  • Recently, environmental pollution has become a significant problem in industry and many researchers have investigated in order to preserve the environment. Environmentally conscious machining and technology have more important position in machining process, because cutting fluid has bad influence on the environment in milling process. This research is the experimental study on high speed machining of aluminum alloys through environmentally conscious machining. In this study, the surface roughness and chip appearance was investigated in the machining of aluminum alloys by dry machining, using cutting fluid and oil mist.

Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • The function of coolant in machining is to reduce the frictional force in the contact area in between the tool and the material, and to increase the precision by cooling the work-piece and the tool, to make the machining surface uniform, and to extend the tool life. However, cutting oil is harmful to the human body because it uses chlorine-based extreme pressure additives to cause environmental pollutants. In this study, the effect of cutting temperature and surface roughness of titanium alloy for medical purpose (Ti-6Al-7Nb) in eco-friendly ADL slot shape machining was investigated using the response surface analysis method. As the design of the experiment, three levels of cutting speed, feed rate, and depth of cut were designed and the experiment was conducted using the central composite planning method. The regression expressions of cutting temperature and surface roughness were respectively obtained as quadratic functions to obtain the minimum value and optimal cutting conditions. The values from this formula and the experimental values were compared. As a result, this study makes and establishes the basis to prevent environmental pollution caused by the use of coolant and to replace it with ADL (Aerosol Dry Lubricant) machining that uses a very small amount of vegetable oil with high pressure.

An Experimental Study on Cutting Characteristic of Ceramics (세라믹스의 절삭거동에 관한 실험적 연구)

  • The machinability of ceramics has been experimentally studied. The experiments were conducted on alumina cernmics of various purity, quartz, and cordierite using the sintered diamond tools and CBN tools. Tool wasre, surface roughness, and cutting resistence were measured and analysed. It was found that the workpieces could be machined with the diamond and CBN tools, but the sintered diamond tools were more efficient for the machining of the high strength ceramics. The machining of alumina ceramics with sintered diamond tools showed that (1) wet machining prolonged tool life comparing with dry machining, (2) workpiecewith higher purity had better surface roughness, (3) severe cutting conditions led to the chipping and fracture of tool and increase of the surface roughness and cutting resistance, (4) 20~40m/min of cutting speed, 0.01~0.02mm/rev of feed, and 0.1~0.2mm of cutting depth are suggested as proper cutting conditions for the high strength ceramics.

Improvement of Cutting Performance of DLC Coated WC against Al Alloy (DLC박막을 코팅한 초경공구의 Al합금에 대한 절삭성능 향상)

  • Diamond-like-carbon (DLC) coatings could be good candidates as solid lubricants for cutting tools in dry machining of aluminum alloy. In this work, DLC thin films were produced as a friction reduction coating for WC-Co insert tip using the plasma immersion ion beam deposition (PIIED) technique. DLC coatings were also coated on $Al_2O_3$ specimens and high temperature wear tested up to $400^{\circ}C$ in dry air to observe the survivability of the DLC coating in simulated severe cutting conditions using a pin-on-disc tribotester with Hertzian contact stress of 1.3GPa. It showed reduced friction coefficients of minimum 0.02 up to $400^{\circ}C$. And cutting performance of DLC coated WC-Co insert tips to Al 6061 alloy were conducted in a high speed machining center. The main problems of built-up edge formation in aluminum machining are drastically reduced with improved surface roughness. The improvements were mainly related to the low friction coefficient of DLC to Al alloy and the anti-adhesion of Al alloy to WE due to the inertness of DLC.

  • Cryogenic machining uses liquid nitrogen (LN2) as a coolant. This machining process can reduce the cutting temperature and increase tool life. Titanium alloys have been widely used in the aerospace and automobile industries because of their high strength-to-weight ratio. However, they are difficult to machine because of their poor thermal properties, which reduce tool life. In this study, we applied cryogenic machining to titanium alloys. Orthogonal cutting experiments were performed at a low cutting speed (1.2 - 2.1 m/min) in three cooling conditions: dry, cryogenic, and cryogenic plus heat. Cutting force and friction coefficients were observed to evaluate the machining characteristics for each cooling condition. For the cryogenic condition, cutting force and friction coefficients increased, but decreased for the cryogenic plus heat condition.

  • High speed ball end milling is attracting interest in the aerospace industry for the machining of complex 31) airfoil surfaces in nickel based superalloys, Experimental work is detailed on the effect of cutter orientation on tool life, cutting forces, chip formation, specific force and workpiece surface roughness, when high speed ball end milling nickel based supperalloy(lnconel 718). Dry cutting was performed using 8min diameter solid carbide cutters coated with either TiA1N or CrN for the workpiece mounted at an angle of 45˚ from the cutter axis. A horizontal downwards cutting orientation provided the best tool life with cut lengths~50% longer than for all other directions. Evaluation of cutting forces and associated spectrum analysis of results indicated that cutters employed in a horizontal downwards direction produced the least vibration.

  • The purpose of this study was to observe the facial, lingual and gingival walls of the cavity walls with various kinds of cutting tools. Class II cavities were prepared in newly extracted sound humen mandibular 1st left premolars, and observed in Sanning electron microscope. Diamond point (#201) and Tungsten Carbide burs (#170L) were used in ultra high speed handpieces (rpm 200000), and Tungsten Carbide bur (#702) and Steel bur (#560) were used in conventional handpieces (rpm 6000). All cavities were prepared under water spray, except for some which were finished with a dry abrasive stone (#57). Some cavities were finished with chisels (#41, 42, 83). The following results were obtained. 1. The cavity walls prepared with Diamond point were rougher than the cavity walls with Carbide burs and Steel burs. 2. The chisels were produced the smoothest surface. 3. The cavity walls which were prepared with cutting blades rotated toward enamel surface from outside, were smoother than cavity walls which were prepared with cutting blades rotated toward outside from the enamel surface.
