Cutting Performance of Si$_3$N$_4$ Based SiC Ceramic Cutting Tools

  • Composites of Si$_3$N$_4$-SiC containing up to 30 wt% of dispersed SiC particles were fabricated via hot-pressing with an oxynitride glass. To determine the effect of sintering time and SiC content on the mechanical properties and the cutting performance, the composites with fixed 8hr-sintering time and 20 wt% SiC content were fabricated and tested. Fracture toughness of the composites increased with increasing sintering time, while the hardness increased as the SiC content increased up to 20 wt%. The hardness of the composites was relatively independent of the grain size and the sintered density. For machining heat-treated AISI4140, the insert with 20 wt% SiC sintered for 8hr showed the longest tool life while the insert with 20 wt% SiC sintered for 12hr showed the longest tool life for machining gray cast iron. An effort was made to relate the mechanical properties, such as hardness, fracture toughness and wear resistance coefficient with the tool life. However, no apparent relationship was found between them. It may be stated that tool life is affected by not only the mechanical properties but also other properties such as surface roughness, density, grian size and the number of the inherent defects in the inserts.

  • Engineering ceramics have some excellent properties as the material for the mechanical components. It is, however, very difficult to grind ceramics with high efficiency because of their high strength, hardness and brittleness. In this paper, experiments are carried out to obtain the effect of "In-process dressing" to grind the Engineering ceramics with high efficiency. To save running time for dressing process and obtain restraint effect of diamond grain wear, "In-process dressing" system using WA stick type honing stone is proposed. Representative Engineering ceramics, such as AI$_{2}$O$_{3}$, Si$_{3}$N$_{4}$, are ground with diamond wheel. Also bending strength test is carried out to check upward tendancy of mecahnical properties as the result of machining defact restraint through the grinding machining method using "In-process dressing" process. Some results obtained in this study provide useful information to attain the high efficiency grinding and the high mechanical properties of Engineering ceramics.rties of Engineering ceramics.

용융 Al의 치환반응에 의한 $Al_2O_3/Al$ 복합체의 제조 (Fabrication of $Al_2O_3/Al$ Composites by Replacement Reaction of Molten Metal Al)

  • Al2O3/Al composites were produced by displacement reaction method, which was carried out by immersing the sintered silica preform, which was prepared from fused silica powder, in molten aluminum. Because the molten aluminum did not penetrate into the silica preform with higher than 20% of porosity when the displacement reaction was accomplished at 100$0^{\circ}C$ for 10 hours in air atmosphere, the optimum range of sintering temperature of silica preform was from 135$0^{\circ}C$ to 140$0^{\circ}C$. The microstructure of this Al2O3/Al composites showed three-dimentionally co-continuous alumina, which provides wear resistance and high stiffness, and aluminium which acts as a toughnening phase. The grain size of the alumina in composites did not change with the particle size of the silica preform. The exact shape of the preform was retained and a net-shaped composite was produced. The representative Al2O3/Al composite prepared in this study showed 3.30mg/㎤ of bulk density, 350-430 MPa of flexural strength, 7.0 MPa.m1/2 of fracture toughness, and good machinability.

  • Copper electroplating has been applied to various fields such as decorative plating and through-hole plating. Technical realization of high strength copper preplating for wear-resistant tools and molds in addition to these applications is the aim of this work. Brighters and levelers, such as MPSA, Gelatin, Thiourea, PEG and JGB, were added in copper sulfate electrolyte, and the effects of these organic additives on the hardness were evaluated. All additives in this work were effective in increasing the hardness of copper electrodeposits. Thiourea increased the hardness up to 350 VHN, and was the most effective accelarator in sulfate electrolyte. It was shown from the X-ray diffraction analysis that preferred orientation changed from (200) to (111) with increasing concentration of organic additives. Crystallite size decreased with increasing concentration of additive. Hardness was increased with decreasing crystallite size, and this result is consistent with Hall-Petch relationship, and it was apparent that the hardening of copper electrodeposits results from the grain refining effect.

분말사출성형에 의한 WC-Co 계 milling insert 제조 (WC-Co Milling Inserts Manufactured by Powder Injection Molding)

  • The purpose of this study is to investigate the manufacturing feasibility of WC-Co milling inserts via Powder Injection Molding (PIM) process. WC-Co is used in a wide variety of cutting tools due to its high hardness, stiffness, compressive strength and wear resistance properties. WC-Co parts for a high stress application were conventionally produced by the press and sinter method, which were Iimited to 2 dimensional shapes. Manufacturing WC-Co parts for a high stress application by PIM implies that tool efficiency can be highly improved due to increased freedom is design. P30 grade WC powder (WC-Co-TiC-TaC system) was mixed with RIST-5B133 binder and injection molded into milling inserts (Taegu Tech. Model WCMX 06T 308). The mean grain size of the powder was about 0.8$\mu$m. Injection molded specimens were debound by solvent extraction and thermal degradation method at various conditions. The specimens were sintered at 140$0^{\circ}C$ for 1 hr in vacuum. Carbon content, weight loss, dimensional change, and macro defects of the specimen were carefully monitored at each stage of the PIM process. PIMed WC-Co milling inserts reached 100% full density after sinteing. Its mechanical properties and micro-structures were comparable with the press and sintered milling insert. Carbon content of the sintered WC-Co insert was mainly determained by the atmosphere of thermal debinding. By controlling powder loading and injection molding condition, dimensional accuracy could be obtained within 0.4%. We confirm that PIM can not only be an alternative manufacturing method for WC-Co parts economically but also provide a design freedom for more effieient cutting tools.

  • In surface grinding, the conditions of the grinding wheel has much more significant effect on the machined workpiece as compared to other metal removal processes. The contact between the grinding wheel and the workpiece introduce heat and resistance, which restrict the self-dressing of the grits and result in burrs cracks on the workpiece. Therefore, before or during the grinding operation, it is necessary to self-dressing the grinding wheel for more accurate performance. In general, however, the choice of the dressing time has made by the operator's own decision or the condition of the workpiece. In this paper, a new method for finding the optimal dressing time of the grinding wheel is proposed. In order to develop a more sophisticated methodology, a non-contacting in-process optical measurement method using a laser beam has been introduced to find the glazing, loading, and spilling of the grinding wheel Simultaneously, a three-dimensional computer simulation of the grinding operation has been attempted based on the contact mechanism between the grinding wheel and the workpiece. The grains of the grinding wheel are simulated and the optimal dressing time is determined based on the amount of grain wear and work surface roughness.

  • In the present study, SiCSi-$Si_3 N_4$-SiC ceramic composites that contained up to 30 wt% of dispersed SiC particles were fabricat-ed cia hot-pressing with an oxynitride glass. The microstructure, the mechanical properties and the cutting performance of resulting ceramic composites were investigated. By fixing the composition as $Si_3 N_4$-20wf%SiC, the effect of sintering time on the microstructure, the mechanical properties and the cutting performance were also investigated. The longer sir-tering time is, the bigger the grain size of SiC is. The fracture toughness(-$K_k$) of the $Si_3 N_4$-SiC ceramic composites increased with the increase of gain size, while the flexural strengthh($\sigma$) decreased. For machining SCM440, the insert with 20wt%r SiC sintered for 8 hours showed the longest tool life while the insert with 20wt% SiC sintered for 12 hours showed the longest tool life for machining gray cast iron.

  • Nickel-ceramics nanocomposite coatings can be applied as the wear resistance coating, corrosion protection of underlying materials, and decorative coatings. Hence, Nickel based nanocomposite coatings, especially Ni-SiC, have been extensively studied in recent years. However, more often agglomeration problem of the nanoparticles in the nickel matrix can cause deterioration of the mechanical properties rather than improvement. The homogeneous distribution of the nanoparticles in the matrix coating is still being challenging. In this experiment, electrochemical deposition of Ni-SiC composite coating was done in presence of ultrasound. The effects of different ultrasonic powers and frequencies on the nanoparticle dispersion were studied. The electrodeposition was carried out in nickel sulfamate bath by applying pulse current technique. Compared to the conventional mechanical stirring technique to prevent nanoparticles agglomeration and sedimentation during composite electrodeposition, the aid of ultrasonic dispersion along with mechanical stirring has been found to be more effective not only for the nanoparticles dispersion, but also for the mechanical properties of the electrodeposited coatings. Nanoparticles were found to be distributed homogeneously with reduced agglomeration. The microstructure of the composite coating has also been changed, allowing some random orientations of the nickel crystallite grain growths, smooth surface, and finer grains. As a consequence, better mechanical properties of the composites were observed.

Mechanism of Surface Corrosion in the Continuous Casting Guide Rolls

  • Due to the importance of the surface on the final slab quality, it is essential to maintain a smooth segment roll surface that is in touch with the thin solid shell during solidification. In this paper, the surface of the used continuous casting guide roll was analyzed to realize the mechanism of its surface deterioration. Surface analysis has revealed severe corrosion at two distinct areas leading to deep roughness occurring on the guide roll. Firstly, the severe corrosion follows prior austenite grain boundary due to exposure with acidic environment. Also, in heat affected zone (HAZ) where two cladding beads overlap, more severe corrosion takes place. The overheat input results in local ferritization without full melting which increases retained δ-ferrite content almost 10 times higher than surrounding area. Corrosion was observed to happen at the δ-γ interface where Cr depletion takes place.
