  • This paper is concerned with transfer process on hot forging of bearing hub. Workers on hot forging have difficulty in working by high temperature and weight workpiece. And In conventional got forging of bearing hub, the material wasted to the flash accounts approximately 10% of the original workpiece. It is need manufacture automation and reduce the cost of forged products. Surface treatment of die and lubricant are investigated from experiment and FE-simulation for analysis of forming simulation. In order to hot forging process design considered flash thickness and blocker geometry and initial temperature of die and billet. This transfer process gave comparatively good results compared with actual products.

  • In this study, the hot forging technology for precision forming of spline teeth of the inner race in the auto-transmission was developed in order to minimize its finishing allowance. Several blocker and finisher shapes for the precision hot forging process of the inner race were proposed and the forging processes were analyzed using the three-dimensional finite element method. The optimum hot forging process was obtained considering some parameters such as metal flow patterns, forging defects and forming load. Blocker and finisher dies for the hot forging process were designed by selecting the most suitable shapes obtained from the finite element analysis. Experimental works were also performed in order to verify the optimum design of hot forging process.

  • Nimonic 80A superalloy with high-temperature strength and high corrosion-resistance is used in jet engine for aircraft, gas turbine for power plant and marine diesel engine, etc. To develop the manufacturing process of exhaust valve for large diesel engine using Nimonic 80A, various mechanical tests, such as hot compression, microstructure and hardness test have been performed. This results effectively used to set the reasonable forging conditions while hot forging of Nimonic 80A superalloy. Open die and closed die forging experiments are carried out from ESR ingot and finally get a good shaped exhaust valve product.

  • In bulk metal forming processes prediction of tool life is very important for saving production cost and achieving good material properties. Generally the service life of tools in metal forming process is limited to a large extent by wear, fracture and plastic deformation of tools. In case of hot and warm forging processes tool life depends on wear over 70%. In this study finite element analyses are con-ducted to warm and hot forging by adopting suggested wear model. By comparison of simulation and eal profile of die suggested wear model. By comparison of simulation and real profile of die suggested model is verified.

  • The mechanical and thermal load. and thermal softening which is happened by the high temperature of die, in hot and warm forging, cause wear. heat checking and plastic deformation, etc. This study is for the effects of solid lubricants and surface treatments for warm forging die Because cooling effect and low friction are essential to the long lift of dies. optimal surface treatments and lubricants are very important to hot and warm forging Process. The heat that is generated by repeated forging processes. and its transfer are important factors to affect die life. The main factors, which affect die hardness and heat transfer, are surface treatments and lubricants, which are related to thermal diffusion coefficient and heat transfer coefficient, etc. For verifying these. experiments art performed for diffusion coefficient and heat transfer coefficient in various conditions - different initial billet temperatures and different loads. Carbonitriding and ionitriding are used as surface treatments. and oil- base and water-base graphite lubrirants are used. The effects of lubricant and surface treatment for warm forging die lift are explained by their thermal characteristics.

  • Large size forged parts usually were made by hot open die forging because of the die cost, high applied load and small manufacturing quantities. Cast ingots were used in open die forging and the ingots almost included the cavities in its inside. Therefore, one of the aims for forging processes is to close and remove the cavities. However, its criteria were well not defined since the studies have many difficulties to investigate the cavity behaviors because of its large size. In this study, the cavity closure behavior was investigated by experimental and FE analysis. The FEM analysis is performed to investigate the overlap defect of cast ingots during free forging stage. The measured flow stress data were used to simulate the forging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}$-3D. The calculated results of cavity closure behavior are compared with the measured results before and after forging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.

  • The die design for hot forging was investigated for manufacturing precisely of scroll rotor made with Al-Si alloy. A scroll rotor is a non-symmetric 3-D shape part, having involute wraps. Disk-shaped billet of Al-Si alloy was extruded to wraps and boss simultaneously. Because the involute wraps is not axi-symmetric, the flow velocity and the stress of die is very much different at each portion. Moreover, the die in wraps portion is a cantilever beam and fractured. In this paper, the analysis of forming and die stress is investigated using the FEM tool, DEFORM-3D. The tensile strength of tool material is $250kg/mm^{2}$. From the analysis results, we can find the maximum principal stress of die is over the fracture strength and redesign the die. The prototype forged part is superior in net shaping and microstructure.

  • Hot closed-forging process and the die used for forming an automotive flange were analyzed from the viewpoints of heat transfer, grain-flow lines, and stresses to obtain a forged product without defects such as surface cracks, laps, cold shots, and partial filling. The forging process including up-set, pre-forging, final forging and pressing forces was investigated using finite element analysis. The influence of the preform die and the ratio of the heights of the upper die to lower die on the forging process and die were investigated and a die shape ($10^{\circ}$ for the preform die, and 1.5:1 ratio for the final die) suitable to achieve successful forging was determined on the basis of a parametric study. All parametric design requirements such as strength, full filling, and a load limit of 13,000 KN were satisfied for this newly developed flange die. New dies and flanges were fabricated and investigated. Defects such as partial filling and surface cracks were not observed.

  • We apply a closed die forging technology to a large crankshaft of which forging weight amounts to 850kg. 40ton counter-blow hammer forging machine is used. The forging process is optimized to reduce the forming load using finite element simulation. AFDEX 3D is used for forging simulation. The experiment is compared with finite element prediction and a good agreement is observed. The successful development of a large crankshaft by the closed die forging technology will contribute to opening a new area of closed-die forging application and to enhancing competitiveness of national machinery industries especially including ship part and power generation industries.
