Microstructural Characteristics by Compression Holding Time in Semi-Solid Forging (반용융 단조에서 가압유지 시간에 의한 미세조직의 특성)

  • The technology of Semi-Solid Forging (SSF) has been actively developed to fabricate near-net-shape products using light and hardly formable materials. Generally, the SSF process is composed of slug heating, forming, compression -holding and ejecting step. After forming step in SSF, the slug is compressed during a certain holding time in order to be completely filled in the die cavity and be accelerated in solidification rate. The compression holding time that can affect microstructural characteristics and shape of products is important to make decision, where it is necessary to find overall heat transfer coefficient properly which has large effect on heat transfer between slug and die. This paper presents the procedure to predict compression holding time of obtaining the final shaped part with information of temperature and solid fraction for a cylindrical slug at compression holding step in closed-die compression process using heat transfer analysis considering latent heat by means of finite element method. The influence of the predicted compression holding time on microstructural characteristics of products is finally investigated by experiment.

Optimized Design of a Cold Plate Heat Sink using FEM and Optimization (유한요소법과 최적설계기법을 활용한 히트싱크 콜드 플레이트 최적 설계)

  • In order to improve efficiency, an outdoor unit using a refrigerant cooling method is designed into many air conditioner systems. The heat exchanger is composed of a Cu tube and an plate. The optimal design for the cold plate is very important because the efficiency of the heat transfer depends on the contact area between the Cu tube and the cold plate. The current study focused on the design of the cold plate to obtain a uniform contact between the Cu tube and the cold plate. Both FE(finite element) analysis and optimization were used in the design. The contact area between the tube and plate was predicted and improved by 16% through the press forming simulations. The springback after press forming was also reduced when the optimized design parameters were used. To verify the validity of the optimal cold plate design, a verification test was conducted. As a result, the performance of the heat exchanger improved by 34% when compared to benchmarked products.

Derivation of Simplified Formulas to Predict Deformations of Plate in Steel Forming Process with Induction Heating (유도가열을 이용한 강판성형공정에서 변형량 예측을 위한 계산식 유도)

  • Recently, the electro-magnetic induction process has been utilizing to substitute the flame heating process in shipyard. However, few studies have been performed to exactly analyze the deformation mechanism of the heating process with mathematical model. This is mainly due to the difficulty of modeling the inductor travelling on plate during the process. In this study, heat flux distribution of the process is firstly numerically analysed with the assumption that the process has a quasi-stationary state and also with the consideration that the heat source itself highly depends on the temperature of base plate. With the heat flux, the thermal and deformation analyses are then performed with a commercial program for 34 combinations of heating parameters. The deformations obtained and heating parameters are synthesized with a statistical method to produce simplified formulas, which easily give the relation between the heating parameters and deformations. The formulas are well compared with results of experiment.

  • Because of its rustproof property, stainless steel is widely used in kitchen appliances, building materials, electronics, chemical plants and automobile exhausts. In addition, the utilization of stainless steel for fuel cell application is growing. As the demand for this material increases, it is necessary to study the basic properties of stainless steel such as corrosion resistance, heat transfer, formability, cutting or shearing ability and weldability. In this article, the mechanical properties, formability and press forming performance of stainless steel are reviewed. Since temperature and strain rate affect the press forming performance of STS304(austenitic) stainless steel, the influence of these parameters on the plastic behavior should be investigated. Moreover, measures for the prevention of ridging of STS430(ferritic) and delayed fracture of STS430, which respectively appear during and after press forming, should be considered. Recently, stainless steel sheets with a thickness lower than 0.2 mm have been widely used in applications for mobile phone, digital camera and fuel cell separator. Therefore, there is a growing interest of studying the grain size effect and plasticity at the crystal scale in order to understand the anisotropic behavior and micro forming ability of thin sheets. This review paper was written with the objective of helping engineers and researchers to understand the forming characteristics of stainless steel and to establish standards in plastic forming techniques.

An efficient finite element analysis model for thermal plate forming in shipbuilding

  • Herein, we present the design and development of an efficient finite element analysis model for thermal plate forming in shipbuilding. Double curvature shells in the ship building industries are primarily formed through the thermal forming technique. Thermal forming involves heating of steel plates using heat sources like oxy-acetylene gas torch, laser, and induction heating, etc. The differential expansion and contraction across the plate thickness cause plastic deformation and bending of plates. Thermal forming is a complex forming technique as the plastic deformation and bending depends on many factors such as peak temperature, heating and cooling rate, depth of heated zone and many other secondary factors. In this work, we develop an efficient finite element analysis model for the thermo-mechanical analysis of thermal forming. Different simulations are reported to study the effect of various parameters affecting the process. Temperature dependent properties are used in the analysis and the finite element analysis model is used to identify the critical flame velocity to avoid recrystallization of plate material. A spring connected plate is modeled for structural analysis using spring elements and that helps in identifying the resultant shapes of various thermal forming patterns. Finally, detailed simulation results are reported to establish the efficacy, applicability and efficiency of the designed and developed finite element analysis model.

Characterization of Aluminum Coated Layer in Hot Press Forming of Boron Steel (고온 프레스성형시 보론강 알루미늄 코팅층 거동특성)

  • Hot press forming allows geometrically complicated parts to be formed from sheet and the rapid cooling hardens them to extremely high strength. The main purpose of this research is to characterize Al coated layer in Al coated boron steel during hot press forming. For the hot press hardening experiment, test specimens were heated up to $810{\sim}930^{\circ}C$ and held for 3, 6 and 9 minutes, respectively. And then, some specimens were press hardened and others were air-cooled without any pressing for the comparison purpose. Al coated layer shows four distinct micro-structural regions of interest; diffusion zone, Al-Fe zone(I) low-Al zone(LAZ) and Al-Fe zone(II). Band-like LAZ is clearly shown at temperature ranges of $810{\sim}870^{\circ}C$ and sparsely dispersed at temperature higher than 900oC. The micro-cracking behavior in the Al coated layer during forming were also analyzed by bending and deep drawing tests. The strain concentration in softer LAZ is found to be closely related with micro-cracking and exfoliation in coated layer during forming.

  • A semi-solid forming technology has a lot of advantages compared to the die casting, squeeze casting and hot/cold forging, so semi-solid forming has been studied actively. Semi-solid forming has two methods. One is thixoforming with reheating of prepared billet, the other is rheoforming with cooled melt until semi-solid state. Thixoforging technology can produce non-dendritic alloys for semi-solid forming complex shaped parts in metal alloys. In this study, the thixoforging was experimented with made rheology materials by the spiral stirrer equipment. Rheology materials for forging were made by A356 casting aluminum alloy and A6061 wrought aluminum alloy. After experiment, forged samples were measured microstructure and were heat treated for high mechanical properties.

  • Hot press forming is an advanced forming technology fur manufacturing of complex and crash-resistant automotive parts using ultra high strength steels. The 3-dimensional FE analysis of hot press forming process, in which process the deformation, heat transfer and phase transformation behavior are fully coupled, is carried out. The vast amount of material properties for the FE analysis is obtained from material properties calculation software which is based on thermodynamic calculations. The overall methodology for the FE analysis of HPF process and the analysis results are discussed here.

  • This study reveals the sheet metal working with multi-forming type ultra precision process. They require analysis of many kinds of important factors, i.e. theory and practice of metal press working and its phenomena, die structure, machining condition for die making, die material, heat treatment of die components, know-how and so on. In this study, we designed and constructed a multi-forming ultra precision progressive die as a bending and drawing working of multi-stage and performed through the try out for thin sheet metal. This part I of papers related to the analysis of production part and strip process layout design through the metal forming simulation by DEFORM and IDEAS.

  • This paper focuses on a rheo-forming of am part fabricated by electromagnetic stirring system (EMS). This forming process take place under high pressure of high pressure die casting and thin walled casting is possible. Furthermore, the productivity is better than low pressure die casting because of shorter cycle time. The advantages of rheo-forming are performed in the semi solid state with laminar flow and the gas content is low, which makes welding possible. Therefore this research applies for arm part with EMS and has investigated the mechanical properties after T6 and T5 heat-treatment.
