Effect of Ball End Mill Geometry and Cutting Conditions on Machinability of Hardened Tool Steel

  • Roughing of tool steel in its hardened state represents a real challenge in the die and meld industry and process improvement depends on research of tool material, coating technique, and lubrication. However, roughing of hardened steels generates extreme heat and without coolant flooding, tool material cannot withstand the high temperature without choosing the right tools with proper coating. This research conducted milling tests using coated ball end mills to study effects of cutting conditions and geometric parameters of ball end mills on the machinability of hardened tool steel. KP4 steel and STD 11 heat treated steels were used in the dry cutting as the workpiece and TiAIN coated ball end mills with side relief angle of 12$^{\circ}$ was utilized in the cutting tests. Cutting forces, tool wear, and surface roughness were measured in the cutting tests. Results from the experiments showed that 85 m/min of cutting speed and 0.32 mm/rev of feed rate were optimum conditions for better surface finish during rough cutting and 0.26mm/rev with the same cutting speed are optimum conditions in the finish cutting.

  • High speed machining experiment on the heat-treated mold steel(STAVAX and CALMAX of hardness HRc 53) is carried using TiAlN coated ball endmill. Tool life and wear characteristics under the various machining parameters and cooling methods are investigated. Effect of cooling method on life and wear of the tool was compared. For most cases, tool life was not determined by the amount of wear but by th chipping on the cutting edge. It is found that tool manufacturer's cutting parameters generally agrees with the results of this experiment.

고경도 금형강의 와이어 방전가공특성에 관한 연구 (A Study on the Characteristics of Wire Electrical Discharge Machining of the High-Hardened Mold Steel)

  • In this study, the characteristics of Wire Electrical Discharge Machining(WEDM) of the high-hardened mold steel were investigated. WEDM experiments have been carried out based on parameter of wire diameter, pulse on time, pulse off time, feed rate and cycle etc. From the results, the optimized WEDM cycle of RIGOR steel has been revealed as $5{\sim}7$ times. Also, geometrical accuracy of the Core Pin is dependent on WEDM wire radius machining condition and wire chattering.

  • High speed milling experiment on the hardened mold steel (CALMAX at hardness of HRC 55) is carried out using small diameter ball endmills. Tool lift and wear characteristics under the various machining parameters are investigated Effect of dynamic runout on the wear of the tool is also studied. For most of the cases, catastrophic chipping of tool edge is not observed and uniformly distributed wear on the flank surface of the tool is obtained. It is found that lower rate of tool wear is obtained as the cutting speed is increased. Also, high pick feed rate is found to be more favorable in terms of the tool wear and material removal rate.

  • Die steel for plastic molding were used as mold material of automobile parts and electronic component industry. The material of this paper has superior to mechanical properties, such as repair weldability, corrosion resistance and high temperature strength, required mold parts for semitransparent. Laser-induced surface hardening technology is widely adopted to improver fatigue life and wear resistance via localized hardening at the surface of mold parts. The objective of this research work is to investigate on the characteristics of surface hardening of the laser process parameters, such as beam travel speed, laser power and defocsued spot position, for the case of die steel for plastic molding. Lens for surface hardening of large area is plano-convex type with elliptical profile to maintain uniform laser irradiation. According to the experimental results, large size of hardened layer at the surface of die steel for plastic molding was achieved, and microstructure of this layer was lath martensite. Optimal surface status and mechanical property of hardened layer could be obtained at 1095Watt, $0.25{\sim}0.3m/min$, 0mm (focal length: 232mm) for laser power, beam travel speed, and focal position. Where, heat input was $0.793{\times}10^{3}J/cm^2$, and width of hardened layer was 27.58mm.

금형 가공 시 최적 가공조건을 결정하기 위한 공구수명 예측 프로그램 개발 (Development of tool-life prediction program to determine the optimal machining conditions in mold machining)

  • Recently, with the emergence of the 4th industrial revolution, the demand for smart factories and factory automation is increasing. In this study, a tool life prediction program was developed to select optimal machining conditions using CNC milling equipment, which is widely used in flexible production and automation. The equipment used in the experiment was Hwacheon Machine Tool's 5-axis machining equipment, and the tool used was a 17F2R tool. For the machining path, the down-milling cutting method was selected and long-term machining was performed. The analysis standard for side wear on the tool was set at 0.1 to 0.2 mm, and tool life data and wear data were obtained in the cutting experiment. The program was created through the data obtained from the experiment, and a prediction rate of over 90% was secured when comparing the experimental data and the predicted data.

  • An FFD(flexible fine die) is an embossed mold that consists of a thin plate ranging from 0.6 to 3 mm in thickness. FFDs are primarily used for cutting LCD films and F-PCB sheets. In the high-speed micro-milling process of flexible fine dies, the lubrication and cooling of the cutting edges is very important from the aspect of eco machining and cutting performance. In this paper, a comparative study of tool wear and surface roughness between cutting fluid and hybrid lubrication for eco-machining of FFD was conducted for processes of high-speed machining of highly hardened material (STC5, HRC52). Especially, the incorporated fluid method for eco machining, in which the cutting performances can be simultaneously measured, was introduced. The machining results show that hybrid lubrication, instead of conventional cutting fluid, leads to excellent tool wear and surface roughness and represents the proper conditions for eco micro-machining of flexible fine dies.

  • Ni based($Ni_{57}Zr_{20}Ti_{18}Si_2Sn_3$) bulk metallic glass(BMG) powders were produced by a gas atomization process, and ductile Cu powders were mixed using a spray drying process. The Ni-based amorphous powder and Cu mixed Ni composite powders were compacted by a spark plasma sintering (SPS) processes into cylindrical shape. The relative density varied with the used SPS mold materials such as graphite, hardened steel and WC-Co hard metal. The relative density increased from 87% to 98% when the sintering temperature increased up to $460^{\circ}C$ in the WC-Co hard metal mold.

  • 3D formed Electrical Discharge Machining (EDM) and hole EDM were conducted for die and mold manufacturing with electrodes which were made by mechanical machining and wire EDM. It is difficult to machine the hardened material after heat treatment and quenching with traditional machining. The only method of machining hardened material is die-sinking EDM. In this research, hole EDM was conducted for heat-treated cold-worked tool steel (SKD11) for use as a die material. The EDM surfaces were analyzed by pulse-on time and peak current of EDM current, according to the machining conditions of EDM. The EDM surface profiles were affected by the peak current. The contribution of each factor is peak current (91.63%) and pulse-on time (0.93%). The best surface roughness was obtained with a $130{\mu}s$ pulse-on time and a 14.2 A peak current. With uniform EDM processing, the surface deteriorated with increasing pulse-on time and peak current. The thickness of the solidified layer induced by EDM was increased as the peak current, crater shapes, and erupted shapes of EDM surfaces were increased. Therefore, microcracking gaps induced by surface tension were increased.
