Solidification Analysis for Surface Defect Prediction of Rheology Forming Process Considering Flow Phenomena of Liquid and Solid Region (액상과 고상의 유동현상을 고려한 레오로지 성형공정의 표면결함예측을 위한 응고해석)

  • Two-dimensional solidification analysis during rheology forming process of semi-solid aluminum alloy has been studied. Two-phase flow model to investigate the velocity field and temperature distribution is proposed. The proposed mathematical model is applied to the die shape of the two types. To calculate the velocities and temperature fields during rheology forming process, the each governing equations correspondent to the liquid and solid region are adapted. Therefore, each numerical model considering the solid and liquid coexisting region within the semi-solid material have been developed to predict the defects of rheology forming parts. The Arbitrary Boundary Maker And Cell(ABMAC) method is employed to solve the two-Phase flow model of the Navier-Stokes equation. Theoretical model basis of the two-phase flow model is the mixture rule of solid and liquid phases. This approach is based on using the liquid and solid viscosity. The Liquid viscosity is pure liquid state value, however solid viscosity is considered as a function of the shear rate, solid fraction and power law curves.

  • Modified fluid critical solid fraction method was utilized as a prediction parameter to describe the shrinkage formation including the position, shape and amount of shrinkage cavities. A numerical scheme was implemented adapting this method for the evaluation of solidification defects in various casting processes. In the present numerical code, the form of shrinkage cavity can be simultaneously determined when an isolated loop is predicted to occur by the fluid critical solid fraction method. An auxiliary parameter, shrinkage potential, was also used in order to calculate the amount of residual liquid during solidification. Solidification analysis was carried out for the validation of the present scheme. It was shown that the calculated results were in good agreement with those of practical casting runs in all of the casting processes envolved in the present research. It may be concluded that the present program successfully predicts the detailed shrinkage formation behavior without the consideration of interdendritic fluid flow analysis.

  • The proper parameters in a twin roll strip casting are important to obtain the stabilization of the Mg sheet. What is examined in this paper is the quantitative relationships of the important control parameters such as the roll speed, height of pool region, outlet size of nozzle, solidification profile and the final point of solidification in a twin roll strip casting Unsteady conservation equations were used for transport phenomena in the pool region of a twin roll strip casting in order to predict a velocity, temperature distributions of fields and a solidification process of molten magnesium. The energy equation of cooling roll Is solved simultaneously with the conservation equations of molten magnesium In order to consider the heat transfer through the cooling roil. The finite difference method (2-D) and the finite element method (2-D) are used in the analysis of pool region and cooling roil to reduce computing time and to improve the accuracy of calculation respectively.

  • NUFLEX is a general purpose program for the analysis 3D thermo/fluid flow and pre/post processor in a complex geometry. NUFLEX is composed of various physical models, such as phase change(solidification/melting) and spray, MHD(Magneto Hydraulic Dynamics) models. It is possible to simulate continuous cast iron process and spray droplet breakup/collision phenomenon. For the verification of these models, compared with the experimental data and commercial CFD code's results. The results show good agreements with experimental and comercial CFD codes's results.

  • This paper presents a similarity solution for the directional casting of binary peritectic alloys in the presence of shrinkage-induced flow. The present model retains essential ingredients of alloy solidification, such as temperature-solute coupling, macrosegregation, solid-liquid property differences, and finite back diffusion in the primary phase. An algorithm for simultaneously determining the peritectic and liquidus positions is newly developed, which proves to be more efficient and stable than the existing scheme. Sample calculations are performed for both hypo- and hyper-peritectic compositions. The results show that the present analysis is capable of properly resolving the solidification characteristics of peritectic alloys so that it can be used for validating numerical models as a test solution.

  • The purpose of this research is to develope a FEM program for analyzing solidification processes of axisymmetric casting, considering phase changes and the contact between the metal and mold. Tempera- ture recovery method is employed fro considering the phase changes releasing the latent heat and the coin- cident node method is used for calculating the amount of heat transfer between the metal and mold. Tan- gent modulus algorithm is adopted for calculating flow stress and a gap element is employed for modeling the interface between the mold and metal in finding deformed shapes. In order to verify the developed program, axisymmetric aluminum and steel casting processes are simulated. Temperature distribution, phase front position, and shrinkage and porosity creation are compared with measurements, FIDAP results, and good agreements are examined.

An Extended Similarity Solution for One-Dimensional Multicomponent Alloy Solidification in the Presence of Shrinkage-Induced Flow (체적수축유동이 있는 일차원 다원합금 응고에 대한 확장된 해석해)

  • This paper deals with a generalized similarity solution for the one-dimensional solidification of ternary or higher-order multicomponent alloys. The present approach not only retains the existing features of binary systems such as temperature- solute coupling, shrinkage-induced flow, solid-liquid property differences, and finite back diffusion, but also is capable of handling a multicomponent alloy without restrictions on the partition coefficient and microsegregation parameter. For an alloy of N-solute species, governing equations in the mushy region reduce to (N+2) nonlinear ordinary differential equations via similarity transformation, which are to be solved along with the closed-form solutions for the solid and liquid regions. A linearized correction scheme adopted in the solution procedure facilitates to determine the solidus and liquidus positions stably. The result for a sample ternary alloy agrees excellently with the numerical prediction as well as the reported similarity solution. Additional calculations are also presented to show the utility of this study. Finally, it is concluded that the present analysis includes the previous analytical approaches as subsets.

  • The effect of forced convention on the solute redistribution of the Al ingot was studied quantitatively in an effort to fabricate high purity aluminum using a segregation method. Based on the experimental results, the solute concentration in the solid phase tended to decrease at the early state of solidification, and then increased gradually as solidification proceeded. Fe and Si concentrations decreased as growth rate decreased and as revolution speed increased. The solute redistribution obtained from the BPS model incorporated with the tangential flow component as well as the axial flow component within the melt, agreed well with the measurements.

  • In this work, casting processes, such as filling and solidification, were simulated in order to accurately predict volume shrinkage defects in large-sized sand gravity casting. Turbulent flow of melted materials and a difference of solidification speed can cause volume shrinkage defects. In order to solve this problem and to understand the phenomenon, a porous filter application was studied. Two different porosities of 10 and 20 p.p.i filters were introduced into the gating system, and in view of the results so far achieved, the defect was dramatically reduced by 22%, compared to that without the use of the filter.
