Droplet transfer modes due to welding conditions and the effect of Ca in welding wire on droplet transfer were investigated. Droplet transfer mode in CO$_{2}$ welding was classified into 2 modes, that is, short circuit and globular transfer, with increasing welding current and voltage. With increasing Ca content in wire, repulsive pressure due to vaporization of Ca was considerably increased. In short circuit transfer region, arcing time was increased and droplet transfer cycle was decreased, with increasing Ca content. In globular transfer region, welding condition for globular transfer was lower current region, with increasing Ca content.

Generally, welding gap is a serious factor of a falling-off in weld quality among various kind of weld defect. Welding gap is created between two work piece in GMAW(Gas Metal Arc Welding) of horizontal fillet weld because surface of workpiece is not flat by cutting process. In these days, there were many attempts to detect welding gap. though we prevalently use the vision sensor or arc sensor in welding process, it is difficult to detect welding gap for improvement of welding quality. But we have a trouble to find relationship between welding gap and many welding parameters due to non-linearity of welding process. As mentioned about the various difficult problem, we can detect welding gap precisely using neural networks which are able to model non-linear function. Also, this paper was proposed real-time monitoring of weld bead shape to find effect of welding gap and to estimate weld quality. Monitoring of weld bead shape examined the correlation of welding parameters with bead eometry using learning ability of neural networks. Finally, the developed system, welding gap detecting system and bead shape monitoring system, is expected to the successful capability of automation of welding process by result of simulation.
Extruded aluminium panels have been widely used for railway vehicle structures because -of their light specific weight and other merits. In the past, GMAW (Gas Metal Arc Welding) and GTAW (Gas Tungsten Arc Welding) were mainly used to join aluminium panels. But recently friction stir welding (FSW) is widely used due to its lots of advantage. In this study aluminium A6005 which is used for car body structures was chosen. The influences of main parameters on mechanical properties such as: pin (tool) rotating speed, pin transition speed, shoulder, diameter, pin length and tilting angle were examined. Optical microscope and scanning electron microscope (SEM) observation, micro hardness tests, and tensile tests were carried out.
To get the appropriate welding process variables, mathematical modeling in conjunction with many experiments is necessary to predict the magnitude of weld bead shape. Even though the experimental results are reliable, it has a difficulty in accurately predicting welding process variables for the desired weld bead shape because of nonlinear and complex characteristics of welding processes. The welding condition determined for the desired weld bead shape may cause the weld defect if the welding current/voltage/speed combination is improperly selected. In this study, the $2^{n-1}$ fractional factorial design method and correlation parameter were used to investigate the effect of the welding process variables on the fillet joint shape, and the multiple non-linear regression analysis was used for modeling the gas metal arc welding(GMAW)parameters of the fillet joint. Finally, a fuzzy rule-based method and a neural network method were proposed so that the complexity and non-linearity of arc welding phenomena could be effectively overcome. The performance of the proposed neuro-fuzzy system was evaluated through various experiments. The experimental results showed that the proposed neuro-fuzzy system could effectively check the welding conditions as to whether or not weld defects would occur, and also adjust the welding conditions to avoid these weld defects.
SM45C steel rods being used generally for power transmission shafts and machine components was selected and welded by Butt-GMAW(Gas Metal Arc Welding) method. An estimation of fatigue life was studied by constructing S-N curve. Fatigue strength of base metal zone showed higher values than one of weld zone in low cycles between $10^4$ and $10^6$cycles. However, significant decrease in fatigue strength of base metal was found around $10^6$cycles, which were almost same as one of heat affected zone. This decrease was attributed that initial residual stress of the steel rods distributed by drawing process was diminished by continually applied load, and resulted in softening of base metal. The fatigue limit of the weld zone was highest in the boundary between deposited metal zone and heat affected zone, and followed by in the order of deposited metal zone, base metal zone, and heat affected zone. Based on these results, it is revealed that the stress for safety design of machine components using SM45C butt-welded steel rods must be selected within the region of the lowest fatigue limit of heat affected zone.

Objectives: This study was conducted to investigate the patterns of exposure of welders to strong magnetic fields for extended periods of time on the basis of their daily activities as recorded in a logbook. Methods: Male workers whose main job is welding, specifically seven welders occupied with gas tungsten arc welding(GTAW), two performing shielded metal arc welding(SMAW), and ten engaged in gas metal arc welding(GMAW), were measured in terms of the degree to which they were exposed to extremely low frequency(ELF) magnetic fields over 24 hours by using an electromagnetic field meter(EMF meter), as well as based on a daily activity log. Results: The welders were exposed to $1.25{\pm}4.95{\mu}T$ of magnetic field per day on average. For those who spent more than half a day-735.26 minutes, or 51.1% of the day-at work, the figure averages $3.88{\pm}8.85{\mu}T$ with a maximum value of $221.28{\mu}T$. The subject welders spent $338.14{\pm}154.95$ minutes per day at home. During their stays at home, they were exposed to an average of $0.17{\pm}0.06{\mu}T$ with a maximum value of $3.50{\mu}T$. The maximum exposure of $221.28{\mu}T$ occurred when welders performed GMAW. The average exposure reached its highest at $17.71{\pm}6.96{\mu}T$ when conducting SMAW. Magnetic field exposure also depends upon posture: welders who sat while welding were exposed five times more than those who stood during work, and this difference is statistically significant. As for the relationship between distance from the welding power supply and maximum magnetic field exposure, maximum magnetic field exposure decreases as the distance increases. The average magnetic field exposure, in the meantime, showed no significant difference depending on distance. Conclusions: The following were observed through this study: 1) welders, while conducting jobs, are exposed to magnetic fields not only from the welding machine, but also from the surrounding base material due to the current flowing between the welding machine and base material, meaning that they are continuously exposed to a magnetic field; and 2) welders are more exposed to magnetic fields while they sit at a job compared to when they stand up.
In GMA(Gas Metal Arc)Welding, the weld size that is a locally melted area of a workpiece is one of the most important considerations in determining the strength of a welded structure. Variations in the weld power and the welding heat flux may affect the weld pool formation and ultimately the size of the weld. Therefore, an accurate prediction of the weld size requires a precise analysis of the weld thermal cycle. In this study, a model which can estimate the weld bead geometry and a method for thermal analysis, including the model, are suggested. In order to analyze the weld bead geometry, a mathematical model was developed with transformed coordinates to apply to the horizontal fillet joints. A heat flow analysis was performed with a two dimensional finite element model that was adopted for computing the base metal melting zone. The reliability of the proposed model and the thermal analysis was evaluated through experiments, and the results showed that the proposed model was very effective for predicting the weld bead shape and good correspondence in melting zone of the base metal.
The protection of steel surfaces against wear is a practical problem far agricultural, mining and manufacturing industries. Commercial processes are available in which a hard tungsten carbides rich steel layer is formed on the surface of carbon steel digging, drilling and gouging tools to improve their wear resistance. The nature of the interaction of the tungsten carbide with the steel matrix is important in determining the wear and corrosion properties of the resulting metal matrix composites(MMC). In the study, WC-12%Co/low carbon steel MMC overlays have been prepared by gas metal arc welding(GMAW) according to size of WC-12%Co grits. The characteristics wear resistance and wear mechanism have been investigated in relation to the experiment conditions each other. After MMC overlay had been tested by rubber wheel abrasion test, it was known that MMC overlay has a excellent wear resistance. Fe$_{6}$W$_{6}$C carbides of matrix in overlays were not important to restrain rubber wheal abrasion wear. Wear loss is proportioned to a applied load according to time. On the case of low load, wear occurred severely in the matrix of overlay more than WC-12%Co grit, on the contrary it is reverse on the case of high load because of fracture of WC-12%Co grits.its.
This paper presents an on-line quality monitoring and control method to obtain a uniform weld quality in gas metal arc welding (GMAW) processes. The geometrical parameters of the weld pool such as the top bead width and the penetration depth plus half back width are utilized to assess the integrity of the weld quality. Since a good quality weld is characterized by a relatively high depth-to-width ratio in its dimensions, the second geometrical parameter is regulated to a desired one. The monitoring variables are the surface temperatures measured at various points on the top surface of the weldment which are strongly related to the formation of the weld pool The relationship between the measured temperatures and the weld pool size is implemented on the multilayer perceptrons which are powerful for realization of complex mapping characteristics through training by samples. For on-line quality monitoring and control, it is prerequisite to estimate the weld pool sizes in the region of transient states. For this purpose, the time history of the surface temperatures is used as the input to the neural estimator. The control purpose is to obtain a uniform weld quality. In this research, the weld pool size is directly regulated to a desired one. The proposed controller is composed of a neural pool size estimator, a neural feedforward controller and a conventional feedback controller. The pool size estimator predicts the weld pool size under growing. The feedforward controller compensates for the nonlinear characteristics of the welding process. A series of simulation studies shows that the proposed control method improves the overall system response in the presence of changes in torch travel speed during GMA welding and guarantees the uniform weld quality.
A quality monitoring system in butt welding process is proposed to estimate weld pool sizes. The geometrical parameters of the weld pool such as the top bead width and the penetration depth plus half back width are utilized to prove the integrity of the weld quality. The monitoring variables used are the surface temperatures measured at three points on the top surface of the weldment. The temperature profile is assumed that it has a gaussian distribution in vertical direction of torch movement and verify this assumption through temperature analysis. A neural network estimator is designed to estimate weld pool size from temperature informations. The experimental results show that the proposed neural network estimator which used gaussian distribution as temperature information can estimate the weld pool sizes accurately than used three point temperatures as temperature information. Considering the change of gap size in butt welding, the experiment were performed on various gap size.
