Feed and spindle motor currents as monitoring parameters in cutting process (절삭공정 모니터링을 위한 이송모터의 주축모터 전류)

  • Feed and spindle motor currents are used toi monitor the cutting process practically. The sensitivity of spindle drive system is lower than that of feed drive system, but the cutting torque is represented well by the spindle motor current. During multi-axis cutting, it is difficult to calculate the resultant cutting force using feed motor currents, because each feed force is reflected by each axis feed motor current with different time delay. It is also difficult to compensate the frictional torque using the feed motor current, because the magnitude of the frictional torque is dependent of the feedrate, table position, and cutting direction. On the other hand, cutting torque can be estimated well using spindle motor current which is independent of the cutting direction.

  • In machine tools, frictional force exists between the table and the guideways, and in ballscrews. In this paper, feed motor current measured by a hall sensor is used to calculate the motor torque. Some frictional phenomena are studied in feed drive systems, such as the relationship between feedrate and frictional torque, and chip cover effects on frictional torque. Considering frictional phenomena, the relation- ship between the feed froce and the feed motor current id obtained. Feed force can be well estimated by feed motor current measurement considering frictional behavior. The relationship between the cutting force and the feed motor current is slightly different between up milling and down milling due to the effect of y direc- tional cutting force on frictional torque.

  • In machine tools, frictional force exists between the table and the bed, and in ballscrews. In this paper, feed motor current is used to measure the motor torque and frictional force. A hall sensor is used to measure the feed motor current. Some frictional pheonomina in feed drice systems, such as, the relationship between feedrate and frictional force, lubrication conditions and frictional force, and feed direction and frictional force, are obtained. Generally, the friction behavior is in good agreement with Stribeck's curve. However, the data shows significant scatter when feedrate is high.

  • The current from the feed motor of a machine tool contains substantial information about the machining state. There have been many researches that investigated the current as a measure for the cutting forces. However it has not been reported that indirect measurement of the cutting forces from the current of the feed motor at rest is possible. The cutting force normal to the machined surface influences the machined surface of the workpiece, which makes it necessary to estimate this force to control the roughness of the machined surface. But the unpredictable behavior of the current prevents applying the current to prediction of the cutting state. In this paper, empirical approach was conducted to resolve the problem. Also parametric adaptive and fuzzy logic control strategies are applied to the force regulation problem. As a result, the current is shown to be related to the accumulation of the infinitesimal rotation of the motor, and besides the unpredictable behavior of the current is shown to be caused by the relationship. Subsequently the relationship between the current and the cutting force is identified, and it is presented that control of machined surface using the current of the feed motor at rest is possible.

  • The current from the feed motor of a machine tool contains substantial information about the machining state. There have been many researches that investigated the current as a measure for the cutting farces. However it has been reported that this indirect measurement of the cutting farces from the feed motor current is only feasible in low frequency. In this research, it was presented that the bandwidth of the current monitoring can be expanded to 130 Hz. And the unusual behavior of the current was examined in this bandwidth. The cross-feed directional cutting force influences the machined surface of the workpiece, which makes it necessary to estimate this force to control the roughness of the machined sulfate. The current exists in the stationary feed motor, and it can give the useful information on the quality of the machined surface. But the unpredictable behavior of the current prevents applying the current to prediction of the cutting state. Empirical approach was conducted to resolve the problem.   • Since cross-feed directional cutting force which is normal to machined surface directly influences the machined surface of the workpiece and total force loaded in cutter, it is necessary to estimate this force to control the roughness of the machined surface and total force in cutter. However, there have been difficulties in using the current existing in a stationary motor for cutting state prediction because of some unpredictable behavior of the current. Empirical approach was conducted to resolve the problem. As a result, we showed that the current and its unpredictable behavior are related to the infinitesimal rotation of the motor. Subsequently, the relationship between the current and the cutting force was identified with the error less than 50%. And, the estimation results of the two machine tools with different characteristics were compared to each other to confirm the validity of the presented estimation method and the characteristics of current of the stationary feed motor.

  • This paper is concerned with effective and reliable tool breakage detection method using pattern characteristics of feed motor current in milling operations. Correlation coefficient is derived from the feature vector of signal for two consecutive which are extracted feed motor current over three spindle revolutions. The changing pattern of correlation coefficient is continuously compared to detect tool breakage and monitor cutting conditions. This proposed monitoring scheme is not affected by different tools, friction of motion, and varying cutting conditions and material shapes. Experimental results are presented to support the proposed monitoring scheme.

  • The feed drive inclination significantly influences product quality, machine tool accuracy and life time. However, the accurate measurement of the inclination needs the skilled engineers and the accurate leveling instruments such as spirits or electric levels. In this study a novel methodology for the estimation of inclination angle of machine tool feed drive is proposed. The proposed methodology utilizes the motor current signals and a new mathematical model of machine tool feed drive considering inclination. The experiment results showed that the proposed method successfully estimates the inclination angle, as well as newly proposed model also enhances the accuracy of the machine tool feed drive model by introducing the inclination effects.

  • Static variations of cutting forces are estimated using spindle motor current. Static sensitivity of spindle motor current is higher than feed motor current. The linear relationship between the cutting force and RMS value of the spindle motor current is obtained. Using cutting force estimation, tool overload in milling process can be well detected, and cutting force is regulated at a constant level by feedrate adaptive control.

  • This paper presents a practical method of measuring the cutting force milling process by sensing the feed-drive servo motor current,avoiding the use of a dynamomenter. The relation between the cutting force and the servo motor currents is obtained after the feed-drive system of machining center is modelled. In order to measure the cutting force indirectly, the cutting force in the feed-drive system is regrared as a disturbance, and a disturbance estimator is designed using Kalman filter. A horizontal type machining center is used in the experimental study. A comparison is made between the cutting force measured from the dynamometer and the servo motor current.
