점진성형공구 코팅처리 및 소재에 따른 성형품 표면품질 분석 (Surface Quality of Products according to the Material and Coating Condition of the Forming Tool in Incremental Sheet Forming)

  • This study is concerned with the surface quality of products according to the material and coating condition of the forming tool in incremental sheet forming. Three forming tools, SKD11 with and without diamond-like-coating (DLC) and polymer tool tip, were used to form conical and pyramidal geometries to take into account the influence of friction between the forming tool and the sheet on the surface quality including geometric accuracy of deformed samples. Each test was performed using SUS304 with a thickness of 0.4 mm according to different incremental depths per lap of 0.5 mm, 1.0 mm, and 1.5 mm for the contour tool path, considering the increase in normal force which is associated with the frictional behavior during local deformation. The surface quality was then investigated through surface roughness measured with KEYENCE VR-6000 and relative strain distribution including deformed shape analyzed with ARGUS which is a non-contact optical strain measurement system. Differences between 3D CAD surfaces and captured geometry from experiments were evaluated to compare the effect of friction on geometric accuracy. From comparisons of experimental results, it was revealed that the polymer-based tool tip can improve surface quality and geometric accuracy by reducing the undesired material flow due to local friction in the increment sheet forming process.

STL offset을 이용한 다이레스 CNC 포밍용 등고선 공구경로 생성 (Contouring Tool Path Generation for Dieless CNC Forming using STL Offset)

  • Dieless CNC forming is an innovative technology which can form various materials with complex shape by numerically controlled incremental forming process. In this paper, a method of NC tool path generation based on an STL file for dieless CNC forming is proposed. Tool trajectory adopts the principle of layered manufacturing in rapid prototyping technology, but it is necessary to consider STL offset because of the ball shaped tool with a radius. Vertex offset method which enables to compute offset STL directly is engaged for STL offset. The offseted STL is sliced by cutting planes to generate contouring tool path. Algorithm is implemented on a computer and experimented on a dieless CNC forming machine to show its validity.

  • 소성가공이란 원재료를 소성변형(Plastic deformation)을 통해서 고체의 제품을 만드는 가공법이다. 가공중에 물체의 질량과 체적에는 크게 변화가 없다. 소성 가공중 주응력이 어떻게 작용하느냐에 따라서 소성가공을 여러가지로 분류하고 있다. 즉, Metal Forming은 다음과 같이 분류할 수 있다. 1) Compound Forming에는, Rolling, Free forming, Die forming, Stamping, Pressing 2) Tension compression forming에는, Drawing, Deep-drawing, Rimming, Spinning, Bulge forming 3) Tension forming에는 Lengthening, Widning, Deepening 4) Bending에는 Bending with linear tool motion, Bending with rotary tool motion 5) Thrust forming에는 Swaging, Twisting이 있다.

점진성형에서 형상 정밀도에 영향을 미치는 공정 변수 (Effective Process Parameters on Shape Dimensional Accuracy in Incremental Sheet Metal Forming)

  • Incremental sheet metal forming is a manufacturing process to produce thin parts using sheet metals by a series of small incremental deformation. The process rarely needs dedicated dies and molds, thus, preparation time for the process is relatively short as to be compared to conventional metal forming. Spring back in sheet metal working is very common, which causes critical errors in dimensions. Incremental sheet metal forming is not fully investigated yet. Hence, incremental sheet metal forming frequently produces inaccurate parts. This paper proposes a method to minimize dimensional errors to improve shape accuracy of products manufactured by incremental forming. This study conducts experiments using an exclusive incremental forming machine and the material for these experiments are sheets of aluminum AL1015. This research defines a process parameter and selects a few factors for the experiments. The parameters employed in this paper are tool feed rate, tool diameter, step depth, material thickness, forming method, dies applied, and tool path method. In addition, their levels for each factor are determined. The plan of the experiments is designed using orthogonal array $L_8$ ($2^7$) which requires minimum number of experiments. Based on the measurements, dimensional errors are collected both on the tool contacted surfaces and on the non-contacted surfaces. The distances between the formed surfaces and the CAD models are scanned and recorded using a commercial software product. These collected data are statistically analyzed and ANOVAs (analysis of variances) are drawn up. From the ANOVAs, this paper concludes that the process parameters of tool diameter, forming depth, and forming method are the significant factors to reduce the errors on the tool contacted surface. On the other hand, the experimental factors of forming method and dies applied are the significant factors on the non-contacted surface. However, the negative forming method always produces better accuracy than the positive forming method.

연소기 노즐확장부 외피구조물 성형치구 설계 (Forming Tool Design of Outer Shell Structure of Nozzle Extension for Thrust Chamber)

  • 연소기 재생냉각 챔버 노즐확장부의 외피구조물 제작을 위한 성형치구 설계에 대한 연구를 수행하였다. 연소기 챔버에서 두께가 얇은 외피구조물은 판재의 성형을 이용하여 제작한다. 노즐확장부 외피구조물의 성형에서 노즐확장부와 동일한 형상의 치구로 성형하면 성형 후 구조물의 형상이 노즐확장부와 일치하지 않고 탄성복원에 의하여 그 형상이 변화한다. 따라서 노즐확장부 형상과 동일한 형상으로 성형을 완성하기 위해서는 탄성복원을 고려한 성형치구의 설계가 필요하다. 본 연구에서는 초기 성형 후 탄성복원에 의한 노즐형상과 실제 구조물의 형상과의 오차를 없애기 위하여 오차를 보상한 새로운 성형치구용 형상을 생성하였다. 구조해석 결과 설계 수정된 성형치구로 성형하면 노즐 형상과 성형된 구조물과의 형상 오차가 매우 작게 감소함을 확인할 수 있었다.

Incremental Forming 기술을 적용한 Damper Case 생산 기술 개발에 관한 연구 (The Study for Development of Damper Case Production Technique using Incremental Forming)

  • Currently, for the damper case, the material produced by cast/forge welding is mechanically processed and then the final product is mass-produced. By cutting the cast/forge welded material, the issues of excessive cutting time, multiple process production, and a large amount of chips (40% loss from the original material) arise, causing increased production cost and reduced profitability. Thus, in this study, the incremental forming technology which generates no chips was applied in production. Analysis was excuted for 1st and 2nd works by change of tool diameter and working tool. For this, 3D molding and analysis were executed, which was applied to the processing the result, successful processing could be achieved through a few trials of molding processing according to tool forming and rotation counts.

  • The service life of tools in metal forming technology is to a large extent limited by wear and fatigue fracture of the active elements. This presents a basic request for tool cost minimization and reduction of extensive machine down time, caused by premature tool failure. Currents developments are dominated by steps to reduce the causes of tool failure. A main problem of forming technology remains the insufficient reliability of tools due to a large and incalculable life time fluctuation. Only a systematic investigation of the failure mechanisms and operational loading of tools can lead to future improvements in tool layout, that is optimization of tool usage.

  • The technology of incremental forming has drawn attention for small-batch production of sheet metal components. In the present investigation a forming tool containing a freely-rotating ball was developed and applied to forming experiments. Deformation characteristics including crack occurred during forming with this tool was examined for full annealed Al1050 sheet. The finite element analysis was successfully applied to this special type of forming process, and provided results that agree well with the measurements.

  • This paper discusses the deformation characteristics of a scaled-down automotive outer door panel with vacuum-assisted incremental sheet forming. The vacuum condition between the die and Al6052-H32 sheet with a thickness of 1.0 mm is reviewed with the goal of improving the geometrical accuracy of the target product. The material flow according to the forming tool path, including the multi-tool path and conventional contour tool path, is investigated considering the degradation of the pillow effect. To reduce friction between the tool and the sheet during incremental forming, automotive engine oil (5W-30) is used as a lubricant, and the strain field on the surface of the formed product is analyzed using ARGUS. By comparing the geometry and material flow characteristics of products under different test conditions, it is confirmed that the product surface quality can be significantly improved when the vacuum condition is employed in conjunction with a multi-tool path strategy.

  • Incremental forming is a relatively novel sheet forming process, in which parts can be formed without the use of dedicated dies. In this paper, the influence of the process parameters (tool diameter, step size, feed rate, existence of a die, forming methods, and kinds of tool path) on surface roughness in the case in which parts are processed by incremental forming was discussed. Al 1050 material is used in the experiments. A table of orthogonal arrays is used to design the experiments and the ANOVA method is employed to statistically analyze the results. The obtained results show that the process parameters of tool diameter, step size, and the existence of a die have a significant effect on the surface roughness, whereas the feed rate, forming methods and kinds of tool path are insignificant.
