대형 난성형 부품의 냉간단조기술 (Cold Forging Technology of large-sized and complicated parts)

  • Cold Forging has advantage in high accuracy and short working time. However large-skzed and complicated parts are difficult to process with cold forging. Thus large-sized and complicated parts have been processed with two pieces, or combind forging that is hot forging in addition to cold sizing. Recently, large-sized and complicated parts can be manufactured with cold forging alone by advanced cold forging technology using the long-stroke press. In this paper, cold forging technology of large-sized and complicated parts are investigated, including tripod slide housing for constant velocity joint and drive shaft for starter.

  • Thermal energy control is a important factor to control properties of large sized product in ingot-forging. Good control of thermal energy helps to increase characteristics and eliminate defects of large cast-forged part, such as large sized forged shell. We have studied about not only large size ring forging process and after heat treatment process by FEM simulation. Changes of temperature and microstructure for forged shell were predicted according to different heat treatment conditions. Therefore, we can choose the proper heat treatment condition by FEA. The sectional properties confirmed by practical experiment and evaluation have presented possibilities of process design by computational analysis.

  • 본 연구는 내경부에 깊은 구멍이 있는 컵형상의 대형단조품을 형단조와 자유단조 공법을 복합하여 성형하기 위한 단조공법 개발에 관한 것이다. 제안된 단조공법은 형단조를 이용하여 예비성형체를 성형하고 코깅 공법을 이용하여 후방압출 형상을 성형하는 방법이다. 유한요소해석에서 제안된 공법이 후방압출공법에 비하여 낮은 성형하중으로 더 높은 유효변형율을 나타내었다. 제안된 공법으로 시제품을 제작하여 내부품질이 양호한 제품을 적은 용량을 프레스로 성형할 수 있음을 확인하여 제안 공법의 타당성을 검증하였다.

대형 Ingot의 Upset 단조기술에 관한 연구 (A Parametric Study for the Upset Forging of Large Ingot)

  • The upset forging stage is the initial work in the forging process. It is used to remove the segregation and cavities of the ingot. Specially in handling large sized ingot, an improper upset forging can cause serious surface tearing. However, there is no detail reference for stable upset forging work. To resolve this difficulty, we studied several factors such as upset forging time, temperature varation of ingot, damage, load and stain rate etc., by using the rigid-plastic finite element approach available in the DEFORM code. Numerical simulation results indicated that: the load value of upset forging works shows severe decreasing trend at a certain point, same as strain rate. Also defects were found to be concentrated around the upper and lower portions of the ingot. With these results, we can estimate a guideline for stable upset forging work.

We have studied about forging process and after heat treatment process by FEM simulation. There are three ways of process. Changes of temperature and microstructure for forged shell were predicted according to temperature declination in large cast-forged product. So we will be able to choose the proper time from heat treatment conditions by FEM simulation.

  • In this paper, three-dimensional finite element approach to determining the number of blows in hammer forging is presented. Energy efficiency which is a major factor affecting the number of blows in hammer forging is assumed to decrease linearly as die-material contact area increases. The approach is applied to predicting the number of blows in counterblow hammer forging of large crank shaft for medium sized ship engine.

  • Ring forging process is more appropriate for high-length and thin walled ring, because it utilizes the forging press and hence does not require heavy-duty ring rolling mill. Although ring forging process is very simple and economic for facilities, the process is not efficient because of multi-forging-step and low material utilization. An effective ring forging process is developed using a hollow ingot. When a hollow ingot is used with a workpiece, the ingot can be forged into a final ring without multi-stage pre-forging process, such as, cogging, upsetting, and piercing, etc.. Finally it has advantages of the material utilization and process improvement because a few reheating and forging process are not necessary to make workpiece for ring forging. The important design variables are the applied plastic deformation energy to eliminate cast structure and make uniform properties. In this study, the mechanical properties after forging of hollow cast ingot were investigated from the experiment using circumferential sectional model. Also, the effects of process variables were studied by FEM simulation on the basis of thermo-visco-plastic constitutive equation. Applied strain is different at each position in length direction because diameter of hollow ingot is different in length direction. The different strain distribution become into a narrow gap by additional plastic deformation during diameter extension process.

열간공구강 DH32 소재의 열간단조품 개발에 관한 연구 (A Study on Development of Hot Forged Component of Hot Tool Steel DH32)

  • Hot tool steel, in general, has not been used as a material in hot forging. However such a hot tool steel is recently applied to forging materials by recent forging technology. DH32 is known as a kind of hot tool steels, which is developed for characteristics of excellent strength and toughness in high temperature. Feasibility of DH32 to hot forging material has been researched to develop the hot forging technology of a plunger used for a large-sized marine fuel pump. Hot compression experimental works were performed to investigate the hot strain characteristic of DH32 and with the experimental results FE simulations were also conducted for the design of forging processes and preform. It is found out through the hot compression experimental works that DH32 has a hot brittleness at more than $1150^{\circ}C$.

Die design system for deep drawing and ironing of high pressure gas cylinder

  • This paper describes a research work on the die design for the deep drawing & ironing(D. D. I) of high pressure gas cylinder. D. D. I die set is large-sized die used in horizontal press, which is usually composed of a drawing, and an ironing die. Design method of D. D. I die set is very different from that of conventional cold forging die set. Outer diameter of the die set is fixed because of press specification and that of the insert should be as small as possible for saving material cost. In this study, D. D. I die set has been designed to consider those characteristics, and the feasibility of the designed die has been verified by FE-analysis. In addition, the automated system of die design has been developed in AutoCAD R14 by formulating the applied methods to the regular rules.
