Real-time Gap Control for Micro-EDM: Application in a Microfactory

  • Electrical discharge machining (EDM) is one of the most widespread nonconventional machining processes. Recently, a low-power micro-EDM process was introduced using a cylindrical electrode. Since its development, micro-EDM has been applied effectively to micromachining, and because the device setup for this process is simple, it is suitable for a microfactory that minimizes machines to fabricate small products economically in one system. In the EDM process, however, the electrode is also removed along with the workpiece. Therefore, the electrode shape and length vary as machining progresses. In this paper, a control method using a high speed realtime voltage measurement is proposed to regulate the rate and amount of material removed. The proposed method is based on the assumption that the volume of the workpiece removed in a single discharge pulses is nearly constant. The discharge pulses are monitored and controlled to regulate the amount of material removed. For this purpose, we developed an algorithm and apparatus for counting the number of discharge pulses. Electrode wear compensation using pulse number information was applied to EDM milling in a microfactory, in which a slight tilt of the workpiece may occur. The proposed control method improves the machining quality and efficiency by eliminating the inaccuracies caused by electrode wear and workpiece tilt.

  • The present study investigated experimentally the spreading characteristics of a single liquid impinging on the inclined micro-textured aluminum (Al 6061) surfaces manufactured by using a micro computerized numerical control (${\mu}$-CNC) milling machine. The textured surfaces were composed of patterned micro-holes (diameter of $125\;{\mu}m$ and depth of $125\;{\mu}m$). In our experiment, the de-ionized (DI) water droplet of $4.3\;{\mu}l$ was impinged normally on the non-textured and textured surfaces at two different Weber numbers, and the droplet impinged on the inclined surfaces with different angles. A high speed camera was used to capture sequential digital images for measurement of the maximum spreading distance. It was found that for the textured surface, the measured apparent equilibrium contact angle (ECA) increased up to $105.8^{\circ}$, higher than the measured ECA of $87.6^{\circ}$ for the non-textured (bare) surface. In addition, it is conjectured that the spreading distance decreased because of a liquid penetration during droplet spreading through the holes, the increase in hydrophobicity, and viscous dissipation during impact process.

음향주파수 분석에 의한 엔드밀의 마모상태 추정에 관한 연구 (A Study on the Wear Estimation of End Mill Using Sound Frequency Analysis)

  • The wear process of end mill is so complicated process that a more reliable technique is required for the monitoring and controlling the tool life and its performance. This research presents a new tool wear monitoring method based on the sound signal generated on the machining. The experiment carried out continuous-side-milling for 4 cases using the high-speed-steel end mill under wet condition. The sound pressure was measured at 0.5m from the cutting zone by a dynamic microphone, and was analyzed at frequency domain. As the cutter impacts the workpiece surface, a situation of farced vibration arises in which the dominant forcing frequency is equal to the tooth passing frequency of the cutter. The tooth passing frequency appears as a harmonics form, and end mill flank wear is related with the first harmonic. It is possible to detect end . mill flank wear. This paper proposed the new method of the end mill wear detection.

  • There are many difficulties in automatic polishing for die & mold surfaces. Even though the process has been studied in the past 15 years, it has not been achieved yet, but by the process of actual hand work of well-skilled workers. A new magentic assisted polishing process, which is one of the potential methods for automation of surface finishing has been studied in the past 10 years by colleagues. The process has many merits, but on the other hand also has demerits, one being low efficiency of grindability by comparision with wheel polish. Therefore, some attempts were tried to improve the grindability by adopting electropolishing, ultra-high speed milling, 5-axis controlled machine etc... most recently by colleagues. This paper also aims to improve the efficiency of polishing by introducing the easily-polished shape surface cutting method equalizing the tool feed per revolution to the pick feed. This cutting method was experimentally confirmed to have sufficient grindability to polish milled surface (with $10{{\mu}m}$Rmax surface roughness) into mirror surface (with $0.4{{\mu}m}$Rmax surface roughness).

  • The present study conducts experimental investigation on spreading and deposition characteristics of a $4.3{\mu}l$ de-ionized (DI) water droplet impacting upon aluminum (Al 6061) flat and textured surfaces. The micro-textured surface consisted the micro-hole arrays (hole diameter: $125{\mu}m$, hole depth: $125{\mu}m$) fabricated by the conventional micro-computer numerical control (${\mu}$-CNC) milling machine process. We examined the surface effect of texture area fraction ${\varphi}_s$ ranging from 0 to 0.57 and impact velocity of droplet ranging from 0.40 m/s to 1.45 m/s on spreading and deposition characteristics from captured images. We used a high-speed camera to capture sequential images for investigate spreading characteristics and the image sensor to capture image of final equilibrium deposition droplet for analyze spreading diameter and contact angle. We found that the deposition droplet on textured surfaces have different wetting states. When the impact velocity is low, the non-wetting state partially exists, whereas over 0.64 m/s of impact velocity, totally wetting state is more prominent due to the increase kinetic energy of impinging droplet.

  • As real-time data of factories can be collected using various sensors, the adaptation of intelligent unmanned processing systems is spreading via the establishment of smart factories. In intelligent unmanned processing systems, data are collected in real time using sensors. The equipment is controlled by predicting future situations using the collected data. Particularly, a technology for the prediction of tool wear and for determining the exact timing of tool replacement is needed to prevent defected or unprocessed products due to tool breakage or tool wear. Directly measuring the tool wear in real time is difficult during the cutting process in milling. Therefore, tool wear should be predicted indirectly by analyzing the cutting load of the main spindle, current, vibration, noise, etc. In this study, data from the current and acceleration sensors; displacement data along the X, Y, and Z axes; tool wear value, and shape change data observed using Newroview were collected from the high-speed, two-edge, flat-end mill machining process of SKD11 steel. The support vector machine technique (machine learning technique) was applied to predict the amount of tool wear using the aforementioned data. Additionally, the prediction accuracies of all kernels were compared.

오디오 딥러닝을 활용한 Al, Steel 소재의 절삭 깊이에 따른 오디오 판별 (A Study on Acoustic Signal Characterization for Al and Steel Machining by Audio Deep Learning)

  • This study reports on the experiment of using deep learning algorithms to determine the machining process of aluminium and steel. A face cutting milling tool was used for machining and the cutting speed was set between 3 and 4 mm/s. Both materials were machined with a depth to 0.5mm and 1.0mm. To demonstrate the developed deep learning algorithm, simulation experiments were performed using the VGGish algorithm in MATLAB toobox. Downcutting was used to cut aluminum and steel as a machining process for high quality and precise learning. As a result of learning algorithms using audio data, 61%-99% accuracy was obtained in four categories: Al 0.5mm, Al 1.0mm, Steel 0.5mm and Steel 1.0mm. Audio discrimination using deep learning is derived as a probabilistic result.

  • The function of coolant in machining is to reduce the frictional force in the contact area in between the tool and the material, and to increase the precision by cooling the work-piece and the tool, to make the machining surface uniform, and to extend the tool life. However, cutting oil is harmful to the human body because it uses chlorine-based extreme pressure additives to cause environmental pollutants. In this study, the effect of cutting temperature and surface roughness of titanium alloy for medical purpose (Ti-6Al-7Nb) in eco-friendly ADL slot shape machining was investigated using the response surface analysis method. As the design of the experiment, three levels of cutting speed, feed rate, and depth of cut were designed and the experiment was conducted using the central composite planning method. The regression expressions of cutting temperature and surface roughness were respectively obtained as quadratic functions to obtain the minimum value and optimal cutting conditions. The values from this formula and the experimental values were compared. As a result, this study makes and establishes the basis to prevent environmental pollution caused by the use of coolant and to replace it with ADL (Aerosol Dry Lubricant) machining that uses a very small amount of vegetable oil with high pressure.

DED 공정으로 제조된 Al-B4C 복합재의 미세조직 및 기계적 특성 (Microstructures and Mechanical Properties of Al-B4C Composites Fabricated by DED Process)

  • Boron carbide (B4C) is highly significant in the production of lightweight protective materials when added to aluminum owing to its exceptional mechanical properties. In this study, a method for fabricating Al-B4C composites using high-energy ball milling and directed energy deposition (DED) is presented. Al-4 wt.% B4C composites were fabricated under 21 different laser conditions to analyze the microstructure and mechanical properties at different values of laser power and scan speeds. The composites fabricated at a laser power of 600 W and the same scan speed exhibited the highest hardness and generated the fewest pores. In contrast, the composites fabricated at a laser power of 1000 W exhibited the lowest hardness and generated a significant number of large pores. This can be explained by the influence of the microstructure on the energy density at different values of laser power.

정미기의 능률에 미치는 기계적 요인및 작동조건에 관한 연구 (Mechanical and Operational Factors Affecting the Efficiency of Rice Polishing Machines)

  • In analyzing the operational characteristics of a rice whitening machine, the internal radial pressure of the machine was measured using strain gage equipment. Changes in cylinder and feed screw configurations, screen type, cylinder speed and counter-pressure levels were examined to determine their impact on the quality and quantity of milled rice and the performance of the machine. The results are summarized as follows: 1. The internal radial pressure in the whitening chamber varied with the surface condition of the grain being processed. During the first or second pass through the machine, pressure was relatively low, reached a maximum after two to three passes with combinations I and II, three to six with combination III and then began to fall. 2. The pitch of the feed screw and the size of the feed gate opening which determine the rate of entry of grain into the whitening chamber, appeared to be the most important factor aff-::cting the degree of radial pressure, quality and quantity of milled rice and the efficiency of the machine. Using a feed screw with a wide pitch (4.8cm), radial pressure was relatively high and head rice recovery ratio \vere quite low. In this case capacity and machine effic?iency were much higher than obtained when using a feed screw with a narrow pitch (2.3cm). Very significant responses in radial pressure, head rice recovery rates and machine capacity were observed with changes in cylinder speed and counter-pressure levels when using the wide pitch feed screw. 3. The characteristics of the screen which surrounds the whitening chamber had an important effect on whitening efficiency. The existence of small protuberances on the original screen resulted in significant increases in both machine capacity and efficiency but without a significant decrease in head rice recovery or development of excessive radial pressure. Further work is required to determine the effects of screen surface conditions and the shape of the cylinderical steel roller on the rate of bran removal, machine efficiency and recovery rates. The size of the slotted perforations 0:1 the screen affects total milled rice recovery. The opening size on the original screen was fabricated to accommodate the round shape of Japonica rice varieties but was not suitable for the more slender Indica type. Milling Indica varieties with this screen resulted in a reduction in total milled rice recovery. 4. An increase in cylinder speed from 380 to 820 rpm produced a positive effect on head rice recovery for all machine combinations at every level of counter-pressure used in the tests. Head rice recovery was considerably lower at 380rpm using a wide screw pitch when compared to the results obtained at speeds from 600 to 820 r.p.m. The effects of cylinder speed On radial pressure, capacity and machine efficiency showed contrasting results, depending on the width of the feed screw pitch. With a narrow feed screw pitch (2.3cm), a direct proportional relationship was observed bet?ween cylinder speed and both radial pressure and machine efficiency. In contrast, using a 4.8 centimeter pitch feed roller produced a series of inverse relationships between the above variables. Based on the results of this study it is recommended when milling Indica type long grain rice varieties that the cylinder speed of the original machine be increased from 500-600 rmp up to a minimum of 800 rpm to obtain a greater abrasive effect between the grain and the screen. The pitch of the feed screw should be also reduced to decr?ease the level of internal radial pressure and to obtain higher machine efficiency and increased quality of milled rice with increased cylinder speeds. Further study on the interaction between cylinder speed and feed screw pitch is recommended. 5. An increase in the counter pressure level produced a negative effect On the head rice recovery with an increase in radial pressure, capacity, and machine efficiency over all combinations and at every level of cylinder speed. 6. Head rice recovery rates were conditioned primarily by the pressure inside the whitening chamber. According to the empirical cha racteristics curve developed in this study, the relationships of head rice recovery ($Y_h$) and machine capacity ($Y_c$/TEX>) to internal radial pressure ($X_p$) followed an inverse quadratic function and a linear function respectively: $$Y_h^\Delta=\frac{1}{{1.4383-0.2951X_p^\ast+0.1425X_p^{\ast\ast}}^2} , (R^2=0.98)$$$$Y_c^\Delta=-305.83+374.37X_p^{\ast\ast}, (R^2=0.88)$$The correlation between capacity and power consumption per unit of brown rice expressed in the following exponential function: $$Y_c^\Delta=1.63Y_c^{-0.7786^\{\ast\ast}, (R^2=0.94)$$These relationships indicate that when radial pressure increases above a certain range (1. 6 to 2.0 kg/$cm^2$ based On the results of the experiment) head ricerecovery decrea?ses in a quadratic relation with a inear increase in capacity but without any decrease in power consump tion per unit of brown rice. On the other hand, if radial pressure is below the range shown above, power consumption increases dramatically with a lin?ear decrease in capacity but without significant increases in head rice recovery. During the operation of a given whitening machine, the optimum radial pressure range or the correct capacity range should be selected by controlling the feed rate and/or counter-pressure keeping in mind the condition of the grain, particulary the hardness. It was observed that the total number of passes is related to radial pessure level, feed rate and counter-pressure level. The higher theradial pressure the fewer num?ber of pass required but with decreased head rice recovery. In particular, when using high feed rates, the total number of passes should be increased to more than three by reducing the counter-pressure level to avoid decreaseases in head rice recovery (less than 65 percent head rice recovery on the basis of brown rice) at every cylinder speed. 7. A rapid rise in grain temperature seemed to have a close relationship with the pressure generated inside the whitening chamber and, subsequently with head rice reco?very rates. The higher the rate of increase, the lower were the resulting head rice recoveries.
