The main objective of the present study is to predict the process window of injection-compression molding corresponding to the capability of an injection machine for fabricating 7 inch LGP. The open distance and volume filled after injection stage were found to be two important factors that affect critical requirements such as flow length, injection pressure and clamping force for the process. Process window for the key factors was also predicted by response surface method. As a result, predicted process window for open distance and volume filled after injection stage satisfying the critical requirement with a given injection machine was in the range of 60 ~ 75%, and 104.00 ~ 104.25%, respectively.
In this study, an edge device that monitors the injection molding process by measuring the mold vibration(acceleration) signal and the mold surface temperature was developed and evaluated its performance. During injection molding, signals of the injection start, V/P switchover, and packing end sections were obtained through the measurement of the mold vibration and the injection time and packing time were calculated by using the difference between the times of the sections. Then, the mold closed and mold open signals were obtained using a magnetic hall sensor, and cycle time was calculated by using the time difference between the mold closed time each process. As a result of evaluating the performance by comparing the process data monitored by the edge device with the shot data recorded on the injection molding machine, the cycle time, injection time, and packing time showed very small error of 0.70±0.38%, 1.40±1.17%, and 0.69±0.82%, respectively, and the values close to the actual were monitored and the accuracy and reliability of the edge device were confirmed. In addition, it was confirmed that the mold surface temperature measured by the edge device was similar to the actual mold surface temperature.
It is very a time-consuming and error-prone process to obtain the optimal injection condition, which can produce good injection molding products in some operational variation of facilities, from a seed injection condition. This study proposes a new approach to search the optimal injection molding condition using a neural network and a genetic algorithm. To estimate the defect type of unknown injection conditions, this study forces the neural network into learning iteratively from the injection molding conditions collected. Major two parameters of the injection molding condition - injection pressure and velocity are encoded in a binary value to apply to the genetic algorithm. The optimal injection condition is obtained through the selection, cross-over, and mutation process of the genetic algorithm. Finally, this study compares the optimal injection condition searched using the proposed approach. with the other ones obtained by heuristic algorithms and design of experiment technique. The comparison result shows the usability of the approach proposed.
In this study, real-time collection of mold vibration signals during injection molding processes was achieved through IoT devices installed on the mold surface. To analyze changes in the collected vibration signals, injection molding was performed under six different process conditions. Analysis of the mold vibration signals according to process conditions revealed distinct trends and patterns. Based on this result, cosine similarity was applied to compare pattern changes in the mold vibration signals. The similarity in time and acceleration vector space between the collected data was analyzed. The results showed that under identical conditions for all six process settings, the cosine similarity remained around 0.92±0.07. However, when different process conditions were applied, the cosine similarity decreased to the range of 0.47±0.07. Based on these results, a cosine similarity threshold of 0.60~0.70 was established. When applied to the analysis of mold vibration signals, it was possible to determine whether the molding process was stable or whether variations had occurred due to changes in process conditions. This establishes the potential use of cosine similarity based on mold vibration signals in future applications for real-time monitoring of molding process changes and anomaly detection.
In this study, plastics were deformed after molding due to the characteristics of the material. The Taguchi experimental design method was utilized to find the molding conditions that minimized deformation of the plastic bezel to be assembled in an automotive steering wheel. The injection molding conditions applied to the experimental design method are the melt temperature, cavity plate coolant temperature, core plate coolant temperature, and cooling time. Each condition was divided into five levels, and a total of 25 experiments were planned. However, instead of performing 25 actual molding experiments, the injection molding analysis was performed using the Moldflow program, and the deformation values for each molding analysis were obtained. The optimal molding conditions were obtained from these deformation values. The actual injection molding experiment using optimal molding conditions was compared with the deformation amount of the current molded product. The deformation was measured using a precise 3D scanner. The deformation amount of the molded product under optimal molding conditions was 16.1% lower than the deformation amount of the current molded product.
Recently, reaction injection molding has been used broadly for rapid prototyping, because of its convenience and versatility. Since the properties of molded products are dependent on the process variables and the production is very short(less than 2minutes), the control of process variables is important. Generally, the two significant process variables are degree of cure and temperature of the reactants. In this paper, the relation between the degree of cure and the temperature of reactants was investigated to find the optimal curing condition of reaction injection molding for rapid prototyping. The degree of cure during reaction injection molding was measured by the Lacomtech sensor and dielectrometry equipment employing Wheatstone bridge type circuit.
Due to the capability of net shaping for complex 3D geometry, powder injection molding (PIM) is widely used for automotive parts, electronics and medical industry. In this study, an ultrasonic dental scaler tip produced by machining process was redesigned for the PIM process. Recently, the need of thin-walled injection molding and enhancement of its productivity is greatly increased. In this study, we designed and manufactured a injection molding system, which can mold a part with the thickness of $500{\mu}m$ and 8 cavity. And processing technique for the multi-cavity injection molding system, which is capable of mass productivity on the plastic parts, was considered. The problems of unbalance/imbalance on the molding process for the multi-cavity mold were predicted by numerical analysis using plastic injection molding commercial code. In addition, controllable system of melt front filling was introduced for a balanced filling using the mold temperature sensor on injection mold. It was shown that balanced filling with the suggested injection molding system was possible for $500{\mu}m$ plastic parts with 8 cavity layout.
In this paper, the injection molding process of automotive seat-back cover is analyzed in terms of simulation and of experiment. FE analysis was used to obtain molding conditions such as injection pressure, filling pattern, packing, shrinkage. Vacuum system for low pressure injection molding is developed in the experiment. Low pressure injection molded parts have been compared with conventional molded parts in terms of molding quality and mechanical properties. Based on the results, good product and the productivity improvement can be obtained in low pressure injection molding for automotive seat-back cover.
