The commutator of an automotive fuel pump motorhas been produced through various processes such as forging, segmenting, and assembling. And the conventional method producing the commutator of an automotive fuel pump motor is not appropriate for saving material and cost, because it makes each segment separated one by one. Therefore a new process design is required in order to avoid the assembling process. In this study, a new process design of the commutator has been carried out to save material and manufacturing time by FE analysis. In the FE analysis, three forging processes are proposed for producing copper(ASTM C11000) commutator of an automotive fuel pump motor. And forging experiments are performed to make an unsegmented commutator in order to verify the theoretically proposed process. And then, in order to get the final product the forged commutator is passed through various postprocessing such as machining, bending, resin forming, and shearing process. From the experimental result the forging process proposed from the FE analysis is verified to be an economical method for producing the commutator for an automotive fuel pump motor.
In this paper, the six sigma scheme is employed together with the rigid-viscoplastic finite element method to obtain the optimal metal flow lines in hot press forging. In general, the six sigma process is consisted of following five steps : define, measure, analyze, improve and control. Each step Is investigated in detail to meet customer's requirements through improvement of product quality. A forging simulator, AFDEX-2D, is used for analysis of the metal flow lines of a multi-stage hot forging process under various conditions of major factors, determined at each step of the six sigma process. The analyzed results are examined in order to reveal the effects of major factors on the metal flow lines and the formed shapes. The effects are used to find an optimal process and the optimal process with die is devised and tested. The comparison between required metal flow lines and experiments shows that the approach is effective for optimal process in hot forging design considering metal flow lines.
The yoke, a component of conventional motor-driven power steering system, often contains welding defects from its manufacturing process. To eliminate these defects, the precision cold forging process has been tried. In this study, the double-action complex forging has been used to manufacture a torsion joint yoke. The backward extrusion proved faster than the forward extrusion in forging of the product. The double-action complex forging process utilized an upper die composed of a punch, a punch guide, a disc spring and a coil spring. The forged material pushes up the punch guide, and then the disc spring and the coil spring balances the backward extrusion force. Consequently, the flow of material was essentially in the forward direction, resulting in a successful forging operation. The forging load of Al 6061-T6 was higher than that of the automotive structural hot rolled plate.
Magnesium alloys are used in electronic devices such as laptops due to their lightweight features as well as vibration absorption and electromagnetic shielding properties. However, the precision of electronics is limited by the large number of small and precise ribs, the cost-effective manufacture of which requires appropriate technology. Plate forging is an efficient manufacturing process that can address these challenges. In this study, plate forging of magnesium alloys was investigated specifically for the fabrication of laptop cover. The plate forging process with back-pressure was used for near-net shape formation. Finite element analysis was used to select appropriate variables for back-pressure formation to generate ribs of various sizes and shapes without defects. The reliability of the analysis was verified to manufacture the prototype. The effect of back-pressure can be verified via fabrication of prototypes as well as structure and forming analysis based on finite element method. The process design factor of back-pressure increases formability without defects of under-filling and flow-through. Moreover, the tensile strength was maintained even after high temperature plate forging at 370 ℃, and the elongation was improved.
Reducing production costs through net-shaped cold forging is an important aspect in the automobile industry. In this study, we intend to produce a net-shaped electronic parking brake (EPB) serration gear for automobiles, using multi-stage cold forging. These serrations are then assembled to the reduction gear of an EPB actuator. The forging process of the serrations and the cold forging design were verified through finite element analysis (FEA) in order to evaluate metal flow. The forging machine was selected by checking the load using FEA. Based on the FEA results, molds were designed, and parts were made using multi-stage cold forging to produce a net-shaped serration gear.
This paper describes an overview of the thixoforming and thixomolding processes. Semi-solid metalworking (SSM), which is called the thixoforming process of aluminium materials, incorporates the elements of both casting and for the manufacture of near net shape parts. The SSM has some advantages such as net shape or near net shape manufacturing, the ability to form thin walls, excellent surface finish, tight tolerance, and excellent dimensional precision. The thixomolding process of Mg alloy (AZ9l) is a combination of two technologies both conventional die casting and plastic injection molding. The feed material used is a machined chip with a geometry of approximately 1 mm square and a length of 2~3 mm. The semi-solid forming (SSF) of high quality aluminium and magnesium parts will be established in the automotive and electronic industry, in the future. The hybrid method of casting/forging has been caused attention. This process uses a preformed material made by casting instead of the wrought material and finishes it by a single forging process. This process is expected to lower costs without sacrificing the mechanical and finishes it by a single forging process. This paper deals with automated computer-aided process planning by which designers can determine operation sequences even if they have little experience in the design of press working products. The computer-aided process planning in hot forging, deep drawing and blanking requires many kinds of technical and empirical skills based on investigation and collection of the knowledge of their processes. An approach to the CAPP system is based on the knowledge-based rules and the process knowledge base consisting of process planning rules is built. The methodology adopted to develop the system is elaborated in this paper. This system has been written in AutoLISP on the AutoCAD with a personal computer and provides powerful capabilities for process planning of hot forging, cold forging, deep drawing and blanking products.
This paper describes some research of Computer-Aided Process Planning and Die Design of Hot Forging for axisymmetric parts produced by the press. An approach to the system is based on knowledge based system. The system has been written in AutoLisp with personal computer. Knowledges for process planning & die design are extracted from the plasticity theories, handbooks, relevent references and empirical know-how of field experts in hot forging companies. The developed system is composed of five main modules, such as input module, process planning module, die design module, flow simulation module and output module which are used independently or in all.
