Thermo-Elasto-Plastic Finite Element Analysis of Powder Hot Forging (열간분말단조 공정의 열탄소성 유한요소해석)

  • A finite element analysis to solve the coupled thermomechanical problem in the plane strain upsetting of the porous metals was performed. The analysis was formulated using the yield function advanced by Lee and kim and developed using the thermo-elasto-plastic time integration procedure. The density and temperature dependent thermal and mechanical properties of porous metals were considered. The internal heat generation by the plastic deformation and the changing thermal boundary conditions corresponding to the geometry were incorporated in the program. The distributions of the stress, strain, pressure, density and temperature were predicted during the free resting period, deformation period and dwelling period of the forging process.

Effect of Fabrication Process on the Mechanical Properties of High Strength 7175Al Die Forgings (고강도 7175Al 형단조재의 기계적 성질에 미치는 제조공정의 영향)

  • The aim of this study is to investigate the fabrication processes on the microstructual changes and mechanical properties of large 7175 aluminum die forgings. The billets range from 370 to 720 mm in diameter were homogenized and hot forged after direct chill casting. The strength and elongation of the homogenized cast billets were revealed nearly same level independent of the billet diameter. However, these properties of ø370 mm cast billet were superior to those of $\Pie720$ mm billet under$ T_{6}$ / condition. The tensile strength of die forged specimens under $T_{6}$ condition increased up to 20% than that of solution treatment, however, the elongation was reduced to 50%. The fracture toughness of die forged specimens under $T_{6}$ condition was 35.6∼39.0 MPa$.$$m^{1}$2 irrespective of the billet size and free forging processes, but this property increased up to 10% by$V_{74}$ treatment. The fracture toughness of die forged specimen manufactured with ø370 mm cast billet showed nearly same level of ø720 mm billet which was processed using MF or Cog free forging followed by die forging.

The Die Design for Semi-Solid Forging Process of Computer Simulation and Experimental Investigation of Filling Phenomenon (컴퓨터 시뮬레이션을 이용한 반용융 단조공정의 금형설계 및 충전현상의 실험적 검토)

  • Die design by computer simulation has some advantages compared with the conventional method which has performed by designer's experiences and trials and errors. The die filling and solidification process of thixoforming process were simulated by MAGMAsoft/thixo module. Furthermore, the die design for thixoforming was performed with the various geometry shape. The effect of designed gate dimension on filling phenomenon was estimated by filling simulation. The calculated results was compared with experimental data. The free surface phenomenon obtained by experiment have good agreement with computer simulation results. The solidification effect much as prosity and shrinkage for designed semi-solid forging die had been predicted by computer simulation. The designed die for semi-solid forging had been applied to produce of the frame part which is used to airconditious system.

  • The purpose of this study is to develop the optimum shape of blank for the crank throw of large marine engine in order to reduce manufacturing cost and forging defects. The effects of the curvature radius and the height of wing part of blank selected as design variables on the defects and machining margin of final products after forging process were investigated using FEA. Based on the results, the optimum shape for the blank of the crank throw was proposed and verified by experiment.

  • This study described computer aided die design system for cold forging of non-axisymmetric parts. To design the die of cold forging. an integrated approach based on a rule-base system and commercial F. E. code were adopted. This system is implemented on the personal computer and its environment is a commercial CAD package named as AutoCAD. The system includes four modules. In the initial data input module, the variables which are necessary to design of die are inputted by user and die material are selected from the database. In the analysis and redesign module, stress distrubution action on the designed die is analyzed by commercial FEM code NISA II. The designed die is modified to prevent failure in both states of stress free and pressurizing. The developed system provides powerful capabilities for die design of non-axisymmetric parts.

  • The forging process produces complicated and designed components in a die at high productivity for mass production and minimizes the machining amount for favorable material utilization; the forging products used at highly stressed sections are well accepted at a wide range of industry such as automobile, aerospace, electric appliance and et cetera. Accordingly, recent R&D activities have been emphasized on improvement of forging die-life and near net shaping technology for cost effectiveness and better performance. Usually closing and consolidation of internal void defects in a ingot is a vital matter when utilized as large forged products. It is important to develop cogging process for improvement of internal soundness without a void defect and cost reduction by solid forging alone with limited press capacity. For experiments of cogging process, hydraulic press with a capacity of 800 ton was used together with a small manipulator which was made for rotation and overlapping of a billet. Size of a void was categorized into two types; ${\phi}$ 6.0 mm and ${\phi}$ 9.0 mm to investigate the change of closing and consolidation of void defects existed in the large ingot during the cogging process. In addition for forming experiment of piston grown air drop hammer with a capacity of 16 ton was used. The experiment with piston crown was carried out to show the formability and void closing status. In this paper systematic configuration for closing process of void defects were expressed based on this experiment results in the cogging process. Also forging defects through forming process for piston crown was improved using the experiment results and FE analysis. Consequently this paper deals with the effect of radial parameters in cogging process on a void closure far large forged products and formability of piston crown.

  • Multi-axial forging (MAF), a severe plastic deformation technique, is known to be difficult to obtain materials with homogeneous microstructures. Recently, multi-axial diagonal forging (MADF) process has been developed to solve this problem. In this study, in order to compare the microstructural and mechanical homogeneities of the MAFed and MADFed samples, oxygen-free copper (OFC) cubes measuring 25 mm in length were deformed through MAF and MADF processes and the average grain size and hardness were measured at the edge, face, and center regions of the samples. In the MAFed samples, ultrafine grains were formed at the center region, but a considerable amount of coarse grains remain at the face region. Therefore, the MAFed samples showed a high inhomogeneity in regards to grain size and hardness. On the contrary, in the case of the MADFed sample, the grain sizes at the edge, face, and center regions were similar and the hardness in all the regions are almost similar. This indicates that the MADFed sample has a homogeneous microstructure and uniform mechanical properties, which can be attributed to the homogeneous distribution of the effective strain throughout the material. The results of this study suggests that the MADF is a suitable process in the fabrication of high-strength copper materials with a homogeneous and ultrafine grain structure.

Mechanical Properties of OFC Copper Fabricated by Multi-Axial Diagonal Forging (MADF) (다축대각단조(MADF) 가공한 구리의 기계적 성질)

  • Oxygen-free copper (OFC) was prepared as a 90 mm cube and then processed with Multi-Axial Diagonal Forging - Initialization of Prior manufacturing History (MADF). The MADF process has been newly developed as a severe plastic deformation method. The MADF process consists of upset forging with a thickness reduction of 30% and diagonal forging with a diagonal angle of $135^{\circ}$. 1 cycle process consists of a 12 passes forging process. In order to analyze the characteristic changes according to the number of iterations, 1, 2, and 3 cycles of the MADF process were performed. The OFC specimens were MADF processed without surface cracks up to 3 cycles. The microstructure, hardness and tensile test of processed materials were analyzed to study the change of material properties according to the amount of MADF process. The results showed that the MADF process effectively refined the microstructure and increased the strength of OFC. In the case of specimens processed for more than 2 cycles, the grains of all measurement regions were refined to be less than $7{\mu}m$ of grain size. The 1 cycle MADF processed OFC showed the highest mechanical properties with the hardness of 132 HV and tensile strength of 395 MPa. Hardness and strength seemed to be saturated when processed over 2 cycles.

  • Recently, there is a need to produce a large forged part for the flight, shipping, some energies, and military industries, etc. Therefore, an open die forging technique of cast ingots is required to obtain higher quality of large size forged parts. Cogging process is one of the primary stages in many open die forging processes. In the cogging process prior to some open die forging processes, internal cavities have to be eliminated for defect-free. The present work is concerned with the elimination of the internal cavities in large ingots so as to obtain sound products. In this study, hot compression tests were carried out to obtain the flow stress of cast microstructure at different temperature and strain rates. The FEM analysis is performed to investigate the overlap defect of cast ingots during cogging stage. The measured flow stress data were used to simulate the cogging process of cast ingot using the practical material properties. Also the analysis of cavity closure is performed by using the $DEFORM^{TM}-3D$. The calculated results of cavity closure behavior are compared with the measured results before and after cogging, which are scanned by the X-ray scanner. From this result, the criteria for deformation amounts effect on the cavity closure can be investigated by the comparison between practical experiment and numerical analysis.

FE Analysis for the Prediction of Void Closure on the Free Forging Process of a Large Rotor (대형 로터의 자유단조공정에서 기공압착 예측을 위한 유한요소해석)

  • Voids in a large rotor are formed in solidification process of a cast ingot. The voids have to be eliminated from the rotor by a forming process, because they would became stress-intensity factors which suddenly fracture the rotor in the operation. Previous studies on void-elimination of a large rotor have mainly focused on finding the process variables affecting the void-closure. But the study on the amount of void closure in a large rotor has been very rare. This study was performed to obtain an equation which predicts the amount of void-closure in a forging process of a large rotor and to evaluate the availability of the void-closure equation through finite element analyses. Firstly, 2D FE analysis was carried out to find effects of time integral of hydrostatic stress and effective strain on void volume rate of a large rotor in the upsetting process for various diameters and shapes of void, and material temperature. From the 2D FE analysis, we found that effective strain was suitable for predicting the void-closure of a large rotor, because there was a constant relationship between void volume rate and effective strain. And a void-closure equation was proposed fur predicting void-closure of a large rotor in the upsetting process. Finally, ken the 3D FE analysis, the proposed void-closure equation was verified to be useful for upsetting and cogging processes.
