  • The hardening and anisotropy based on the crystal plasticity is considered in the numerical simulation of hemispherical sheet forming process to find more realistic simulation results For calculating the yield shear stresses of each crystal, Taylor's model of the crystalline aggregate is employed. The yield stress of crystalline aggregate is computed by averaging the yield stresses of the crystal. The hardening is evaluated by using the Taylor factor and the critical resolved shear stress of the crystal. In addition, by observing the crystallographic texture and slip system, the anisotropy of the sheet is traced during the forming process. The anisotropy and hardening behaviors of the sheet found by the crystal plasticity are described better than those of obtained from the Hill's quadratic criterion based on the continuum plasticity.

  • The study presents a computer-aided analysis and its design for the forming process of .OMEGA. -type bellows tubes. Finite element analysis was carried out to perform the process simulation. Bsed on the analytic results of various conditions, the forming conditions used for angled U-type bellows tubes were determined. The 3-D modeling was constructed by I-DEAS and the process simulation was constructed by PAM- STAMP. It is concluded that the difference of height between die and bellows during the forming process causes a non-uniform shape of the bellows and also influences .OMEGA. -shape. These results can be utilized for the process design.

  • The back beam for a automotive bumper was roll formed to improve performance, reduce weight and save cost. For the back beams produced by conventional stamping and roll forming, the crashworthiness analyses were carried out by numerical simulation and real impact test. The characteristic properties and applicability of the roll formed back beam are discussed from the results of the analyses.

  • A new grid-based approach is presented for automatic generation of hexahedral meshes for simulation of plastic deformation in metal forming. In this approach, special enveloping schemes are applied, to eradicate the sources of the degenerate elements that may appear in a generated mesh. The schemes are described in detail, along with a complete procedure for mesh generation. The capability of the approach to deal with an arbitrary, 3-D process geometry is demonstrated through application to a selected forming problem.

  • This paper is concerned with a collapse behavior analysis for a thin-walled structure considering farming effects. Numerical simulation is carried out with a finite element limit analysis in order to identify forming effects on collapse behavior of a thin-walled structure such as an S-rail. The formed S-rail contains fabrication histories such as residual stress, work hardening, non-uniform thickness distribution and geometric changes resulted from the forming process. The collapse behavior analysis of an S-rail with forming effects leads to different results from that without such effects. The present study deals with the collapse analysis of the S-rail fabricated with the typical forming, trimming and springback processes. Collapse properties such as the collapse load, the collapse mode and the energy absorption are calculated and investigated In order to identify forming effects. It is fully demonstrated that the design of thin-walled structures needs to consider the forming effects for a proper assessment of the load-carrying capacity and the deformation of the formed structures.

  • The backward tracing scheme(BWT) of the finite element method has been extended lot the design of sheet blank in three-dimensional deformation. Originally the scheme was developed for preform design in bulk forming, and applied to several forming processes successfully. Its key concept is to trace backward from the final desirable configuration to an intermediate preform or initial blocker. A program for initial blank design in sheet forming which contains the capabilities of forward loading simulation by the finite element method and backward tracing simulation, has been developed and proved the effectiveness by applying to a square cup stamping process. In the blank design of square cup stamping, the backward tracing program can produce an optimum blank configuration which forms a sound net-shape cup product without machining after forming. For the confirmation of the analytic result derived from the backward tracing simulations as well as forward loading simulations, a series of experiment were carried out. The experiments include the first trial sheet forming process with a rectangular blank, an improved process with a modified blank preform and the final process with an optimum blank resulted from the backward tracing scheme. The experiments show that the backward tracing scheme has been implemented successfully in blank design of sheet metal forming.

  • Electromagnetic forming (EMF) simulations consider 3-dimensionally coupled electromagnetic-mechanical phenomenon using LS-DYNA, therefore the calculation cost is normally expensive. In this study, a sensitivity analysis in regard to the simulation variables affecting the calculation time was carried out. The EMF experiments were conducted to form an elliptically protruding shape on a high-strength steel sheet, and it was predicted using LS-DYNA simulation. In this particular EMF simulation case, the effect of several simulation variables, viz., element size, contact condition, EM-time step interval, and re-calculation number of the EM matrices, on the shape of elliptical protrusion and the total calculation time was analyzed. As a result, reasonable values of the simulation variables between the simulation precision and calculation time were proposed, and the EMF experiments with respect to the charging voltages were successfully predicted.

  • In order to analyze the stretch flange forming characteristics of tailored blanks. laser welded blanks of different thickness and strength combinations were prepared and hole expansion tests were done. The stretch flange formability of laser welded blanks was reduced as increasing the deformation restraining force($strength{\times}thickness$) ratio between two welded sheets. Simulation of stretch forming mode deformation and comparson with experimental results showed that the stretch flange formabili-ty was influenced not only by the difference of the deformation restraining forces between two base sheets but also by the difference of the deformation restraining forces between base sheet and weld. Therefore the stretch flange formability was reduced more rapidly than tensile elongation as increas-ing the deformation restraining force ration. It was also found that simulation of stretch flange forming was more accurate when material properties of weld was given.
