The Basic Study on the Casting/Forging Technology of Aluminum Alloy (알루미늄 합금의 주조/단조 기술에 대한 기초연구)

  • An experimental study has been carried out to investigate casting process parameters which influence on the microstructures of cast preforms in casting/forging process of aluminum alloy. In the casting process, pouring temperature, pouring time, mold temperature, mold material, and, cooling method are selected as process parameters. With the cast preform, a forging test has been performed to compare mechanical properties of final products between casting/forging process and forging process. From the experimental results, low mold temperature and water cooling method are favorable for obtaining minute microstructures of cast preforms. Casting defects included in cast preforms. such as pores and shrinkage cavity, are eliminated by the forging process. And comparing cast/forged products with conventionally forged products, the former are almost as same as the latter in mechanical characteristics.

  • A hollow flanged spindle is generally used for the assembly of the driving shaft in some vehicles. This part has conventionally been manufactured by both hot forging and machining process, in which case a circular billet is hot-forged into a flanged spindle blank and then its central part is machined for hollow. Therefore, the development of a new forming technology without further machining processes has strongly been in demand. In this study, a new compound forging process of the hollow flanged spindle was proposed through the finite element simulation. By the proposed compound forging process, both extruding of the spindle body part and piercing for the hollow inside it can be performed at the same time. Metal flow patterns, forging defects and forging forces were investigated through the finite element simulation results.

  • The purpose of this study is to develop the optimum shape of blank for the crank throw of large marine engine in order to reduce manufacturing cost and forging defects. The effects of the curvature radius and the height of wing part of blank selected as design variables on the defects and machining margin of final products after forging process were investigated using FEA. Based on the results, the optimum shape for the blank of the crank throw was proposed and verified by experiment.

  • In this study, casting/forging process was used to produce an aluminum lower control arm for automobiles. Firstly, casting experiments were carried out to get an enhanced preform for forging the lower control arm. In the casting experiment, the effect of an additive, Sr, on the mechanical properties such as tensile strength and elongation and the microstructure of a cast preform were investigated. And a finite element analysis was peformed to determine an optimal configuration of the cast preform. Lastly, a forging experiment was carried out to make the final product of aluminum lower control arm by using the above cast preform. In the casting experiments, when 0.025% Sr was added into molten A356, the maximum values of tensile strength and elongation of the cast preform were obtained. In the forging experiment, It was confirmed that the optimal configuration of a cast preform predicted by FE analysis was very useful. The cast/forged product using designed preform was made without any defects.

  • Aluminium alloy have been used extensively as forging materials for aircraft components due to their high specific strength and corrosion resistance. A large portions of these materials are used as airframe components consisted of various combination of such Rib-Web structure. But the problem of high forging pressure and defect which were caused by narrow Rib thickness prevented from the favorable developments and laboratory scaled trials. In this study, optimization of forging variables such as corner radius and temperature in Rib-Wed structure were established. The 2 mm of corner radius minimized the forging pressure to get the fixed Rib height, which well coincided with theoretical result according to Upper-Bound analysis. And optimum workpiece temperature was below 450$^{\circ}C$ in consideration of grain growth and forging defects by local melting.

  • Process design of multi-stage forging for a bolt with nonaxisymmetric washer cam has been studied by using finite element method. For shape complexity of the bolt, it is impossible to manufacture in a single stage forging. To design multi-stage forging for the bolt the forging load and fiber flow of each step have been analyzed by using commercial finite element code DEFORM-3D. Simulated results have been compared with experimental ones. Multi-stage forging process has been designed with four stages. The workpiece should be eccentric shape until third forging stage. And then bolt head and washer of eccentrical shape is created in last stage. As a results, It was predicted that shape of product would be good and effective strain would be uniformly distributed in the product. Also, it was predicted whether defects would exist or not by reviewing the fiber flow.

  • It is difficult to predict material behavior of forming process because the plastic instable flow phenomenon happens in practical forming process I. e. upsetting backward extrusion piercing indentation. In view of the direct relationship between instable material flow and quality defects of the products we should find out their phenomena, In this study we introduced the plastic spin and the kinematic hardening considering the kinematic hardening constitutive equation for rate-dependent material. Also analysis of upset forging is carried out using the rigid plastic FEM with Al7075

  • The production of light metal parts using aluminum is mainly performed by die casting and squeeze casting, which directly fabricate the required shape from the liquid state. However, die casting is subject to defects such as shrinkage porosity and air trapped when molten metal enters the cavity, whilst squeeze casting also has defects due to turbulent flow in the die cavity. Both diecasting and sqeeze casting have inhomogeneous mechanical property in terms of dendritic structure during solidification. Active research has been carried out on semi-solid processing, rather than on conventional process methods such as die casting, which involve various problems. Therefore in this paper, to introduce the fundamental technology for d e design, in die casting and forging process with semi-solid materials, relationship between stress and strain of semi-solid materials, and for producing parts die design has been proposed as parameters of globulization of the microstructure and gate shape. The prevention of various defects to produce sound parts are also introduced.

  • In this study, the hot forging technology for precision forming of spline teeth of the inner race in the auto-transmission was developed in order to minimize its finishing allowance. Several blocker and finisher shapes for the precision hot forging process of the inner race were proposed and the forging processes were analyzed using the three-dimensional finite element method. The optimum hot forging process was obtained considering some parameters such as metal flow patterns, forging defects and forming load. Blocker and finisher dies for the hot forging process were designed by selecting the most suitable shapes obtained from the finite element analysis. Experimental works were also performed in order to verify the optimum design of hot forging process.

  • Die casting process has been used widely for complex automotive products such as the knuckle, arm and etc. Generally, a part fabricated by casting has limited strength due to manufacturing defects by origin such as the dendrite structure and segregation. As an attempt to offer a solution to these problems, forging has been used as an alternative process. However, the forging process provides limited formability for complex shape products. Rheo-forging of metal offers not only superior mechanical strength but also requires significantly lower machine loads than solid forming processes. This paper presents the results of an A356 aluminum alloy sample, which were obtained by experiment and by simulation using DEFORM 3D. Samples of metal parts were subsequently fabricated by using hydraulic press machinery.
