheet was investigated in OSU draw/bend test. Springback is the elastically-driven change of shape of a part after forming and it should be estimated and controlled to manufacture more precise products in sheet forming. The demands are increasing for magnesium alloy sheet press forming, but the study on its springback characteristics is insufficient. Strip draw/bend tests were conducted with various conditions - die radius, sheet thickness and controlled tensile force. The springback angles were measured from 'sidewall curl' of deformed shape. The tendency of springback angle was observed from the tests.

Effect of loading direction on the low cycle fatigue behavior of rolled AZ31 Mg alloy (AZ31 Mg 합금 압연 판재에서 하중방향에 따른 저주기 피로특성)

  • Low-cycle fatigue (LCF) tests were carried out to investigate the effect of loading direction on the cyclic deformation behavior and fatigue resistance of rolled AZ31 magnesium alloy. The as-received alloy showed a strong basal texture indicating that the most of basal planes of hexagonal close-packed structure were located parallel to the rolling direction. Two types of specimens whose loading directions were oriented parallel (RD) and vertical (ND) to the rolling direction. respectively, were used for the comparison. It was found that RD specimens yielded at much lower stresses during compression, while vice versa for the ND specimens, which was mainly attributed to the formation of primary twins. This anisotropic deformation behavior resulted in the different mean stresses during the cycling of RD and ND specimens, affecting the fatigue resistance of two specimens. The ND specimen showed a superior fatigue resistance as compared to the RD specimen under strain-controlled condition.

  • This paper discusses the optimization of friction stir spot welding (FSSW) process parameters for joining Aluminum alloy (AA6061-T6) with Magnesium alloy (AZ31B) sheets. Prior to optimization an empirical relationship was developed to predict the Tensile Shear Fracture Load (TSFL) incorporating the four most important FSSW parameters, i.e., tool rotational speed, plunge rate, dwell time and tool diameter ratio, using response surface methodology (RSM). The experiments were conducted based on four factor, five levels central composite rotatable design (CCD) matrix. The maximum TSFL obtained was 3.61kN, with the tool rotation of 1000 rpm, plunge rate of 16 mm/min, dwell time of 5 sec and tool diameter ratio of 2.5.

  • Since the formability of AZ31 magnesium alloy is not good in room temperature, it is known that high temperature forming is advantageous. However, many studies are necessary to find the proper forming temperature for Mg alloy. In this study, experimental and FEM analysis are performed to investigate the forming temperature for AZ31 sheet. The deep drawing process of square cup is used in forming experiment and FEA. The investigations are performed in three forming temperature, room temperature, $250^{\circ}C\;and\;400^{\circ}C$. The square cup is well formed in $250^{\circ}C$ forming temperature, on the other hand, the crack and failure is presented in corner section in room and $250^{\circ}C$ forming temperature. The main cause is investigated as the effect of hardening range by the experimental and FEM results.

A Study on Flow Forming Process of Magnesium Road Wheel (마그네슘 로드 휠의 유동성형 가공에 관한 연구)

  • Low pressure die casting and flow forming have been successfully used to produce sound road wheels from magnesium alloy AM80. In the current study, high speed compression testing was initially conducted to simulate the flow forming of a Mg wheel. Subsequently the flow forming was simulated with "Forge$^{TM}$", an FEM software package. On the basis of flow forming simulations, the flow forming of the Mg wheel was performed under different conditions. For the flow forming experiments, the preform castings were made by low pressure die casting from AM80, a commercial magnesium alloy. In flow forming of the magnesium preform wheel, the flow forming of the Mg wheel was successfully accomplished when the feed rate was less than half that for the forming of an aluminum road wheel. The reduction in feed rate was 52%. Finally, a comparison with the flow forming simulations was made.

  • Magnesium alloys is the lightest by structural metals, but it is not good corrosion resistant because of pit, void. Particularly, AZ31B magnesium alloy sheets that have slag, scratch by rolling process indicate some defects. The objective of this research is to perform uniform plating on AZ31B by studying etching and zincate process. Especially, zincate treatment by zinc salt and pyrophosphate is the most important in the decoration plating. Dissolution of magnesium is reduced by the formation of uniform zinc conversion layer during strick and post process, which decreases defects for plating process.
